Planned obsolescence at its finest! Make it barely good enough so that it lasts a year after the warranty then croaks. Then make sure you don't sell the part to fix it. Short term thinking.

@@ryanhoaglin9907 It's why I only spend $400 bucks at a time on a Chinese knock-off inverter generator. I don't need 20kW to keep my food from spoiling in the fridge and to run a space heater. Hasn't failed me yet in 4 years of off and on RV and storm use.

@@scdevon Yep, sometimes the Chinese stuff is better. Certain brands tend to be more guilty of engineering obsolescence into their products. Manufacturers LG and Samsung do it with all their products.

Definitely consider blobbing those entire connections with some epoxy/resin so the copper doesn't work-harden from the vibrations; it seemed like the wires were floating a bit. I'm sure you already know that, but then I'd see absolutely nothing going wrong with those connections - lovely solder joints!

Tech's of your caliber are impossible to find, and I really appreciate all the time you took to set this up, and walk us through not just the repair, but more importantly, your process! @@leeklemetti1887 Back around 1980 my wife and I bought a 27" console tv, worked for 5 weeks. When the service guy came out, he said he'd already replaced the input rectifier diodes on about 50 of them. The fix was to install larger diodes, the originals all failed within 6 months. First voltage fluctuation blew them.

I got a Cummins Gen set with a 3 cyc diesel and a bad stator (open winding). Took stator out, burned it in fire pit, then carefully mapped and unwound it, found break in winding as I was undoing it, ordered magnet wire, and rewound, new varnish and paint... It was a big job, but it now produces... I call around for rewinding job price,$ 2500-3500... I had $400 in material and weeks of time... Very satisfying to see it put out electric though... Nice diagnosis!

My dad is the worst about doing that to people!!!!! Not trying to be rude toward him, but it is so cringe to hear him call up that friend of a friend, and want them to come move heaven and earth for him, and them he'll offer to pay with a 30 pack, or a steak dinner I've tried to explain to him that they do this for a living, not for a charity. If you need something done, pay them, or learn to do it yourself. That is my biggest pet peeve. Lol Love my dad though, don't take me wrong.

When I did pest control I hated that feeling. I never wanted to treat friends or family homes for money. Because if they had a problem they felt could call you at any given time to get you to come over and treat it for them. Where if I did it out of courtesy I could just say no. You learned who your true friends were.

The link to this video was posted in a thread on the Smokstak Onan forum and received excellent comments on your presentation and a lot of negative comments on how Cummins produces their newer sets. I'm sure you are familiar with Smokstak but for those that are reading this comment that don't, we discuss, run, repair and restore Onan gensets that are 20 years and older when Onan made quality gensets.

That bad connection to the slip rings is not poor assembly by workers; it is very bad engineering by the people who designed it. There are so many ways to make this connection properly, it's a shame they bypassed all the good designs and chose the worse possible design. But your repair is one of the best I have seen. Bravo, better than new!

I love field repairs, especially if the field repair is better than the original design! You just came up with a fix you can apply to a customer's unit (who didn't think to but the extended warranty). Might be a little expensive, but it would beat replacing the whole gen set!

I will be the first to admit as soon as I saw the difference in colors on the windings I jumped to the immediate conclusion that the winding had let part of the smoke out of the unit. I have not ever tried to trouble shoot a generator but I did work on wound rotor motors that used remote resistor banks for speed control on 480 volt 3 phase. This was back in the 1980s and the cranes were 1969 series machines for the most part so it was all mostly relay controls with mechanical timers, motors up to 60 horse power. I recognize your trouble shoot technique, you have an analytical approach to trouble shooting. Not a shotgun approach where you just try everything in no particular order, which I have often observed. Good job.

Thanks! Working on a generator now that does not make power. Stator wires were black so I assumed the stator was bad even though it tested well and the ropes were not burned or broken. Just had another look and found the bridge rectifier was missing a diode. Will find out tomorrow if it lives again.

That engine on the generator looks brand new. Most of those air cooled generators are pretty dirty inside because most owners never bother to clean them out on a decent basis.

I have an old Craftsman AC "buzz box" welder that developed an open in the primary winding. I was able to unwind the coil until I found the brake. My brother-in-law is an electric motor rewind technician, he got me enough of the proper size wire (13 ga) to replace the damaged winding. I took the transformer to a local motor shop and they dipped and baked it for me. I used it for years after that.

Don't know if you plan on running this thing but I would reinforce the solder job with some epoxy back to the rotating shaft. It will increase the longevity of the repair. You would be surprised at the forces from rotating and vibration from the generator assembly.

My friends, I must tell you that starting some years ago, that when I bought something new like this, and for what ever reason I have to go into it as this guy has. That I was constantly amazed of how cheaply everything was made that was made since 2007. . .From motorcycle fuel pump mistakes in manufacturing to generator problems like these. . .All this stuff from China is junk, total crap. They did it for max profit thats it.

@John Everlasting What gets me is, the first one of these videos was about one of the machines where because of Emissions laws the crank case vent has a short hose that dumped the crank case venting into the carburetor to such up and burn any oil vapors. Its a retarded idea. It kept freezing over. Whats really stupid is the idea of natural or propane gas. That thing will empty even a large household tank in a very short time, and if its a storm how to you get it refilled that fast. Just dumb.

I had bought a dishwasher and one day it wasn't starting the cycle. The service technician didn't even know what was wrong and said it was the logic board. But they didn't follow it up and they said they'd refund the money after waiting for almost 2 years and filing a complaint. I didn't touch it during the period to not void warranty. Later, I took a look inside and turned out it was a tiny reed switch for the flow sensor that wasn't making contact. By this time the tub had pitted with rust from the salt and moisture.

James your videos are magic! You are a natural at description, and you are obviously very experienced on so many areas of basic mechanics. I wish we had the same availability of ex-service generators that you have available secondhand in the US. Here in South Africa and we are basically stuck with new commercial units many ex China, and the prices are very steep compared with what one may pick up in the US for an ex service unit. Love your videos, they are enthralling!!!

I do like the way you work. Just one little point. An old friend was changing his car battery when the spanner slipped and he melted his gold ring onto his finger. It had to be cut off in hospital and he has a scar so many years later. If you don't want to take it off (or can't) please stick a bit of tape over it. Do take care and have a good Christmas. Great troubleshooting! Many years ago I had a british car with an alternator that only worked if you were accelerating. Finally found that one of the windings (3 phase) was cracked right were where it left the rotor - when accelerating the two ends touched and it would work, otherwise it was air gapped. Joe Lucas and all... But one technical note - when you moved from outdoors to your shop the right audio channel died. You might want to upload a fresh copy for those of us deaf in the left ear 😁

The first thing I noticed that when you were tapping the rear end bell off white dust was dropping out, I would not expect to see white dust maybe carbon dust if the unit had many hours on it. Wow, great diagnosis and find for an intermittent problem! A very primitive connection method for such an important connection looks Chianeezim. I like your repair, put but some epoxy on the pins and #14 wire to keep the wire tight to the rotor. Oh, one more thing, invest in a Milwaukee 3/8" drive battery-powered impact driver and retire the old-school ratchet but keep it because you still may need it once in a while. Thanks, I enjoyed it!

I found a few welder s and gensets same broken rotor wire . Mice squirrel debris get in and hit windings etc.I would solder repair them and re varnish. Excellent channel. Nice you help teach people. Happy Holidays.

Same problem. Really annoying as I use headphones to listen with, and end up haveing to switch the video off as I cant enjoy it only coming through one side of my headphones. There is definitely a fault with his camera after he takes the machine indoors. Whilst he was outside the sound was fine, from both channels.

this is a common problem with coleman generators the rotor wire will break or will loose the solder connection on the rotor. i have repaired several of them that were dead and customers wanted to throw them in the dump. i have even got a couple from the dump and supplyed my friends with a good generators, good job!

Might want to reinforce your 14 ga to rotor winding connection with some loom tape or string. The centrifugal force at 3600 rpm might cause a failure in the long run. I use a piece of plastic about 1/64 thick to wrap the rotor when pulling rotors and stators. Most of the units I work with dont have studs, they have bolts so you will get contact. I also tend to remove the rotor. No big deal. Just take a rotor bolt, cut off the head and about 1" off the bolt, saw in a screwdriver slot, and run a jacking bolt in the end of the rotor up against the modified rotor bolt. They usually pop right off. Nice to see that you and yours are still having fine days. Winter will soon be on us.

Interesting Video. Nice that you found the problem. Many times it is a simple fix. By the way, the polarity does not matter. The generators output is AC no matter how you wire it.

@@cyrilhudak4568 People would be surprised how many parts for some really late model cars are no longer available brand new. It's a wives tale that a car company "has to supply parts for ten years". Some parts like interior trim pieces and highly specialized parts like sunroof mechanisms dry up sooner than 5 years sometimes from carmakers.

Attended a Holt Cat dealer generator course in Irving, Tx a few years back. I remember the instructor telling us the machine that winds the coils, when the spool got low it had to have a splice where the new spool started. They were having a lot of open circuits problems like this where the splice was made at the factory.

I forgot... thanks for the tip about half the stator windings having dark varnish! If I had seen that and not known ahead of time, I would have been inclined to suspect those nicks on the end of the stator must have caused a short somewhere and burned the varnish. Good to know if I ever happen to have to work on one of these units.

In the electrical sense I followed every step you were doing and I knew you going to have to add wire to that rotor...exactly I knew how generate his work from the get-go and this is usually what happens if we have a problem... Excellent but I'm held waiting to see the next one when you coming out with that

In the process of doing virtually the same thing on a Kohler 11RMY. Had a great deal of difficulty getting the end cap of the alternator off the rotor shaft, bearing on the Kohler is on the opposite side of the slip rings. Normally the endcap will pop off the bearing, and you were good to go, but in this case, I was ultimately able to get the bushing to slide off the shaft, but that took the slip rings with it. Currently in the process of replacing the bearing cleaning things up risotto ring the slip ring assembly to the windings and then put it all back together. I probably could have fixed the mouse wire damage, but I figured the smart thing to do would be pull the endcap off and inspect everything too bad it didn’t just come off easily. Like it’s supposed to, or at least with a few hammer taps.

Good luck on the plumbing. This past Wednesday,I had to replace all the hardwired smoke detectors. They all decided they wanted to go off all together multiple times during the night. I hare getting on a ladder. Looks like you got the generator about sorted.

Ok lead free Karen…! Don’t buy into all that lead free hype….lead is everywhere in modern and ancient industry….one thing for sure lead does not dissolve easily or move that freely in water or in solids. Some more classes may help relax your metal anxiety….haha.

My first guess was a faulty magnetic pick up on the flux capacitor. Turns out it’s a loose wire in the coil. Nice job with the diagnosis.

Smell the dark winding after seeing it. Insulation test on stator wirings is useful as well. Check the connections between studs and rings. When you need two soldering joints on a part, the alloy should be different with different melting points.

To fix scratched windings, i put a bit of uv glue over the damaged area then shine a uv torch on it. Hardens in seconds. Those extra pigtail wires should be secured with a removeable rubbery glue for vibration damping.

Your observation at 19.26 regarding the different colour winding wire makes me wonder if they’ve been saving money by using aluminium wire , I’ve taken any amount of generators and motors apart for recycling, I quickly learnt to scratch the winding wire to ascertain whether it was copper or aluminium , if it was aluminium I didn’t bother wasting any more time to recover a metal that was a quarter the value of copper. I’m surprised if this was the case from a well established and renowned company like Cummins.

👍 good job, I cant help feel just by looking at this thing that it appears to be a pile of modern junk!! It looks cheap and nasty, I have a kubota diesel standby generator that is just over 20 years old its got just 2000 hours on it and that old girl has never let me down, long live the old stuff

Outstanding diagnosis . You probably just solved the problem for them. That would be a easy fix for a real fixit handy man. But not many around any more.. my neight gave his unit when the engine blew. Same setup but was a generac single cylyinder. The exhaust let water run down into engine rusting it out in two weeks.

As others have stated, that is probably why that rotor is no longer made! One thing I would do is somehow support the 14 ga. wire and your solder connection. Maybe with a blob of epoxy or something that would stick to the nylon? Vibration and centrifugal force may break the connection. Just a thought.

I replaced a rotor on a 20K Kohler in the snow and rain. The rotor had slightly high resistance that was probably caused by the same the exact same issue. Fortunately the new rotor solved the problem. It was about a $900 part.

A jones is 100% right Cummins has taken the cheap route out. But look what it cost them the original buyer got a new unit. And Mike gets to give us a lesson in a great way by the way he explains very well. Mike the Bibs look great yeah.
