Boeing did a study that consisted of thousands of hours of tool testing in titanium.They found that they got the most reliable tool life and consistant hole size from through the spindle coolant carbide drills that kennametal makes specifically for drilling various grades of titanium, with 6al4v being by far the most forgiving.

We do a lot of deep drilling on turning centres at our shop, there's a bunch of things first how you start the hole is incredibly important, you didn't really talk about it but if you having issues the first thing I would do is get a spot drill designed for prepping the hole for a deep drilled hole (generally these are flat faced drill). How you start the hole makes a huge difference especially on a lathe. The next thing is that when you guys were talking about the machine cutting a taper the most likely thing to be out it the turret. If that's what's out that won't make the machine cut a taper. The only way to check that is to run an indicator along a smooth part of the turret. Another thing is when you described how the drills break it sounds like the chips aren't clearing. If I were you I would add some dwells or .01 thou retracts (not rapiding though as this will prematurely wear the drill) this will allow the chips to clear. And one more thing I would looking a lathe hydraulic chuck, they really just make drill work a lot better.

Higher value from a torque wrench = ok. 5lb sledge on extended position turret tool holder = no!

Ya I think a longer handled wrench for sure (or diy pipe extension) but a hammer feels wrong. Or maybe you meant like a rubber mallet?

People are renown for not using enough pressure on ER collets. I just use the handle with an extension.

You really need a larger collect like an ER32. The more torque you apply past the specified max will actually cause the collect to run out of center causing over sized hole and more broken drills. You may want to try spotting not center drilling max of about .02 deep. Add a dwell not a peck during the drill cycle (doesnt take much) to allow the coolant to blast the chips out. The crunching sound is the drill loading up. I have done alot of deep hole drilling on turning centers with Insanely small drills bits. Every serumistance in differant.

Once you nail down the clip profile could you get a custom profile tool to save a lot of time doing the 3d contour? At least do a lot of roughing and material removal.

Aren't all of your knives the same dimension? If so why not just make a stop for the arbor press then you can press in to same dimension every time and it would be fast.

That's exactly how we did it for years, but there was still too much inconsistency. Since doing it on the mill the detents are pretty much all perfect.

Arbor presses are not precise enough for his application. Really the hole should be self fixturijg but otherwise use a precision press and you can repeat as good as the machine and use it for actually machining parts.

Nvr smack the collect lol and if u wana have a drill that dosent spin grind a flat on it and set screw it in
