The muffler shield has corroded through the two recessed bolts which are terribly rusted onto the mount. All attempts to remove is starting to twist the brackets that are spot welded to the undercarriage. I am afraid that I will break them if I twist any harder. Any suggestions beside heat and penetrant? Sort of worried about using a torch that close to the fuel tank to heat the bolts.

Of course none of this works in real life situations where you have rusted nearly welded corroded bolts where no rust penetrant is useful

Use a benzo heat torch, hammer around the area, then use extractors from harbor freight (they grip better than normal hex sockets).

True. This is a great video for instruction. In reality, you will need a gallon or penetrating oil, a grinder, hacksaw, goggles, band aids, for your bloody knuckles, lots of BEER and make sure to keep all young children away so their ears don't burn from all the cursing you WILL be doing. LOL. I had to do this job in my gravel driveway, during the rain, with cor on jack stands... talk about PAINFUL!

Excellent information. You gave me exactly what I was needing to know for my 2007. The secondary is actually a resonator, not a cat. What's interesting is on the cat I do have, there are two O2 sensors located within a foot or two of each other, which I find strange. And cant locate any other o2 sensors on the exhaust anywhere. I guess it's just those two, one for up stream one for down, I would guess. Makes it difficult to test with an infrared thermometer though.

Thanks for showing us this! A tip for removing the back part of the system by yourself: use a ratcheting strap connected to hard points on the back side of the rear suspension to hold the system in place while you disconnect the rubber hangers. Where did the system you put on come from?

The pipe that went on was what's referred to as an "air gap pipe", basically 2 pipes, one inside the other. The outer one acts as a heat shield, so the factory ones aren't necessary.

The reason the muffler doesn't clear is because it's a muffler for the Legacy wagon, not the Outback. The exhaust tip is straight on the Legacy and curved on the Outback, to fit each car's bumper cut-outs. You used the wrong part. Otherwise good video.

+jingli Green I strongly recommend that you have a reputable mechanic inspect it and see if that is possible. They’ll be able to troubleshoot the problem and tell you what part or parts you’ll need for the repair. Typically, you cannot do this as it comes as a complete unit.
