There may not be enough torsional stresses to cause cracking, but it may be wort using a ball/bull-nose end-milling cutter to minimise potential stress concentrations.

8630 Alloy - This alloy is tough yet ductile. It responds well to heat treating, exhibits superb core characteristics, and has good weldability and machining properties. Maximum attainable Rockwell hardness is B85-B97. Melting point is 2800° F. Yield strength is 55,000-90,000 psi.

Modern style crank next design with the gear on one of the ends? Or make enough space so you can cut the gear from one piece crank.

If he opted for that design he'd have to recast both engine block and head so that is a monumental task to redesign, cast and machine... While cutting the gear on one side of the crank is quite a good option, you'd still need to do hardening treatment for the gear and that could cause the rest of the crankshaft to bend. All of this is just my little knowledge, so I might be wrong, hopefully Mr. Taro can give us his opinion!

Thank you for your comment. The idea of making part of the crank into a gear is very attractive, but it seems difficult to produce. Also, as ATT443 commented, if I were to change the crankshaft now, I would have to redo all the work, so I won't make any major design changes this time. I hope to be able to put this experience to good use next time.
