If you take the EU as canon (as in you read Shadows of the Empire and then read the novelization of ROTJ), then Luke created his lightsaber twice since there was a scene of him creating this lightsaber in SotE. As for how he knew how to make one, I think I read somewhere that Obi-Wan had a manual for lightsaber construction somewhere in his hut on Tatooine. Actually, I think that was in the RotJ novelization.

In Empire Strikes Back he is a soldier bent on destroying the Empire. In ROTJ he is a mystic. Really an amazing actor. Mark Hamill is one of the greatest actors in the history of motion pictures. Certainly one of the greatest roles in the history of movies. He was a perfect choice for the part

Significant scene...Decades earlier Obi Wan dismantles Qui-Gon's green light sabre after using it on Anakin...and wadda ya know...Anakin's son finds the parts of Qui-Gon's light saber and uses the green crystal to make his own light saber. Darth Vader would see the green light saber and think "WTF this is De Ja Vue and it is only gonna end bad for me!"
