Tool & die maker here - for your milling the slot, use an endmill 1 size smaller than your slot (e.g 9mm endmill for a 10mm slot). Endmills will usually cut oversize. You'll also be wanting carbide for that damascus because even annealed it looks to be burning up endmills - and I think your face mill needs a couple new inserts. Lastly - lubricant will help significantly with these sorta of tough materials. There's anchorlube which is technically for stainless but might work in this situation and doesnt require a full coolant setup - just put some on with a brush and send it. The final piece turned out glorious by the way. I love the thin veins of bright steel, the plug is a nice touch too!

Well done. The Damascus plug weld is perfect. The work you showed flattening and prepping the blade shows you struggling with problems we would struggle because math: me don't. 😂 This is why I subscribed long ago. If you have an edge finder for your mill you can touch off on your corners after it’s square and it’ll be a lot easier to put holes and slots in the proper places

good work as always, maybe to get a hang of milling operations read a few machinist handbooks, just to get in the order of operations, and writing a milling plan makes things easier, milling the slot in the same fixing as the hole drilling might have made things easier for you.

Those holesaws are a pain in the ass to get running well. If your mill has the oomph a 2 flute slot drill would be a decent option, otherwise try absolutely drowning it in a really thick cutting oil, ive even used tapping fluid in a pinch

I'm not sure how it's usually done but would it be viable to quench just the usable part of the iron? since anything above the slot isn't getting used as an edge anyways. or would that make the warping worse?

You can but the differential etching would be mostly lost. To get the full effect of contrasting steels both steels need to be fully quenched.

When you faced the plate I noticed there's a ton of chatter on either end Wear it was overhanging the vice. I suspect if you had used vice Jack's under each end it would have kept the peace more stable

An impressive plane iron! If you ever happen to do another, there is no point in hardening any higher than the bottom end of the slot. The upper ends of plane blades sometimes get tapped with a hammer. A DRO and an edge finder would take all that math out of finding the center for the keyhole slot.

Well... It wasn't that expensive to start with... 😬 The old ones you can find for $5 bucks on the flea market... I don't know about new ones in the US, but from China you're going to pay $25 bucks for a great one, I think... Either way, I hope they get a very good amount for it! After all, it's for charity. 😊

i don't know what mill you have you checked to see if you have any flex column of your mill i have a small enco mill works great for anything a drill press would do and that's about it facing or any ?heavy" cuts and it has similar results to what you are getting it turns out the column will flex this lets the cutter ride up then dip back down i know they say don't blame the tools ..... but sometimes they just don't help or cant do a task anyway you can check it quick just mount up a dial indicator so that it is in contact with the table while mounted to the spindle then pull down and push up on the mill head with one hand (my mill is still better than no mill but it was a expensive mistake on my part (1200 bucks) still nice to have for drilling lots of holes but not so much for making parts
