Are they out of round because they used a hand held belt sander for final finish? Dragbike chassis builders have been doing this for decades. Even the newer upside down ones occasionally. Love the videos, always so much to learn about

Odd the customer didn't want it polished while it was on the lathe. A few minutes with emery cloth (or fine sand paper with some nylon-reinforced shipping tape on the back for strength) eliminates all but minor buffing.

At that point no way I wouldn't take an xtra hour or two and weld up the drains. Good video

the customer wanted done this way. weld does cause issues in the fork tube fitment. it usually gets tight from the wapeage. tatro

I take you never got your shirt sleeve caught when turning on the machine pretty close a couple of times

I guess you're not concerned about this procedure weakening the fork tubes in any significant way....

not really, they are still thick and strong enough for the job. no fender or brake, what loads do you think we are having here. one plus is that everything is more even now. makes for more equal flexing. tatro

I guess the only real load I can think of is a 400 pound man riding the thing hehe

He's not going deep into the structural areas. Removing external bosses is no big deal. I've never even heard of a failed fork slider from turning and I've worked multiple brands since 1978.
