It looks like you are using 30 gauge duct..26 gauge is a lot harder to get it to come together because it is a whole lot stiffer.

Have one I need to replace in a York air handler unit but I can't find the exact replacement anywhere. The only ones that come up as replacements are about 2-3 inches short compared to the original elements. I wonder if the size will affect the amount of heat going through the duct work.
