You have a lathe. Cut a male end on one axle end and a matching female on the other, then weld it together. That's how I shorten my full size axles

That looks like a good gear ratio for rock climbing and hard hills, when in low-range. The new rear 'diff set-up' looks good.So glad you finally listened to people and painted it with "Weld-Through Primer" so it doesn't look like crap, like the rest looking like it was dragged from a swamp.

I think the small projects are cool because you can fit in those narrow trails that they have nowadays. Around here in kentucky, a lot of times if you're more than 52 in you can't fit through the gates at the trails.

With replacing/upgrading the front axel you could strip it back to the frame then start from the inside out and use the old suspension arms to make a jig for the new ones so when you place the bigger hubs on the jig you modify the jig saving a bit of time

The Fabrication series channel made a cool downdraft table for grinding dust. You should make one for yourself with the stuff you work on it would be a great time saver in cleaning up old rusty parts.

I would have widened the rear axle setup to fit a uncut axle. Looked like it was almost there already. Also there are recommended ways of welding axles so they don't break, you may be interested in checking that out.

It's not necessarily a cheap option, but they do have weld through primer that's popular with fabricators to prevent bare steel from rusting between stages. Steel-it is the most common but others exist as well. Just a suggestion to help save some time in the future @@ratherBweldingChris Edit: words

When drilling hardened steel, I like to use 1/8 bits for a pilot hole, then step up from there. You can get a pack of 1/8 bits for cheap. Once the pilot is there its easier drilling just stepping up one size at a time.

Having a solid fixed length propshaft will break or damage the rear diff very quickly when the suspension moves up and down. It needs to be able to vary in length like a telescope.

No it won't. Have you ever seen a rock crawler with a telescoping prop/drive shaft? The drive /prop shaft is the same as on a regular size vehicle. You don't get the straight up and down articulation like on a pto. You get more roll articulation.

That is a lot of work for two inches of width. but Chris is a hard worker and he doesn't mind. it's a surprise that you got something off of eBay that actually worked? lately I have been having a hell of a time with eBay and it's been irritating. I definitely appreciate your redundancy for strength. although there are very rare occasions when beefing things up a lot doesn't actually help it's strength. I remember you using masonry bits in the past for the carbites in them. I made sure to remember that for when I needed to drill something that was hardened. who would have thought it would have been remembered for future episod of Rather be Welding?

If bolt stuck just heat it up to arround 700deg until it slightly starting to glow. Than leave it to cool down in room temperature. Do not spray that. It will let the rust to back off and unstuck the bolt

When your tire flexes its usually the lower half of the tire doing the flexing. The top half of the tire should clear in most cases

I would have left the rear as wide as it was and make the front wider . This helps in the turn radius as well as off axis grip.

Probably too late but why not lower the spindles 4-6" below diff? Make sort of a portal axle. Better yet down and rearward (on rear) or down and forward (on front) to improve approach and departure angles. Take advantage of the fact you have CVs and can gain some easy ground clearance.

As someone who as been watching for years staring with the Grave Ninja build. He did a lot of upgrades to the grave ninja after he built it. I remember he rebuilt the entire front suspension after ripping a front wheel off of it. when it hit a tree.

I'd fill the tires with water to get more weight down low and it helps for traction, get some sticky tires too... It's so light, rock crawling prefers heavy and low cg vehicles

I could be wrong but when you weld high tensile steel it loses its carbon and tensile strength. I believe you can help keep it stronger by peening the weld.

You may find that limit straps have a similar effect as bumps, depending on how your shocks are set up. In any case, limiting the down travel will hold your bump stops in a more controlled position, and research tells me that "too much" travel more often than not, a bad thing. Hate being the guy to tell others how to build their machine, but maybe hoping be helpful 👍🏻 it's at least worth a little research if it saves some trial n' error?

Won't it will be a good idea to use some CAD software, to prototype parts so you can easy iterate through ideas. It will save you the hassle, of constantly having to redo some parts and it's easier to spot problems with project?

I think that no matter what else you have done so far you should have sleeved the weld joint on the axles. They are a weak spot. What you did to reinforce them is insufficient....round tubes completely covering the weld joint is the only way to go.
