Maybe just a little. This fits almost perfectly on my head. If you don't want to scale it you could always put soft foam inserts on the inside to make it sit right

Do you cut the angled line on just the portion of the edge that you have colored green/blue or the entire edge of that piece. Some of these pieces the colored line doesn't extend the whole edge?

You cut the angles only where the highlights are. Some parts transition the angles to adjust for the shape of the part. I try to make my templates with the fewest pieces possible to keep it simpler.

It is standard US letter size 8.5 inches by 11 inches. I tape my templates directly to the copy paper and scan it in. So what you see on the template in 100% scale. My head is 24 inches around at the widest point on my forehead.

What do you think about a cardboard face shell instead of PVA foam. Would it work?

You could try, don't know how well it would work as the template is made in as few pieces as possible. This means it relies on the stretching of the foam to get the curves. To do it in cardboard you would need it more segmented to get the shape.

I would not want to wear it for long periods of time. It is "breathable" because of the eye holes and not being a perfect fit around the jaw and neck

The cover page for the templat explains what the colors mean. Blue means you need an inward 45 degree angle cut on that edge, green means an out 45 degree cut

I dont know that cardboard would bend into shape like you nee it to for this template. Would also be hard to pull over your head unless you made it oversized

Well done. Any white spray paint gives me problems, even through an airbrush. I absolutely hate using it. I bought white plasti-dip once cause it was all they had at Home Depot when I needed some. It ruined what I was making.

This could make a good base for the Moon Knight, just have to overlap it with strips. You could also just buy a cheap Mardi Gras mask and cover it with strips.
