Dear Mr. Mustie1. Always nice meeting you here. I'm sooo relieved that your wife and you became healthy again. Now even your voice and your famous laughter is as it was. Congrats for successfully defeating Covid19. 2) I totally agree. Uhm... let's just say that Pickle needs an a bit longer poooooof! ;-) Nevertheless: I have absolutely no doubt that Misses Marci will finish Pickle just like she did and will do it with every other project. thanks so much. I think it is important for folks to realize you really can do a lot when you just put your mind to it! Even if you don't have fancy tools...and I certainly do not, you can do a lot with a little...just takes a bit more thinking outside the box!

haha yes...I had been "meaning to" put that pile of junk next to the garage away for oh about 4 months now! ha glad I didn't! best get it put away before any snow and ice set in though! ha

Hi Marci, awesome work on that patch panel!! I hand formed the floor panel on my Vanagon, only I used the plug and die method with a hammer, I made both halves out of Ipe. I love watching you work! Only someone who has done work like this can appreciate what goes into that small panel, making the gig, all the test panels fitting and stiching it together. Yea it does look crocked! Thanks for your time and effort in bringing this to us!

it turned out fairly well, given the homemade junk I constructed it from...I'm sure an actual replacement panel would have looked better but hey...I'd rather make the panel myself and embrace it's imperfections!

I think that is perhaps why I enjoy making the panels so much...it is 'seeing' it in my head then figuring out how to get that transferred to the metal/project.

I actually really enjoy the process, would it be easier to buy and weld in...yep! and many of the pieces coming up I will do just that, but not without examining exactly HOW they are made first! After all we might need to make some again sometime! ha

Couldn't even begin to guess how much welding I've done like that. Most being stainless but the same process. The only difference in light gauge would be using a tig welder though. Kudos in making your own press to fab that bead.

yes, as we say S_O_S (same ole "slop") but I truly enjoy doing it! I just got a tig few months ago! I've been playing around with it quite a bit with my art and loving it! Might try it some on this project, not sure yet, the mig is just so familiar and second nature almost...plus the tig is a bit tedious for tight and hard to get to places...might use it for those "hippy windows" someone cut in though...we shall see!

Marci, just a couple of key things to remember, moving air is your enemy, keep that tungsten sharp as a needle. The shop where I worked specialized in stainless fume hoods such as what are used in testing labs and commercial kitchens. A little trick you can try, when you tack two pieces you can apply a wet cloth to the tack and watch the two.pieces draw tight togethet.

I really considered lapping it...but given that it is so visible and it isn't really structural I thought flush/butt welding would be best

Hi, Enjoying what you do ! ✌️ Have you tried the other method for butt welding in patches.. Lay your repair panel ready shaped over old one tack, cut, tack...old one pulls off behind. You then get perfect sized cut hole

Great job Marci! I have a similar hole I patched up on my double cab (on the outside) however I didn't have to create the bead since I used a panel from a donor, but I butted it the same way (I am making a video of it, but I did the repair a couple months ago). Which welder is that? I see you are using gas and not flux core!

it's my junk HF welder that just WILL NOT DIE (not that I want it to, but...) honestly it has been the best little welder, I use it almost every day and it just keeps "making the donuts" I switched to gas/solid wire on this panel so I could bump wire size down...flux core only goes down to 0.030" and with this a punky and thin an area as it was I went down to 0.023...I'm not really a fan of that super thin wire, but for the stitch in I thought would be best...switched to 0.026 for rest of it...worked well..

I use (and have for years) the cheap Harbor Freight chicago electric 170 MIG...I promised myself years ago when it died if I liked welding I would go buy myself a "good" welder...well I'm here to tell you I CAN'T kill this one (not that I want to but...) I've welded with it almost everyday for 6-7 years and it just keeps on going! For this panel I used lowest setting welder offers (has a max/min and 1/2 I think that translates to about 40amps?), wire speed was my norm (about right in the middle 4-6) and 0.023 wire...when I went back to fill in over tacks I bumped up the wire to 0.026, worked great!

@@marcijunebug Hi Marci; Thanks for your message. One of the main reasons I asked was that I am working on a '60 panel that has it's own share of problems and as you well know thin rusty metal on an old VW is a big challenge! Great idea on making the "rib" on the bulkhead.

I matched what was originally on the bus, what I welded in is actually just a bit thicker than original...I did remove that coating and rough up the edge a bit and that white against fresh metal does kind of play tricks with the camera.
