I'm glad I decided to watch a few videos to brush up on brake repairs before I started on my vehicles that both require work done. And I stumbled upon your video. Great vid Brian. I made a similar tool once. I took a 2 inch piece of hose, and jammed my rasp in. I cut a piece of sandpaper to size and super glued it to the hose. When it wore out, or if I wanted a smoother surface, I changed the sandpaper. I also squared off the drill end to keep it from slipping.

I have used an old brass bore brush for a rifle/pistol mounted in a drill to clean these holes out and it works great. Less chance of scratching the bores which can invite more rust and it makes for a smoother bore in the caliper. The 9mm brush usually works great since it is a little bigger than most caliper bores and results in a really nice finish.

I don't know if it was mentioned yet but maybe a simple way to clean the rust out of the slide you could use a drill press with the right size bit, or possibly a Dowell rod wrapped with sand paper. Just brainstorming to make things simpler.

Whenever I come across something like this(rusted caliper pins), I was under the impression that it was a waste of time to clean them up because they would fail prematurely. Do you have a trick to make it work, ie you seem to address it when you talk about biting into the smooth part of the bolt with vice grips.

I would think that fileing the inside of the holes would leave unwanted burrs on the inside walls of the hole. Would you think that using a small round wire brush, such as a gun cleaning brush, in a drill would do a better job at cleaning and smoothing the inside of the holes? The smoother the bolt and the hole is the less likely it will be to bind.

Was messing with the same stuff today. Pins were dry as a bone. The outside pad was almost down to the metal. Who ever was in there last really over tightened these. Had to use a 24 inch breaker bar to pop them loose. Heard that "twang" sound just like a lug nut when it finally broke loose. Darn things are only suppose to be torqued to 38lbs. Didn't start out to be a break job was really drilling out a busted lug and stud and had to remove the caliper. I forgot to take pictures. LOL

Good video. I am dealing with a similar situation where one of my caliper pins is stuck. I heated it and tried Turing it and it didn’t budge. Looking at your video, you cook it for a good 1 1/2 or close to 2 min. Will try that and see whether it breaks loose. Another q, is there a real difference between the driver side and passenger side brake caliper brackets? What are your thoughts (if I am unable to break loose the caliper pin, I could buy a used caliper bracket, while trying to buy a used one if both sides are identical, it’s easier to find). Thanks

one thing I do as well is use a cut off wheel to remove the rust behind the stainless steel plates and coat it with never seze before instaling the SS plates. this will stop the rust from forming behind the SS plates & squeezing the outter brake pad locking it so it stops moving

Aw lads,a split pin, or cotter pin (I think thats what you call them in America) works so well for this,a large one, with the emery cloth, or sand paper through the split, and mounted in a drill does a great job.

If I have the time, I will clean those brackets using electrolysis method. Use brake parts cleaner to get all of the grease off because electrolysis will not work well through grease. Look up "rust removal electrolysis" for plenty of videos on the process.

I would suggest using a Dremel with tiny wire brushes and grindstones. As to the disc cutter please get a guard on it before it cuts you to the bone (I know that some guards are ridiculous but the useless double sided guards can be split by drilling the spot welds and discarding the unwanted half) As to copper grease, in my long experience it invariably goes hard. It can also cause undesirable electrolytic action especially on light alloy.. Ceramic loaded grease is the new big thing (not so new really as it has been marketed for several years) In the good old days calipers had pistons on both sides so stuck sliders were never a problem. Worn discs were never a problem either as they used to be made from Hadfield Steel (very tough manganese steel) Unfortunately the accountants want things to be made as cheaply as possible.

They were made out of steel and I too, got real tired of cleaning dozens of them by hand. I ended up cutting off the handle off a round wire brush and put the brush into a cordless drill. It worked great until I did it to a mortar that had a little 'powder' still it it. You can imagine my surprise - POOF !!!!! - Just like cleaning the barrel of a gun

didnt see an answer to my question, one someone else asked at least. on this subaru legacy 99 hace one guide pin that rotates and moves, but tge other will not move, like one end of the 2 piston system is not biting and trying to stop is getting scary. so these have rubber covers that go into the guide holes a bit, really dont want to burn em, but vice grips and a hammer dont seem to be doing it, ant tips on guide pins that are not seized completely with rust, those that might just have enough rust in the hole behind tge pin so they rotate but eill not compress. any way to pop em out? got rained out today getting the maul and a prybar to try and break it loose, then maybe the junkyard... very informative thanks!

I’m not a big lover of heat as sometimes rubber bushings are involved but worse you can damage metal by weakening it. Note too that caliper bodies are zinc coated and once heated, they will corrode very quickly when back on car. Initially always try to remove the rubber covers and squirt a product called KROIL oil (or even PB BLASTER) down into the interference fit between the pin and the bore. Let it sit for hours, while continuing to squirt in more. These products break down rust and will eventually loosen up a pin, if you apply a little twist force with ViceGrip. Stay away from heat if at all possible, KROIL will work if you give it time.

I tried all this with my Corolla but ended up having to replace the caliper bracket and slide pins (£45) as the corrosion in the slide pin holes was causing the pins to seize. I should have maybe used a round file but worried that the scoring from filing would eventually wear away at the rubber guide pin seal as it should be a polished surface really.

Buy a six sided impact rated socket and use a long breaker-bar. If you only have an eighteen inch breaker-bar extend it with some pipe. 30 and 36 inch bars are not unduly expensive and they make the job easy.
