Thank you for saving this old SAAB. I've had 7 SAABs in my life, starting with a 1963 Bullnose 2 Stroke, then V4 96, then a series of 900, having the last one for 18 years. As a former SAAb mechanic I say this is a cool project I have worked a lot on these cars. Not in the body shop only as a mechanic but I did fix SAABs back home (to use as our family car or to sell cause the shop did not pay us much) so I learned some body work too. The rule is if the rust hole is the same size as a Swedish 5 kronor coin in reality it´s going to be a way bigger hole you need to fix. Once you reach solid metal make the replacement part (lapping over the hole and welding it from the outside) as much as you need to not burn through. You will need to train a little to find out how big an overlap you need and how hot you weld. Spot welding it like that is not going to last very long for a lot of reasons but if you want to spot weld you should spot weld it like it was done from factory. Then you would need the real spare parts for the car though and it is a pretty big job just to find them and the job is a little harder and takes longer. Love this channel and the work you’ve done on the SAAB. I have a 900 turbo I’ve had for nearly 20 years now, you are absolutely right about how much good quality bodywork costs. Mine went in for a bit of light MOT welding and ended up as a partial resto because the front end was so far gone. Once the size of the job was clear it was too late, we were already too far in! Cost me an absolute arm and a leg in labour. Wish I had half your skills!

Happy new year! Love your channel as well as your project. Especially this as a Saab enthusiast. A tip from one to another. The brakes pre -87 are pure garbage, especially the front ones with the handbrake. Take the brakes from your parts car and move the handbrake to the rear, it will stop a future headache. To make this happen you have to swap the rear axle which is Bult on. And you will have 4/108 instead of 4/114.3 bolt pattern. Greetings from Sweden.

Hey Memphis, nice work! One tip that I found out doing work like this: A lot of people say, that there is no way to paint back side of welds in closed areas like in the rocker panel and so...But...You can get something like Body 992 spray paint, which has great anti-corosion properties, and also a spray can nozzle with a hose attached with a spraying tip at the end (Body also makes these). Similar or same as when you are doing the cavity wax. I managed to spray all insides of my cavities of my E28 (rocker panels, frame rails and so...) with anti corosive paint after welding. I checked with endoscope...works perfect :)

Nice new tool for filing spot welds! I sometimes use a hand tool like a dremel with mini discs for those kind of spots, although you go through the discs quite quick. This saab project is looking great, nice work.

Damn good work! Im impressed you went with butt-joint welds everywhere - I ususally go with a lap-type joint since that way i can use a panel flange tool to get the the panel seamless and have a bit more sturdy while welding

Im also restoring my old 900 turbo t16, yes there is rust indeed but the engine seems to be in tip top condition, the turbo seems abit tired though, but its tuned with bigger intercooler so i think i have to change it too.

Great job, Memphis. That car is going to be beautiful. One note: seeing the depth of the filler on the driver's side front fender, I would plan on replacing it. It may be a lot of work, but the existing one will take even more work to get the shape to where a reasonable amount of filler will be needed. When an area that large is so thick I would guess you are looking at a very poor example of collision repair. If that is the case, changing the fender will enable you to find and fix any further damage that is hidden. All of that said, you are inspiring me. One of these days I will get started restoring my old Volvo 240 estate. 33 Ontario, Canada winters, not to mention the 620,000 kilometers, have taken a toll on the old boy.

13:27 the strength is actually 8x going from 2 to 4mm. the equation is (bh^3)/12. Good job doing that replacement 👍

To avoid the warping on the panels, you should weld the detail on different sides at a time so the part u were welding first can cool down while your welding the other side

Great job on those repairs, they look very clean👍. The sunroof is cool but boy that looks a lot of work. I think filling in the roof would be better, at least you will know that it is totally water tight!
