Thanks for your sacrifice. I have made about 30 of these. That is about a days fishing, or a trip to Dancing Bee with my credit card! The good news is I have nothing to clean and my beehives are still dry. BTW water entering the corner seams has not been an issue after 6 years. The aluminum is resilient and has stood the test of time without puncturing or leaking.

If you leave the tabs on either the long sides, or the short sides, you could fold those under...thus having stronger corners that are not open. Get a tube of gutter seal. squeeze a bead in the seam and where you staple the corners thru. I did tons of alum fascia and trim working in construction as a kid in the 80's .

You can screw it or staple it. Caulk it first if you want. I usually put some caulking under it and shoot 1/2" staples along the edge.

you could cut just one side from the little squares from the corners so they remain attached on the other side; and then bend them around the corner (hide them under the other side) so there is very little area that needs to be sealed.

Yes, you could do it if you score the fold just once, not 4 times. In my experience it doesn't lay flat and causes sharp edges and corners that may catch and cause cuts. If it was paper or if I had a mini aluminium brake I would do it. I have used these for years and they stay neat, tight and dry.

You could squeeze a bead of gutter seal in the open corner. I would have left the corner tab on two of the sides, then you could bend and fold that under, leaving a stronger and less open corner. Once you staple the corner shut, use a plastic mallet to form and smooth over any sharp edges. Harbor freight has a plastic mallet for like 2 bucks. Thanks for posting the video.

This aluminium was purchased at a siding supplier. This is the same aluminum used to 'aluminize' wood trim after shaping on a metal break. It comes in 2 different widths. I find the wider is preferable as it allows for a generous overhang at the corners. I believe it is 24" and (thankfully) sold by the foot. Available in many colors and the back is usually white or reflective. Has not failed in 7 seasons.

I can tell you are not a sheet metal layout man. Improve this with tucked corners. Just cut So one overlaps.
