You should look into conventional v climb cutting. That is why your endmill probably broke but it’s hard to tell if it was that or the rough mill scale. For the direction of your spindle you were cutting “climbing” which I recommend doing the opposite. But great job regardless!

I just started this, but I'm going to guess that it will be nearly impossible to replicate 100% faithfully by hand. Zippo has specialized presses and dies to optimize production, and that process is ideal for their production but unrealistic for single unit production. Prototypes are not fabricated using final production methods, and this is essentially building a prototype by hand.

Won't tell you the name but I was working as a Civil Engineer at one of India's biggest steel plant and were constructing a concrete structure for a new electric arc furnace and this bucket full of molten steel used to fly over our heads. You need steel balls to work in those situations 😅. And the sound of that furnace every time it starts fu*king Hell😂😂

It will be better and safer to use a longer nut on the all thread that tensions the springs. The more thread the nut grips the less likely the spring pressure will strip the thread. Im assuming that the all thread you used is standard grade and not high tensile

Middlesbrough had alot more steel making heritage yet the lot has gone 91 blast furnaces at one point and now level ground so much for heritage! But hey lets see what new industries arrive on the site. Im a firm believer every country needs to be able to produce its own steel just in case.
You could have saved some money by cutting the I beam with a sawsall and a Diablo saw blade 🤔😁

I don't know anything about metallurgy, but I've heard titanium can be a drama queen to forge and machine. Even if the project doesn't turn out entirely, watching the antics of dealing with the metals is A grade entertainment! This round really seemed to go smoothly for ya. Alec I came up with the idea last time for the Damascus darts and Alec said you should of got his name and I’d of give him the darts.
