Top hat is the common way to repair slipped liners in the 4.0 and 4.6 V8. Works a treat.

Wear on the selector fork where the selector shaft dowel pushes is worth checking out. I've had selector forks where the pads were in spec but still wouldn't select gear consistently and it appeared to be due to wear at the dowel interface

Great video Mike… I am mid process on changing the bearing in the IRD on a Freelander 1 TD4. Watching this video has me thinking about my van’s gearbox and the bushings on the TD4 gear change etc. child’s play compared to the stuff you get up to. BTW used my separator tool for the first time in anger just recently.. worked a treat… it resides in my tool box, adorned with a Britannica Restorations sticker… keep up the good work.. Fae Scotland!!

Great vid Mike, rebuilt a healey 3000 box a while ago had a very bad reverse and discovered it had bent the idler shaft 3/4" steel ,so always check your shafts for damage ,keep up the good work

A couple of thoughts. You could try building up the selector pads with Phosphor bronze brazing rod. And a second thought that I have toyed with. Putting an external pump on the gear box using the cooler lines.

The pump in the gearbox is OK - the V8 and RoW vehicles had oil thermostatically controlled coolers fitted

And for Maschining you can do it easy on a CNC. If not you should have a Wohlhaupter Tool.

When I first got my Disco 300tdi the 5th gear on the layshaft was noisy because it was loose due to a reused stake nut. I fitted new gearbox bearings, a new stake nut and a new clutch. Since then that gearbox had been apart four times by me and twice by a gearbox specialist ( who fitted an Ashcroft kit), chasing a second gear grate. I eventually gave up and just tried to ignore it. About a year later I changed drive members, cv's plus shafts in the front axle due to play on the front diff where the prop mounts, (there was no noise when driving caused by the front axle play) and since then I have had no more second gear grating.

I wonder if you could rig something with an old transfer case drum brake assembly and set it up in such a way you could dial in the drag you need to create a load for testing?

I deep respect, but how long before JP goes on pension? or ashcraft can still get donor parts? I think we have to begin to adapt alien parts sooner or later.

Mike , sended you Infos from Subi Performance, about Aluminuum welding with Alpha Laser. You can ask Alpha Laser if there is a Maschine near you place ?

watching with a keen interest to why it makes a noise, 1 thou of play making teeth out of mesh ever so slightly make the noise, ( is that oil imploding in the teeth ?) and why does my gear lever move back and forth when speeding up and slowing down in 3rd, and will jessica Tate ever get Burt into bed in the next episode of Soap.
