You can get just as good results casting pewter directly into an MDF mould. CNC the letters just the same but save on having to use the clay. This is a process we used many times at school to demonstrate casting.

+Alex Howard Not at all we used to do a project to cast school badges, the molds made many 100's engraved with a laser you get a vert sharp edge. You can make them release easier and last longer by rubbing with a soft pencil to leave a deposit of graphite behind.

+Alex Howard Here in Venice they use to make molds out of wood for blown glass so that the glass will not cool down too much into the mold. You can't belive how long they last before they have to throw them away.

How much loss of clay (composite?) per casting do you end up having? Have you tried to use a more durable metal than MPK tin? I'd imagine the Bricnell hardness leaves a bit to be desired with that alloy selection, but all things considered this was probably a tutorial for the home-gamer rather than some guy with a forge who get 6061 up to temp. Anyways, cool to watch. This clay casting process is basically how everything from consumer engines all the way up to precision turbos are made (though obviously you'll take a CNC mill with +/- .05 mil tolerance or something absurd to the raw castings). Cool stuff!

Oh man, next time instead of just coating a layer with spray paint, you should electrically bathe the metal in a negatively charged ionic primer bath (this is key-- without the bath its just marketing bullshit), then do an anodized paint coat on top so you electrolytically bond the color into the tin itself. I think "Applied Science" has a walk through on how to do it with with chrome, but the idea is the same.
