The idea is very creative but not good for the environment. Once the foam hardens, shocks might crumble the foam during shipping. Shipping a box in a suspended box is very effective! I work in logistics and purchase packaging materials for our company. Some at home alternatives: -Cut and fold cardboard into corners pieces. Use multiple corner pieces per corner to suspend the box. -Cut your own parts from existing packaging foam or Styrofoam. With so.e glue you can make your own corners. Maybe ask around. Somebody always has these. Especially the foam found in monitor boxes. -Use old clean clothes/pillows for the corners. Fix them in place with air pockets or rolled up carton in stick form. -If you have a heatpipe insulation cover lying around. You can cut 8 pieces of to make the corners.

Yes, that's what I did at first, until I noticed stepper drill bits... A nice set of them does wonders for very neatly deburring holes.

Thickness of material is .040 and the bending radious is .125 if you add both of them you get the setback 0.165
