I have a Demand Products CNC foam cutting "Twister" with a 5 foot hot wire. I have having trouble with my controller, but if it goes bad, it will cost $4,000-$5,000 to replace the controller. Do you know of a MUCH cheaper alternative controler than will operate my "Twister"? Thanks.

Hi Keith, I have just finished building the rig you designed, and all is working well, however looking at the software none obviously allows cutting the wing profile from the trailing edge. Wing Designer is nice with a very simple clear interface, but I can't see how you would do this, with this program. Does DevWing Foam 2 allow this option? I would prefer cutting from the trailing edge and ending at the trailing edge so the foam core can act as a mold to make a fiberglass covered wing. There would be no entry/exit cut at the leading edge. Thanks for your very comprehensive videos which are well paced and easy to watch.

I have had a foam board needle cutter CNC (TimSav) for a few years and it works great but I am now looking for something similar to cut foam and really like your design as it uses a lot of the same electronics as the TimSav. I would prefer though to have the frame use extruded aluminum and 3dprinted parts rather than MDF. Hi Keith, congratulations for excellent project! I have a question/issue. I have built a CNC foam cutter, and it runs fine, except that when cutting the wing, the wire seems to jump up or down by one step on both sides, i.e. I get a correctly cut wing which may have a raised section of a few mm to a about 1 cm. The problem is not in GRBL files, because it occurs in different spots when repeating the same cut. It also not a problem of misstep, because it occurs on both sides and the wire returns back to the correct position. Shielding issue would not produce such a thing either. Any suggestions as to where to look for the problem?

I am using your GBRL 6.0.0.1 and diyrcwings. The bumps and hollows do not repeat themselves from cut to cut with the same file. They are minor (0.2 mm high) so that for the first built I simply sanded them and had to fill in a hollow one, but in the long run I have to solve it.

I have run more tests, and I was wrong in that the jump occurs only on one side. I used long blocks now, and I could see that the skipping occurred on the left carriage.

Good morning, I wanted to tell you about my problem and if you can tell me what I did wrong. I set up a wire-cut CNC with a rotary table. I have ramps 1.4 with the xyzu firmware, I have 10 limit switches connected in series. For minimum and maximum in each of the five axes. I use the latest version of your software for xyzu. Start the program, run home for all axes, this works perfectly. I start cutting out blocks of foan to later use a gcode file. X,Y,U,V = 0 is at the front of the CNC and below (my home) Ex.: I move X,U = 200mm (absolute coordinates) to the bottom without problems. then (by mistake) I ask it to move forward (towards home) 250mm and it collides with the limit switches and the structure. And I have to turn everything off so it doesn't break. What did I forget to configure? Because the limit switches work perfectly when they hit home. Thanks and sorry for the inconvenience

@@rckeith Thank you very much for your prompt reply. I have had the CNC running for over a year and last week I started using it again to cut a wing for FPV and I ran into this problem. I hope to change the firmware this weekend. I am at work now, but reading the limit switch configuration, I think I have it set for 4 limit switches and not for 8, which should be set to 0. I will look into this tomorrow. I want to tell you that, apart from the problem mentioned, it works very well for me with 5 axes. When I can, I will upload a video and I will get back to you, so you can see it. Thanks again for sharing your work and answering me :-)

Hi Keith, finally getting around to building a cutter after way to long. Your new version and Bigtreetech board is going well so I started looking at Basic Cad/Cam options to begin with. Not sure if you have looked yet but GrblGru has several recent videos on playing with foam cutting using his simulation software. Using one of his prebuilt models and doing a single axis relabel it exports G Code that your GRBL Hotwire software seems to handle. More playing yet on some finer details and post processing settings I suspect but worthy of a look as it is free/donate software as well.

I have looked at grblGuru but only the hardware side. I found it overly complicated and not very intuitive. I haven't looked at the wing generator yet but I will definitely give it a look. Goof luck with your projects

@@rckeith Agreed it is a bit of a hill initially but the videos show the wing part fairly well. Playing around with the DXF and SVG imports using the Letter part in Foam the shapes seem to work. If I can get this going then importing CAD from Fusion and sticking it left and right on a block might sort Fuz work.

I don't think you will be able to heat a 4mm wire mine is 0.4mm. There is no rule of thumb for the kerf value. You will need to run some tests. Have a look here explaining how to get a good kerf value rckeith.co.uk/how-to-get-a-good-kerf-setting-for-cnc-foam-cutters/ There are too many factors such as the type of wire, length and the type of foam.

@@rckeith one more question. It looks like Fusion 360 isn’t the best option for what i’m trying to do (i want to cut a lot of individual letters out of a single piece of foam). The problem is that since fusion thinks it’s a laser cutter it tries to move the tool through the letters. I saw on your website some recommended software for wings but what would you recommend for letters (kinda like the example you show there with the letters rcKeith)?

The MKS Gen L V 1 and 2 8-bit boards still work well for foam cutting. I'm currently using the SKR Pico 32-bit board and to be honest, apart from being a bit quieter doesn't make any real difference to foam cutting. I suppose it's whatever you can get within budget. Yes, DevWing Foam is my favourite for wings but the best alternative for simple wings is www.diyrcwings.com/app/ and once you need more features you can upgrade, Hope that helps 😀

@@rckeith Keith; The steppers that I have are 1 amp 23's and 17's . I think they are both around 1 amp per. I have looked around but cannot seem to find the maximum amp per motor for either of the boards you mentioned. I was looking to purchase the SKR v.1 board you mentioned but do not want to even consider it if I might blow it up using my motors. I tried to find a manual on it but all I could find is a 1 page showing what some of the items were on the board. It said that you might be able to raise the current if you used alternate method of cooling? What that means I guess is fans but how much does that help and to what end? Do you know where I could find a manual for connections and better information on tolerance , amps, etc.? Thanks for any help. Maybe I will some day get this going. Thanks again for always answering. Hi Peter, look at the options tab and select Gcode. The dialogue shows the directory where the g-code is stored. I don't use Jedicut it's a strange program. DevWing Foam and DevFus Foam work well for me.

@@rckeith Look at that, found it, thought the file would be saved with the name i gave it plus some known ending, but it was saved as " Gcode by jedicut_***********.txt, very different compared to all other programs i use. Went out to my garage to try it, and it works, just have to adjust to the speeds, big big thanks Keith! I will take a closer look at DevWingFoam2 later on, to busy with work right now, but for now i will make some quick simple cuts with Jedicut! Take care and thanks again, Peter

Have you heard about GrblGru? A wing creator was added for foam cutting. This software offers some nice features like creating cuts from svg or dxf data. With that you can create custom cutouts for example for fuselage walls where the wingprofile must be cut out. I can only recommend it!

Seems that there is an error in the description of the input for A-Min endstops, using a 2560 and Ramps 1.4 I'm sure of my switch as it works if I put it into an other "channel", i can see it switching like a charm. For A-Min I tried D49 and not working. It seems that the preset are fixed for D42 instead. By the way would it be possible to upload the source of the Mega2560 code, it would enable us to change in/out depending on our 'old wiring' For the software some color (ie especially for axis) would be nice, it would enable to 3dprint part of each axis with a color and refer to this color in the sofware, the no more error in moving an axis instead of an other. PS : if you need french translation do not hesitate, some of the implemented one are badly translated :-(

from the schematics i've seen for the RAMPS board it looks like you can only have up to 5A for the circuit that powers the stepper motors. Is there a way to increase this?

The stepper motors on the foam cutter use little current because they do not drive a cutting bit into the material. I use NEMA17 stepper motors rated for 0.9 amps and run them at 0-5 amps without any issues. So I wouldn't worry about it. Many guys have used the RAMPS board with great success with 1.5 amp rated steppers and have not had any problems.

I can't see how you would use dual steppers on a foam cutter. The motors will not be running at full current so I doubt it will be an issue. If you are worried about current draw then use an MKS Gen L board with external drivers.

Yes thats sad, it was a beautiful build and the vc10 is eye candy when its just sitting there. This must always be an issue with working models, hours and hours spent put into recreating authentic detail when all that can be wiped out in a second. There is another vid on yt of a flying model vc10. Here the props are not in the cowling so can be bigger.
