Did you at least check to make sure the head and deck were straight? Cleaning is not enough. I would have at least taken the block and head in to be resurfaced. That is a lot work work to go through just to skip a crucial step.

Great call out. I went into detail about the machine shop work I had done in part 1, but should have touched on it again in this video. I sent both the head and block to a machine shop. Head was resurfaced and new valve stem seals were put in. Block was inspected and cylinders were honed.

Unfortunately I don't have the wear numbers. The machine shop said everything was in spec, but I didn't even think to get the before and after numbers. The cost for just the honing was around $150. I paid $800 to have block/head inspected and cleaned, the head rebuilt, the block cylinders honed, and the flywheel resurfaced.

Nice. I like to replace the waterpump bolts with studs. The bolts love to corrode and snap off in the block. At the very least use anti-sieze on the bolts. Galvanic corrosion between the aluminum block and steel bolts is a bitch

I spent a lot of time cleaning those studs as they were heavily corroded. Using anti-seize is great advice!

With the crows foot? I did my best to keep it at a 90 degree angle to minimize the change in length. If not then I am over torquing slightly as I didn't adjust my wrench

Exactly right. After the main carrier (input shaft) is removed, remove the side cover and pull out the diff.

Good stuff. Pretty sure you shouldn't use Loctite 574 on the part with the paper gasket. 574 needs to have metal to metal contact to cure. Probably didn't hurt but it shouldn't be necessary. You could use something like a non hardening aviation gasket with a paper gasket.

Yes, I agree! I am hopeful that it will still seal and that the only downside will be a massive headache scraping off that paper gasket if I have to disassemble it again.

Agreed. The early 944s had a seal as well. Workshop manual says it was discontinued in June, 1984.

The rubber on the mounts are original. I did add urethane to stiffen them up a bit.

Really hope that your machine shop knew, that this is a silicon alloy block and you can not hone it with stones like normal alloy, and you have to etch the metal with a certain solution in order to properly hone it. There‘s Idiot shops everywhere that just hone it „normally“, and if that‘s what happened, you‘re in for a bad time. I‘m asking because of the cross hatch pattern that looks like a stone hone. The original bore finishing process was less a honing operation, more accurately a lapping process where the aluminum is removed leaving the silicon.

It‘s not quite lapping. I don‘t actually know how shops remove scratches from the bore, but when you have a decent surface to be refinished, the aluminum is etched away, exposing the silicon crystals, which are pretty low friction. I guess the honing marks might be from scratch repair before etching.

I think I used shore 70 or 80 when I did mine. Upon removal both mounts fell apart completely, so the before/after difference in driving experience was pretty drastic.

If using the original hardware don't forget the girdle washers are cupped and need to go on in the correct way. If you look at your old rod bearings you should be able to see three scratches on each half (if they are not trashed) where Porsche used a micrometer to measure them. This is the difference between Glyco and Porsche branded bearings.

When you first broke out the green marker my first thought was "no. how do you know it was assembled correctly?" Thankfully you did not use the marker for reassembly! Later cars are 99% the same, I think the big difference being the washer is not a separate piece on later cars. The one thing you missed, didn't mention, was clocking the two cv joints against each other for maximum articulation. On the cases align narrow with wide.

Ha! So true about not using the re-assembly marks. I guess at this point I shouldn't be surprised that something on this car wasn't assembled correctly. I don't remember reading about aligning the narrow with the wide in the workshop manual but that makes sense. Great tip, thanks!
