We didn't discover that 5th gear on the 1990 Kawasaki ZZR1100 was missing until it was all back together and taken out on a test ride. Seeing as how the bike is in bits again, I decided to go looking for it so I could figure out what was needed to fix it.

I think you know deep down what needs to be done. I’m sure Jamie would lend a hand, he seems a decent fella. Whip the engine out, get the gearbox apart, fix it. There’s too much swarf there to turn a blind eye.

You may change your mind when you see the next video... I'd love to split the cases, but don't have the space at the minute as I've got racks to build up as well.... its all getting VERY cramped in here

I remember blowing 3rd on my tl1000 a few years back!! I wasn't confident enough to fix it myself so I paid someone to do it for me! He got the bike and within hours of him getting my bike the price he quoted me more than trippled!!! I couldn't afford it so took the bike back and gave it a go myself (what's the worst that could happen its already broke lol) I took my time gathered everything I needed and just gave it a go. It was surprisingly easy to do and it then gave me the confidence to tackle jobs I would usually pay someone to do for me. I now do all my own work on everything I own including stripping my car to a bare shell and rebuilding it all again. Moral of the story is we can do anything we put our minds to as long as you believe in yourself. Give it a go pal you will be surprised at what you can achieve

Oh I'll have a go myself for sure... its just when and affording the boys needed to do it. I've got bugger all space in here at the moment as well which doesn't help 🤣

@@QuickBikes yeah space was an issue for me too! I took the engine out in my mams garage then done the rebuild in a 6/9 shed lol good luck with it and keep us posted 👍

You could get a dynojet kit for it, you will get it to run much better with one. You can take the oil pump out from there and take a look. But I think you should open the bottom end to be sure,, if metal gets into the oil #3 bigend will go.

Yeah, it needs coming apart to fix it properly but I have other stuff going on and need to fund it as well. I'm doing an update video tomorrow so folks know what happening and hopefully reach a decision on what to do 👍

I fit an off the market exhaust to my bike&it only ran on 3, cylinders,the carbs were spotless but once I up jetted the pilot jet it cured it,I left all the other jettings as standard,you need the pilot jet working to bring the main jet in on open throttle.plus your gear fault will be a worn dogs on the gear wheel,hope this helps,Ian .(Oza) of Oza bike designs. 👍

I recently rebuilt a Gpz 900 and the strainers on that looked about the same as yours. Most of the debris were from the clutch plates that were very worn. On close inspection you could see that the majority was clutch material although there were some badly worn plates that had added some metal to the mix.

Yeah, these clitches rattle about something fierce thanks to a rubbish tensioner... this one had loads of chunks out of it 😳

I did my zzr1100 5 gear issue 6 weeks ago. Was jumping out of 5th while going up the box. Engine out. Handy enough job but it was actually the 3rd 4th gear dogs were worn on that double cog. Also the selector on that gear shaft showed signs of heat so selectors were changed too

I’ve been where you are fella with my zzr (d model) and I feel for ya I really do. With my zzr there was a small piece of swarf in one of the jets on the box oil feed pipe and it caused damage to gears and forks in the box. The dogs were worn on 3rd causing it to jump out under power and the lack of lubrication didn’t help things. The parts bill from Cornwall Kawasaki was over £560 I did also get some other new old stock bits off eBay, I almost tried a zzr1200 box in there as back in 2016 3rd gear was not available and they had to source one for me think that took a month. I did actually replace my 5th gear as that was one of the gears I found on eBay, I should still have that gear and I don’t think it was damaged, so if you do need a 5th gear and have any trouble getting one give me a shout I will dig it out. 👍

Mate, thank you for that... I've got some.other stuff that needs sorting out and I need to get my head around how to fund this. I really want to get the bike.sorted and on the road as its a right giggle and easy bike to ride. I'm doing an update video tomorrow so folks know what's going on and hopefully reach a decision soon 👍

What a bummer 😞 I agree with most of the other comments, engine out, might as well do it properly, especially with the dosh you've already invested. Look on the brighter side, it will be some good content for the channel.

True, but I'm running out of space and money and really need to get back on ASBO... It would be really good content as there's not much on ZZR's, but its not somethingni can do at the minute...

Quickie - I have to admire your phlegm! Each new setback is met with a wry grin and an ‘it is was it is’ attitude. Best of British. Of course, we never get to see how many tools end up flying around the workshop when the camera ain’t rolling! (I’m still looking for a wrench that vanished last winter in a fit of pique….) I’m no bike builder and while I’ve messed around with a few cars over the years it has often not gone well, but I would be rather hesitant to adopt a ‘wait and see’ approach with that much debris in the oil, particularly as you already know you have a problem in the gearbox. I wouldn’t worry about the channel getting off track - I’m pretty sure at least 90% of your subscribers are already checking KZbin for the next instalment in the ZZR Saga! Good luck….👍

As I said before, i just bit the bullet and took the engine out of my GPZ900r, in a way you are there, farings off, sump off etc, yeah just go for it.... it is not too bad to take out ..

do you know why it was taken off the road and stripped down xx years ago? ill wager a bet it was down to a fecked 5th gear... theres no easy way, imo, to get to the bottom of where all the metal is from without pulling it and stripping it down. is it possible to flip these engines over any simply remove the bottom half of the crankcase as you can on a GSX engine? save a lot of gasket replacement and work! good luck

I'm guessing it was down to 5th gear as well matey. I'm not sure about splitting the cases but I'm back in the shop again tomorrow to check.and see what my options are 😁👍

way i see it you have 3 options 1 get another motor 2 pull your motor and split the cases and fix it right or 3 trash the project buy a new bike from a dealer and enjoy riding.... life is short... great video cheers

Oh dear I feel your pain,I take you know there are 2 sump bolts to drain out oil,I think gearboxes were a weak point on the c series .I would pull engine out and see whats wrong.

Hi mate , great series, I had same problem on a cb 550 , exept it was missing 3rd gear, turned out to be sheared off drive lugs on the gear that engaged 3rd ! not too expensive to fix really, yours looks like it was maybe not engaging fully ? but its got to be stripped down to see !! as for the miss fire, did you not switch the coils over, so if you still had misfire on 2 ,or the fault went to 1 or 4 , it would almost definetly give you an answer. cheers and good luck, Paul

Thanks Paul. I'm just weighing up options at the minute as I really want to split the cases but there's a number of issues surrounding that... I'll do an update video tomorrow to explain as its a tough choice really. I swapped over leads, not the coils and the problem stayed with cylinder 3, but I have new ones on the way anyways now 😁👍

If thats steel shrapnel I would almost certainly say thats the remains of the missing gear, I would also say strip the whole thing check the shells with plastiguage etc I had something similar once happen to me it took out the crank in the end thats far too much debris for a normal running engine, play it safe and strip it down rather than risk it its worth taking the time and hassle and less costly in the end

can you try putting into 5th on the bench and seeing if you can hear the gears engaging (if they do potentially the dogs) , if you don't hear it engage then the selector fork? I have no experience in fixing gearbox issues so treat this with a pinch of salt.

I'm not sure yet fella, I need to get a magnet on the bits and find out they're steel or not first and then try working out where it came from...

In my humble onion, that crap's all new. Either it's bits of your 5th gear, or maybe it's related to losing cylinder 3. Have you checked compression on 3, BTW? In any case, none of that shiny crap in the oil is good, that lump's gonna have to come out and come apart. That's a bummer, but it's a learning experience. Good luck, Simon

Inspect 2nd gear too while you have it apart. 2nd is notorious for going out on the c model. 2nd gear is out on one of my zx11s. I just ride it for now. I'll be watching so I can learn how to tear the motor down to fix the gears. Eventually I may fix mine. I have the gears in an engine I took out of my other zx11. I bought it with a rod knock and put a 1996 d model engine in it. The ideal situation would be to put the better d model gears in your bike since they improved them.

Do the D model gears fit the C model? I know you can engine swap to a D if you use the D front sprocket and the C front coolant tube, but wasn't aware that the gearbox components were interchangeable 🤔

@@QuickBikes buy a used D motor, and put the gearbox in instead, if D motor have lower mileage, swop whole motor. i got a D gearbox in one of my C models, you will notice its a totally different box, and as I mentioned in one of the other comments, you don't have to take the top off, just turn it upside down and open gearbox

I was looking into this a bit as you'll see in the next video. As far as I get it you can swap the whole engine and just use the C front coolant tube and the D front sprocket as the output shaft is 30mm longer. Are the gearbox shafts interchangeable? Ie the D shafts, gear, drum and forks just fit straight into the C casings? Any help would be cool 😁👍

@@QuickBikes I have some kinda same problem, a 5th gear that sometimes jump out, I have another C motor, so that will be the solution for that, I Haven't had the gearbox opened yet, so I will find out when l open it. The best thing to do is change both gear shafts and forks, and everything inside, good luck

If as I thought you said, it has been "rebuilt" in the past, then I would watch for a "clearance shim" bieng left out. If it hasn't, then I would be looking for a bad "dog ring" (did it have any nonmetalic bits in the pile of nasty??) or a possible bearing failure, possible "reverse idler" bearing?? If not that then also a bad "selector fork" along with bearing issue??...Either way it's coming apart...I know that's got to be frustrating!!..At least you'll know it's done right when all this is over...You could purchase a low mileage "spare engine" and go that route, if riding is a priority..That would give you plenty of time to rebuild this one..(I'd look for a low mileage wreck)...Good Luck!! Mmmmm, crunchy! Sort the swarf before you spend more money on it. G'luck with that one. Hope you can still get the bits if they need replacing. You know sods law dictates that they will.

Before you re torque the head might be worth checking that it doesn't have to come off along with the block to split the cases. Some bikes have bolts in the mouth of the upper case under where the cylinders sit.

@@QuickBikes some Engineer have been thinking when they designed this bike, you can open the bottom without splitting the top, just upside down and open

That's what I plan to do. The clutch has to.come out as well so you can remove the input shaft apparently, water pump, clutch slave cylinder and the external gear shift mechanism, but that's it... 👌 👍

The engine is fubar ignition coils is not the problem there is no compression on the cylinder 3 bad piston rings or an open valve and what does the crankshaft bearings look like

I'm surprised you haven't worked it out with the British weather ..you can tell its summer as the rains warmer ... if cost is really an issue I'd dig in and help out with sommat as I'm sure other would also do . I think reading the comments we're almost all in agreement your half way there to an engine out ..soo oik it out and pull it down I'd want to know why it's got metal bits n shits in the oil and where it came from ... all, its gonna take is a bigger bit to get stuck in an oil way and well then you really will need to remove what's left .

The engine does need to come apart to fix 5th gear properly as well as clean everything out properly. A big part is cost and the money to don't realistically currently looks like ASBO... I need to figure out how much its likely to cost before jumping in and I need to mot the van and make.more products for the shelves as I'm now running very low... there's a lot going on in here at the minute, but I'll explain in tomorrow's video 😁😉

I think if it was mine after seeing all that crap in the sump I'd want to fully strip the engine down, strainers or not you never know if any of it has made its way through the rest of the engine. On another note I see a really nice ZZR600 parked up in London today, totally original right down to the stock exhausts.

if it was my bike I would strip it down , if its in the sump it came from somewhere above the resting place- that much fine stuff will be gears and I would say the box has been fitted incorrectly and that is why its been left for the next guy.:)

With that much metal in the sump, i would be pretty worried, it's got to be opened up for a look see.

Gutted for ya chap. BUT, either spend bit more time and money, pull the motor and fix. At least it will be fully sorted. Or cut ya losses and move on? Can you still get new parts for the gearbox??

Typical oil flow is about 20litres per minute. So moving all the contents of the sump through the engine 4 times a minute....

I would say if you didn't clean the screens it was probably already there and most likely parts of the 5th gear problem.. You have come this far split the cases.. That oil was black mate, have a chat with Del his oil come out like new after a 1000 miles..

Simon now you have stripped it so far, it would be better to remove the motor and take apart for a proper inspection and repair, rather than getting it together then have something happen and have to start all over again. Better safe then sorry!

I agree and at some point the cases will be split, it's just a case of when... I've got stuff I need to make for the business really soon so need this out of the way in 10 days... its a tough one

See jack's comment ...but don't over think it..it's not a * big" job ... Now I'm only a Honda mechanic ..and haven't split a zzr but .... Think Japanese assembly line ...and do the reverse .. exhaust studs and engine bolts seized ...other than that ...moving the engine from the bench to the engine stand ..is the biggest problem ... Zapp the bottom end off ...and note all the shims ( reassemble inner bolts first ,, inner to outer right to left ,,just so ya dont warp the cases ,,,, ... and lots of Photos so u know what goes where and when ,,such as oil hils in bushes and shafts ! ..... ( who let the "dogs" out .." or worn selector drum /forks ,,imho Japan took a long time to realise that rice pudding tin cans never did take well to heat treatment ,,,unlike the royal enfield that misses / jumps out off all gears randomly, thus saving wear on the one gear ... genius design! Best of British to u 😹

Yeah, I'm pretty sure I could have a fair crack at it matey.. I'd just be pooing myself part of rhe time 🤣😂 The trouble is I now have bugger all space and splitting the cases is going to cost a wedge I reckon. I'm looking into what's involved and the best way of tackling it. I'll be doing an update video tomorrow once I've slept on it and worked out a few options but it may have to wait a while... I'll explain why tomorrow matey 😁👍

@@QuickBikes dont go stupid on it , worst case ur looking at a good second-hand or a recond fifth gear and or selector forks ( these are heat-treated so ,,, tricky to fix , selector drum u could fix ,,or good second-hand) other than that its just gaskets and a full-on day ... no camera! good luck remember it could be a lot worse ,,,,, it could be an Enfield ... which uses an albion lathe gearbox

That crap on the screens isn't normal or something to ignore, something is definitely very wrong....& it's, as you already know, gearbox = a certain lock-up if it all goes wrong, no pulling the clutch in & coasting to a stop, it's locked up back wheel at whatever silly speed the ZZR encouraged you to do. It's a real pisser but sooner you start the sooner it's finished....& spend time washing out everything, your bearings will thank you. Bummer but better safe than fish-tailing down the road at 80.

@@QuickBikes it's a real ball ache, I've done several engines down to splitting the cases but it's never something I actually 'like'. I know you've said a few times that you're a bit new to it going that far but watching you & your channel (top stuff by the way) I don't think you'll have much trouble with it. You just follow the book, step by step, occasional help from clued in pals helps too (they're very heavy to work with sometimes, as I'm sure you've discovered already) etc etc. Anyway, none of us are born knowing any of this stuff (& you're way ahead of a lot of guys as you are, I mean you already have mechanical sympathy & an understanding of what it's all about). You'll be fine, it's just annoyed at having to do it & down the cost of some gaskets....but then again, do it right & you'll have a ZZR set for another 60K easy. In my experience I rate Kawasaki & Suzuki engines as the best engineered & toughest out there (although I must admit my experience stops in the early 2000's). I get that time is, as always, limited but if I may I'd say, stick with it, it's interesting content & as someone said earlier there's very little ZZR (especially early ZZR) 11 stuff out there. Whenever you can get to it it'll be well worth doing, I reckon. I had a couple of RX1000's, the ZZR's grandaddy, really loved those bikes (despite them getting a bad press at the time....my brother & a mate had the 900's which were the dogs supposedly & I know which one I preferred to go anywhere any distance on & it was never the 900, I thought it was too skinny & I didn't like the on top riding position....& if you really pushed it around the RX could handle just fine) brilliant very very fast mile-munchers - & amazingly economical too, 45mpg at a steady 95 over 200mile journey). Oh yeah, a little memory from those days, it might help some day.... I had a stumbling misfire I couldn't trace between 2000 - 4000rpms & then it seemed to clear. Turned out it was crap hardened wiring insulation breaking down as it led away from the ignition trigger (where it went through the case if I remember rightly), took ages to work out but so simple in the end to sort. Best of luck mate, keep putting out the content :)

There's very little.on ZZR's on the Tube apart from 'doesn't my new exhaust sound nice-, so I'm keen to get some meaningful content.t out there which may help somebody else with similar problems. @@QuickBikes You've rebuilt a mill, made your own frame, machined triple clamps. A gear box is a walk in the park after all that.Its only side covers, a clutch, lower case, lift the cassette out, strip and replace the gears with the worn dogs. Looks like the drum and selectors will stay in the lower cases. Not nearly as hard as putting a top end together.

My guess is that all that gunk comes from a chewed up fork… caused by worn dogs that force the gears apart. Hope not though. Makes interesting videos 👍

I ignored less swarf than this back in May 2015. Kept hitting false neutrals between 4th and 5th. By mid August I had Ended up with a broken selector fork and a holed piston caused by my gearbox shitting itself after the broken part of the selector getting overly friendly with the gears. Replacing a Ducati 1098 complete engine wasn’t cheap. Don’t be a total Fu**wit like me. Get it out and fix it before it properly breaks mate otherwise it’s always gonna be in your mind when doing “a fraction more” than motorway speeds……..

Stop waffling and putting it off pull the motor and get it stripped it's not hard you'll need space for all the parts. Take you time, take pictures The gearbox is priority it will be a bent selector fork which will have damaged 2 possibly 3 gears

@@QuickBikes I just don't see what the issue is a blown gearbox isn't that big an issue other than parts supply. As you have the bike now partially stripped I could have the gear box on the bench in a couple of hours. Granted I'm a mechanic and have been so for 30 odd years. The parts aren't cheap though if there available. If you can source a good motor it will be cheaper but content for the page is less dramatic. Good luck

With all the time you spend messing around with fiddly jobs wouldn't it be just quicker to get the engine out and onto the bench, sort the gearbox and retorque the head when it's, on the bench. Swarf in an engine doesn't just appear by magic 😂😂
