My UL Power engine's alternator works differently. It has a 3-phase permanent magnet field alternator, with an external solid state rectifier/regulator assembly. The alternator is not controlled by the regulator. Instead, the rectified voltage from the alternator is electronically regulated down to about 14.2 volts, to charge the battery and run the plane's systems. This is exactly the same as is done in a Harley Davidson motorcycle.

Double or triple your installation at the terminal. There is shrink wrap that is thicker and more robust that you can use. I have some I use on my 351W PCM inbound boat engine that has worked wonders over the years. I'm also building a Cozy. I'm about 500 hours from engine and avionics. Great content.

Great video Russ. I think the solution is to secure the alternator and starter cables so they don't move up and down and fatigue the terminals.

Dang man, your Cozy looks so awesome. In the 90's that was my first dream plane. I have owned my plans set for 25 years but building just wasn't in the cards. My age and mission changed and I just started an RV-8 but continue to live vicariously through you guys. lol I am also very interested in the Bahamas videos btw.

Hi Russ, Love you videos and explanations. Finding your channel, and a few others about the CO-Z has sparked my imagination again! As far as your alternator ring terminal, since this video is a year old, I don't know if you came up with an alternative solution. The only suggestion I have is to use a copper battery lug terminal which they have in 10 & 12GA. They are really beefy and should take fatigue better. I don't know about the availability of crimping tools for them, but they must be out there, or you may already have one. Take care and have fun flying your Cozy!

Another great Cozy video Russ! Don't feel bad, I had the alternator fail on my only 2 month old BMW M3. BMW had rubber isolation on the alternator mounting and installed a ground wire, but, the solderless crimp connection was soldered and that caused the wire to fracture and disconnect. I have never seen a terminal break like yours but it did look like you need a wire clamp (AKA tie wrap) to stop the vibration. Otherwise stop using those Chinese crimp connectors :)

I have the same alternator in my pitts and what you are experiencing is normal. Below about 2200 rpms mine doesn't charge either.

What did you use to seal the alternator against the baffle? Looks like orange tape of some kind?

RTV impregnated into bid fiberglass, it has held up very well for 350hrs

You might want to find some way to secure the cable closer to the Alternators B (BATTERY) terminal. I am guessing it is shaking a lot with vibration and causing metal fatigue. Did the alternator or it's regulator fail due to running without the battery connected?

No, in my case I think the broken b lead caused a voltage spike which blew a fuse, all components were saved
