It's been decades but I remember working at an alternator/starter/generator refurbishing shop. Rebuilding alternators all day long for weeks on end wasn't the greatest job, but what it lead too down the road was quite a satisfying job. About a year later I was hired at a large generator service franchise as a machinist and we worked on some big generators. I remember a 5' or 152cm wide generator that was three stories high with a 20' (609cm) long and 3' diameter solid stainless shaft. Hydro generator for dams etcetera. Good paying paying job until the very day I completed my training and got laid off... Never was asked to return. Fun job though.

I just completed the 240 amp mod as is, in the videos. I used enamel wire the same size as the stator windings and it was a bitch to get through the rectifier plate. A bit of bending the tabs open, and they went in with a bit of wrestling around. I have accomplished exactly what's been done in the video series, tomorrow we will tell if I'm opening business! 😂 No, not really, but I'm glad to have saved some $($500) for a moment, ultimately a large case billet DC power unit will take it's place later this week. I now have a really nice OEM built backup, thanks to these videos, and I greatly appreciate the time you took to teach anyone willing to learn. It surely saved me some time. So super easy. I can't believe it. Thanks big time buddy. Upgraded the rotor to the 1.8 ohm version, new rectifier plates with 12 50 amp diodes, large tin plated copper stud, modified stator, new bearings, brushes and regulator, and high temp solder. I even painted the case red, after pulling bearings, parts and hardware. No over spray on the windings as it was removed, or painted parts of the housing that conduct power at the bottom negative side of the rectifier plate. An actual truly professional job, for the cost of a can of paint, the time to watch these videos, and pennies in copper. No shit. I'm sitting here looking at it now, and am pretty super proud I did it myself. It's as good quality as anything else out there, and I get the pleasure of knowing it's done right with top parts. After realizing the difference in rectifier plates, the diodes they contain, options of larger output studs, configuration of the windings, I seriously can't believe how easy it is, and I know exactly the quality of the parts my unit contains. All OEM denso parts. I better shut up, it hasn't been tested yet, but I feel I'll have a winner first thing tomorrow morning after bolting it back into the vehicle. You da fuckin man, man! Thanks again!

I wasn't expecting the performance increase I got, and wow, I'm super impressed! I tested today for an hour, and fully heat soaked the alternator, testing the solder joints and rectifier temps. Held up to two old school og saz3500's strapped at 2 ohms(1 nominal each) to full clipping. Between alt, batt and capacitor, I never saw below 13.5 unless I was being flat out abusive. I'm also surprised the power coming from the small case at dead idle. I was expecting it to drop a bit, but it's actually way stronger. I owe you a beer! Best two hours I've ever spent. About to go clamp the output and see where it's at. Idle and full output. Now I have one very nice backup! Thanks again!

OK, I read a bunch of comments after watching all four vids. I have a Durango 160a alternator (junkyard: 56029914AA from a 2004-2006 Dodge Durango) that I put in my 2006 Jeep 4.0L (I'm in the USA). I had to cut off one of the ears, all good. Now, I'm not doing anything till spring as it's colder than a witches tit at the moment. But on ebay, there is a rebuild kit including bearings ect. and also includes "Rectifier Diode Assembly, Chrysler, Denso / Number of Diodes: 12 / Diode Amps: 50 / Stud Size: M8-1.25 / Mounting Distance: 117mm - INR421". So, I don't know what's inside the current alternator, but I'm going to replace all the bearings and that rectifier while it's open. Wish I could post a link to ebay but YT is shortbus sometimes. I've already upgraded all the jeeps main wiring to 4 gauge. Can't wait to do this one, thanks for your videos. I was a little confused but after watching a few times I got the gist of how you're doing the wiring. I don't need 320a, so I'm only going to do the 240a wiring. I do a lot of camping in Nevada and need to be able to charge/recharge stuff, inverters, lights ect. I don't have a winch as I don't want to carry it around and my access to cell networks is pretty good, plus I'm not a wild crazy guy that goes off trail too much. Maybe when the budget permits I'll do the winch. I've got all the other stuff, straps, boards , med kits, water. Yeah, I talk a lot when excited.

What about going with remote refectation? The higher amperage is going to put a ton of heat on those diodes.

Awesome video. I was wondering if you could maybe add links for the tools and solder and what not you used. Not necessarily the drill and what not. But basically the wire ya used to connect ir and heat shrink and stuff. And again thanks its an awesome video.

Great videos!! In the first vid you said that you cant use the same rectifier because it can't handle the amperage but I don't remember you saying anything about getting a new rectifier. What kind of rectifier do I need and where do you get them? Thanks!

If the rectifier has part numbers and you can confirm that they are 50 amp diodes, then you can reuse it.

Ford ZX2 alternator pulleys have a smaller diameter than Cavalier alternators and both are 6 rib. I bought a smaller one for my Cavalier that's when I noticed it was the same size I believe it was 1.78"

First, very solid instruction and use of logic to communicate this procedure, thank you. Second, my jeep wrangler came with a 140A 11294 alternator, it bears the same architecture as the nippon-denso models you're working on in these videos. If I perform this procedure, will I double its output to 280A? I'm confident that I can do it but I don't want to waste the time sourcing parts if it won't work in the first place. Thanks in advance....

A 140amp alternator should have the same stator and rotor as what's in the video, however, the rectifier probably won't have twelve 50amp diodes, so you'd need to replace that. The resulting alternator should do 320amps maximum, same as what's in the video ;) Of course, you attempt these mods at your own risk! The rotor and stator can be checked before you do any mods, so start with that ;)

I been thinking about modifying a few Delco alternators to build dc generators and wind turbines for 12v and 24v systems, with a adjustable voltage regulator, using 5-7 HP engines for the small 12v units , and 12-15 hp for the larger 24v 150 amp units , is like to run 2. 150a units together, for 300amps, or limited to 250a +/-20-30amps, used to charge large battery banks in solar power systems, maybe even build a inverter generator, with electronic governor with a lottery allowing ya couple hours of use without the engine running, about 5kw+/-, with a 2.5 kwh battery, and a 10 faraday capacitor bank to ease the surge on the battery,

You said this is for the 150amp alternator and that the 100 amp alternators are modified differently. Can you do a vid on how to modify a 100amp as my vauxhall astra mk5 has one and I cant for the life of me find a high output alternator. I need 170amps. Hoping you can :D

I guess that a better modification will be to put the wingdings in series instead of Y or delta and that will obtain 3 times the voltage and the amps will be the same. So you will get about 43 Volts after rectifier... I am just curious :)

Hi man, I we disassembled my Valeo 180a (for vw) alt but the windings dont look like the windings on your alt, i have just three wires coming out. if im not mistaking they are allready connected in delta configuration. Can i send you a picture somewhere?

What's about modification to the rotor or is that unnecessary? I never heard any talk about rotor modification I would think if you somehow lower the impedance you could draw more current and make a bigger field. For more powerful

There can be a rotor modification that will increase the power and that is to change the exciter coil with permanent neodymium magnets.

So this is an Alternator Correct?? I hear you say Stator. Can this be done to a Stock alternator? Or do I need to modify any parts before doing this?? I heard you daily this was a 140 alternator you Bought modified from Ebay

The stator are the copper winding inside the front and back casings. The entire thing when put together would be called the alternator

Possibly. Denso is an OEM parts supplier for Toyota. Find out the part number for your alternator and check out the output current. If it's 160a you're good to go most likely.

Dave Briscoe if you are running accessories in your car like audio amplifiers or lights ect, they drain the power and a stock alternator cannot keep up with the power requirements

What wattage is your iron? There's a fair bit of thermal mass in the rectifier and wires.

Use a very hot iron and high grade solder n flux assure both parts being soldered are clean and even go an extra step and rough up the areas to be soldered with a mild sandpaper and if the solder points are not hot the solder won't stick oh and USE LEADED SOLDER NOT LEAD FREE IT SUCKS BUT IS SAFER TO BREATH JUST DONT BREATH IT

@@TwistTapeTechnology Ah cool cool. The first ever music composition software I've ever used was basically Amiga music. The editor I used was for Windows called "modplug" and so I can hear when a song was composed using that type of file format from a mile away 😂 Anyway, absolutely love these videos. I was wondering though. I don't know a lot about alternators, so forgive my ignorance, but I have done the old diode on the sense wire to boost the voltage trick. That tells me that the actual voltage is controlled by the engine or some other part outside of the alternator. Which got me thinking, could an alternator designed for 24v be used on our modified to work on a 12v system? I ask because I have found some fairly cheap 24v 240amp alternators online and thought, as is, they should be able to give a full 12v@low rpm and high current if I need. Just wondering your thoughts? honestly, thanks again for making these videos and also for reading all my blabbing. I really appreciate it ☺

It'll do 320amps, +-5amps, like every other small case, 320amp hairpin alternator.

I did exactly as the instructional videos and it didn't work... I even changed the voltage regulator for a new one.

does it do anything? what regulator? is the rotor being energized? how fast are you spinning it?

​@@TwistTapeTechnology So I took it to a workshop where they have a bench to test with battery and everything. I know that this alternator (at least the one specifically that we use in the ford focus, it doesn't need to be with the alternator lamp socket on and the ecu acting on it) leaving the socket off it sends exactly 13.8v locked. but in this case it didn't. in any case you can look at the photos of the assembly to help me, the rectifier plate I used the original one of it. drive.google.com/drive/folders/1iGjvnHBit2Be0KnvqTo8nxRzidB-gnU4?usp=sharing

Before and after test or it doesn't work. We want to see idle and 2500rpm output. Nice idea though.

I think I'll just buy my own, too much work, too many different alternator brands, idk how I will get it done. I'll just work overtime at my job, probably easier and best safer this way. than spending a whole week fucking up my car
