Ultrasonic machining (USM) isn't ideal for ductile materials like soft steel or copper for a couple of reasons: * **Fracture Mechanism:** USM relies on a process called brittle fracture to remove material. It rapidly vibrates a tool with abrasive particles against the workpiece, creating tiny cracks that propagate and chip away at the material. Ductile materials, however, tend to bend and deform under pressure rather than shatter. So, the rapid vibrations don't effectively remove material through fracturing. * **Inefficient Material Removal:** Even if some fracturing occurs, the ductile nature of the material can lead to issues. The abrasives might end up pushing the ductile material around instead of fracturing and removing it cleanly. This can result in a poor surface finish and wasted energy. There are instances where USM can be used with some difficulty on materials with some ductility like titanium alloys. However, for truly ductile materials like soft steel and copper, other machining methods are generally more efficient and cost-effective.
