I do these for work to the point I wince looking at a Transit. My "version" is take the grinder & a recip saw, chop out the entire step/sill/ arch, inner arch, inner sill until you have just a big hole left, then rebuild the whole lot out of flat sheet. If I am feeling frisky I can do one in a day, if I'm not, it takes me 2 days because generally I fall asleep a lot out of boredom of doing the same job over and over. Always the passenger side step.. always the driver side wing.. If you find yourself doing this job ^ then be prepared to also chuck about 80% of the sill (inner & outer) into the bin as well - if the steps gone like this, the sill will be too - and you'll chase the rust around the back behind the bumper which will also be fapped and right up around the front wheel-well. Was doing one today & a Pal wandered in - "You can buy repair panels for all that, J" says he. Yeah, I know. Making it out of sheet is faster, believe it or not. Mainly as you'll be waiting ages for the new panels to land. The flat sheets already here on the rack. That and the shapes are burnt into my retinas I've done so many. I currently have 3 in the queue & one in the bay being done. Not a clue how many I have repaired but it runs to a big number. It's Love/Hate. I love how they drive - my fave van to drive, you can't define it, it's like why Escorts were a great drive - the elastic band thing, oddly good - hate how they rust. My phone starts ringing usually at 8am with "I have a Transit that failed the test,,,,,,,,," every day. Transits & Landrovers - they're like rats - one is never more than 6 feet away.

Great video - walk thru rust etc - I have to do sills inner & outer sills both sides, steps OK- wheel arch on 1 front n 1 back !!!
