I'd suggest slicing the model right against the the joints between segments, especially to cut down on post processing, all the sanding & filling etc. Otherwise you end out with clear join lines across your print that you then have to manage.

Yup! Definitely what I would recommend when possible, and I mention seams when making the cut. The reason I didn't make the cut at the seam here is because the limitation of a plane cut (being completely straight) so even if I got it close to that seam it wouldn't have been perfect, so I would have still had to fill/sand regardless but it would be harder working right up against that edge. Also his tail nub would be sticking out further, slightly limiting how much I could scale him up by. Working on a video showing my post processing and how I join parts for a seamless look and will paint this! Thanks for watching!

I do all my sculpting in 3D-Coat, which has a tool for doing this. It cuts the part off then has options for the shape of the key and number of them.

This might be a stupid question as I’ve not tried it yet. But surely you could just Boolean difference with the tail and boxkey attached, instead of going back to seperate them? You’re still going to have the same amount of the box inside the main model for the Boolean difference…

After you fuse the box and tail, you need to be able to adjust the size of just the box to make it ever so slightly larger while maintaining it's center position so that when you print both parts the cut/key fit into each other. The peg should always be a tiny bit smaller than the hole. Also, not entirely certain, but I think having two faces touching (so the tail and the body) factors into the boolean difference, so that can create problems. No one right way to do this though, this is just how I do it. Actually, I no longer do the ctrl+z back to where the box is separate as it sometimes doesn't work. I'll do the plane cuts, add the boxes (sometimes multiple) then save the project. Then I'll do the union, export the parts, then load back the save where everything was separate and do the difference. Works like a charm!

LuBan3d was and is *specifically* designed for cutting and pegging large (or even GIGANTIC) models for printing in parts. 99% automagically. Load model, define printer size, hit go.

This is just a super simple method of doing it with free software that requires no knowledge on 3d modeling. If there are other methods I'd love to learn about them, but I'm just sharing what I know and has been helpful for me.

Just wondering I have used Chitubox a little bit. My choice slicer is Lychee and they have a planar cut right inside the slicer. Doesn't Chitubox have the same thing? As for booleans just think shapes, 3D modeler and sculptor here.

Lychee can do your taxes compared to chitubox lol, but I use it out of comfort. So no option to plane cut in chitu, not in the free version anyway. Should try lychee eventually.

I've had an issue where when I merged the two objects, it distorted the mesh of the larger piece

Did you use the "combine" function or did you do the boolean union as shown? Sometimes Meshmixer glitches out, so I've had to redo the work and the second time it works fine. Just make sure you match the settings shown for boolean union/subtraction.

@AsimPaints I used the boolean union. What I'm trying to create pegs for is long, flat, and symmetrical. I'm putting pegs on either side. The first peg is fine, but the second peg I try to do causes the mesh above it to dip down

@DRaKe6900 hmm I'm not exactly sure I understand, but if you're doing multiple pegs on the same part, consider exporting the file as an obj after the first one, then reimport it and add the second.

These flow much better if you've written multiple drafts of your script - eliminates the uh's, pauses and repetition = shorter, more concise = more views.

Make duplicates on the key,, they are in the same spot. Use one for the key one for the slot
