***** We are using the online 3D printing services like shapeways. We used powder-based printing to avoid the need of supporting structures, as the shapes of the pieces can get really complicated.

Very cool! I hope you guys continue to explore other areas of Twisty Puzzle design beyond just "shape mods". There are some optimization issues with "shells mechanism" designs where to make some pieces large you have to move a shell such that other pieces become smaller. It can be hard to manually find a set of shell cut depths that simultaneously satisfy all size (and other) constraints.

Timothy Sun There isn't automated software (yet). One of the issues is that sometimes you're trying to maximize the size of two pieces where making one bigger makes the other smaller. Finding the right balance that also doesn't create other tiny pieces can be very challenging.

It's amazing to see such complex simulations reduced to fit in a reasonable performance budget, but have little to no difference from the full simulation.
