Definitely don't need to pull the head for this. Jims makes a jig that you can drill out the stud with the head in the frame using a long drill bit.

Well after attempting to install an exhaust on my newly purchased 2014 Fat Bob, the front cylinder head exhaust stud snapped. After weeks of trying to research how to properly install the exhaust, the one thing I learned was not to snap the studs. Well I did it. After panicking for hours on what to do, I simply watched your video and looked at the service manual. With the awesome video provided by you, my front header is at the machine shop getting fixed and I'm confident I am able to reinstall it all. Thanks for the help!

I'm sorry I must have put on about 40 exhaust systems never snap the bolt, are you guys reading the manual for torque specs or just doing it, by feel?? Please do tell

I've used high temp anti-seize for decades on all kinds of exhaust hardware, and never broke a stud or bolt I coated. If you don't have anti-seize but do have milk of magnesia, you can use that on exhaust studs as anti-seize. It was even specified in old jet engine technical orders! Dry threads are evil because they admit moisture which serves as electrolyte for a corroding reaction, so nearly all mine get anti-seize or Loctite. Some silicone "tuneup" grease in your electrical plugs does the same thing for electrical connections and keeps them from getting stuck together. I always use it on Harley alternator/regulator plugs as they are prone to arcing, corrosion and oil intrusion on the models where they are located on the crankcase. Silicone dielectric grease makes great anti-seize for clutch cable adjusters because it doesn't stain and is clear. Any US auto store stocks the Permatex version or order online.

Thank you, I just bought my first bike and while replacing the exhaust broke off two exhaust studs....So this weekend I will be doing this. I'm going to know how to take apart the heads before I know how to ride proficiently go figure!!

James thanks for the video! Assuming you didn't turn the motor over at all after its apart, does the rocker box just get re-installed and torqued to spec or do you have to get into worrying about the valve position, lash, etc.?

I had to get a repair part and put it on, I took it to Harley to ensure that torque specs and everything was good to.

I broke my stud bolt in the exact same spot by the frame putting new pipes on. The shop I took my bike to said they might be able to get it without taking everything off.

I think I have a bend valve and need to pull the head . So anytime the head is pulled the cylinder need to be pulled to replace the base gasket ? ( 2000) twin cam )

The Jims exhaust stud drill jig does work and if you don't feel comfy using it on the bike works fine on the work bench. If you want to hold any motorcycle cylinder head firmly while you work on it you can run two long bolts or pieces of allthread through the head bolt holes and through a piece of plywood or whatever is handy then clamp the wood so your work will be easy. Most machine shops will get more for bolting the head to an angle bracket and using a milling machine than the tool costs but some are cool about small jobs. If you wonder why machine shop work is expensive, it's because time is money and their overhead costs are often brutal. A simple job is expensive when you have to own a mill to do it. (If you own a shop, find a used knee mill. You'll feel dirty using a conventional drill press and mills are insanely useful. You don't need three phase because VFDs are inexpensive.)

Nice job! I'm about to this , I broke a stud off in the head. Just wondering if you were able to get the head back on without removing the induction module ( air intake manifold) . I noticed when you removed the head, you only took out the two Allen bolts on the right side . Any difficulty getting everything lined up with the manifold when installing the head ?

What you can do is get a nut and weld the hole of the nut to that stud and then put a socket or box end wrench on the nut and then unscrew the stud from the jug.

Doesn’t always work, my bolt snapped off inside the head, it’s about 3/8 of an inch inside the head

@@ronnieisrael2320 Hi Ronnie. You can wire feed weld in steps and fill all the way to the top and then weld a nut on. You can search for this as well. I have seen it done. Make sure to use a punch and shock what is left of the bolt or stud. Also the heat will also help break it free.

I have a hard time believing that every Harley shop is pulling the head off every time an exhaust stud breaks off in the head. If you can do it on an engine installed in the vehicle, you can do it on a motorcycle out in the open.

I bought a softail on the cheap because the old owner broke the same exhaust stud. My first thought was welding a nut to extract it as well. What information I'm attempting to get is what needs to be done to protect the electrical system? I've had to do this a couple times on Shovel and Evo motors but this twin cam electrical system has me curious what if anything needs to be done to not cause any electrical problems? Any info is greatly appreciated. Thanks.
