Use wire EDM to make your cuts. Youll have hardly any wasted. Would pay for the machine very quickly and youd have a tax write off and the huge bonus of a cool toy for the shop....

There's a much simpler way to get your band saw to hold the smaller pieces. Put one of your off cut pieces on the opposite side of the saw jaws, then tighten, it works a treat and would have saved you making the holding tool.

No, density and hardness are poorly correlated, take lead or gold for example, very dense not very hard. Titanium is much less dense than gold but much harder and extremely stiff (another similar but not identical quality!). No I'm not a scientist either (engineer).

Almost 90% of the reason that bag of parts cost 90K is because of all the paper work that goes with it so it can traced back right to the manufacturer along with every single company that has touched it. The other 10% being tighter Quality Control. There is a really good change that the hardware you buy at your hardware store of choose is just as capable as the aircraft hardware that cost five time as much, if not more
