Late to the party. 20+ year service tech, I would have welded a 5/16 nut to the stud let it cool down completely and turned it out. The weld heat swells the broken bolt and crushes the corrosion. Great video! 👍

Im no mechanic and i learned alot from your video but i do have experience with snapped bolts.....next tim put a washer around the bolt to protect your gasket matting surface...then grab your welder and build up your broken bolt a little more .....grab what ever bolt you want and put it on top of your built up weld....make sure its centered well.....weld it on well. Dont worry the washer protects everything under it.....then back out your broken bolt with ease.....no worry of off centered drilling and no retaping anything.....i would cleanethe threads up with a wire brush that you can put inside the hole that fits on a drill.....something caused it to stick in the first place so clean it out and add your new bolt.........thanks for teaching me how to fix my intake manifold leak. Hope i returned some knowledge your way to save you in the future....thanks again and cheers...have a great day.

In my experience, panther piss (aka pb blaster) and left handed drill bits are a mechanic’s best friend for extracting broken studs. Anyway, Good job! I’m fixing to buy a 2002 F150 with this very issue and tackle it. This video was very informative.

I replaced my upper intake manifold, plugs, coil packs, injectors, EGR valve, EGR exhaust gas recirculation pressure sensor, alternator, and belt. Just figured I'd replace all that since it was off anyway. Other than the coolant leak causing the manifold replacement the truck ran great. The truck was down for a couple of weeks bc I wasn't in a hurry bc I have another vehicle. I got it all finished today, and I started it up. I have no coolant leaking now, but the truck doesn't idle like it should. It will idle good then rev up the slow down to the point it almost shut down. I have the EGR tube ordered bc the nut that ties into the exhaust was rotted. So, I can't believe that it had a good seal before this repair. Everything was torqued to proper specs and all vacuum connections are as they should be. I'm a shade tree mechanic at best and would love any thoughts from more experienced mechanics

Bought my f150 5.4 new in 2000. 21yrs and 300,000 mile later the cross over shot craps. Parts and seals wear out...can't complain. Put new Dorman on myself and no complaints. No problems removing old one or installing new one. Do not use air tools on new one and follow instructions and torque pattern that come with it...do not play it by feel. I like those self tapping screws compared to the oem ones.

Just discovered this on our 180k '03 Expy while changing a stuck open thermostat. Looks like it's been slowly seeping for awhile, but so little that the coolant level basically remains unchanged. It hasn't fully failed yet, so I guess that's something. Waiting til I have a few days because if I'm taking off the whole manifold, I'm gonna be looking at a lot of other stuff. Hopefully I don't get any more seized bolts like I did on the EGR

I got the exact same coolant leak on my 2001 supercrew with a 5.4 but on the other side where it flows into the heater core. Never done the job before but will be tackling it thanks for the video. I hope I do not break any bolts haha

Great job, those intakes are a pain to replace. Just as an FYI, the sensor that you unplugged was the cylinder head temperature sensor. I just had to deal with my own faulty one, and it’s a pain to try without taking the intake manifold off... though not impossible.

Hey Tim, just replaced mine cylinder head temperature sensor a couple weeks ago, never threw a code but it was causing the engine to run rough and lot of loss of power. The knock sensor is in a different location. It was definitely a pain to replaced without taking the intake manifold apart. Good job though on this video, not boring and stuff with the time lapse.

You can get that sensor out without pulling the intake. Its definitely a pain in the ass but possible. I just changed mine the other day. I should of done more research on that crossover pipe before i tried to pry it off. So now I believe i messed up those seals. Got a new oem manifold on the way so I don't have to tackle this later. Gonna go ahead and replace the plugs, valve cover gaskets while I'm in there. Truck is an 03 fx4 with almost 200k. Been an awesome truck so it definitely deserves some love. Plus i gotta get that check engine light off before inspection next month.

Looked like right hand drill bits to extract bolt. Why not use left hand bits? Drilling makes bolt hot, counter clockwise cutting action could grab bolt and thread it out. Win win. The torx socket trick didnt seem like it was happening either. I appreciate this video as I am just taking ownership of a "5.4 with a coolant leak". I think I may buy a new manifold as well. Looks like less than $150. Easy choice.

I have a 1997 F150 5.4 v8 triton. It has a metal intake not plastic. I replaced the intake manifold gaskets and it’s still leaking from under the thermostat housing area at the manifold gasket. Any thoughts? I cleaned all the mating surfaces very well. I did not have a torque wrench to do inch pounds on the first sequence so I just guessed. I didn’t torque them to spec but tightened them as evenly as I could. Is it coincidence that it’s leaking from the same location or do you think the intake manifold is compromised?

My 98 4.6 Triton has an aluminum upper and lower that has this same leak. Blue Devil buys you about a year or until you have to put antifreeze in it due to weather... that sped up the leak coming back but Blue devil worked great you just have to thoroughly flush all the coolant and rust out and buy a new thermostat... Then bypass your heater core and pour it in through your top hose .. bam seals it right up before it can even get to your radiator almost... people do it wrong every day and ruin everything... IT BINDS TO RUST.. I have one huge question: why does my 98 4.6 triton have a lower intake manifold and yours not? Might be a dumb question but Im not a mechanic that works on motors..

I paint my new intake white with epoxy refrigerator paint so I can see where the bolts go. Why didn't. you change the metal heater hose pipe under the intake it will rust out? This is still a very good video. I have changed my 1996 police int intake 2 times 350 th miles. Thank You.

For that bolt that needed extraction why didn't you just weld a nut on the end of it since it's protruding out a little bit.

Just changed my intake gaskets and valve cover gaskets on my 97 4.6 I reused the aluminum intake and changed the gaskets all together intake was good just needed gaskets. I ordered my parts like always at rock auto with shipping and handling of both gasket sets I was looking right at 50 bucks also replaced thermostat housing and gasket. Done it all myself with very little help just setting the hood off and being reach the intake when I put it back on

exloaded the only troubles I had was two back boots on the right side was a tight fit with me having big hands but once you get them out it’s easy to take everything off and make sure you put paper towels or something in the intake on the heads so debris doesn’t get in them. Then just make sure they are clean and lay down new gaskets if I wouldn’t have gotten sick it could have been done in two days

This issue is such a pain for some people it puts coolant in plug boots and causes missfires. All 10th gen fords i see at pull and pay have this exact issue rarely a different issue leads them to be scraped

nice video but next time take a little time show us more like torque spec's and something i been wondering about these new intake manifolds they already have gaskets on them on the bottom do you trust them better then a OEM steal & rubber gasket? should one use a thin layer of high temp silicon to ensure the gaskets don't blow out later on down the road?

Thank you for this video. I had my I.M. out already and thought my leak was just @ the I.M.-head gasket. I pulled the Xover and SURE ENOUGH it's a leaker! What did you do about the pitting in the head? Did the new gasket fill it and seal it or did you add gasket maker in the voids? Thanks!

I've run into this, i seen some pitting in this video and certainly would have used some rtv. my pitting is a bit deeper and I will be using some jb weld sanding flat, and smearing some gasket maker onto of that before I drop the intake on.

PS there is a special place up by the fire for everybody involved in this design. FORD engineer said we are in business to sell parts and labor. That is why they stoped making the 9in rear end.

Should have replaced with motorcraft oem intake. I installed the Dorman aftermarket only to have to redo the job 2 years later. aftermarket is crap. Trust me the motorcraft one is much better quality and will last you another 200,000 miles like mine did.

I got the replacement intake mainfold from my local napa store. I dont remember the cost off hand but it wasnt terrible from what i remember.

Thanks Mor Fab. If I was to guess it the part might be about $350. To High as $ 550. Bucks? I got a rough price for about $1,200.00 maybe - $200 less if the gag sets Are included. So I think about another $ 550 to $ 650 bucks for labor to do it all Might sound about right in San Diego California here. ? I well just have to wait and save up for the time. I thought seeing that rat or mouses bedding was kinda funny to see. Too.

My 4.2 leaks coolant into the oil pan from the reservoir while it's not running. Changed the water pump and timing cover gasket... anyone else dealt with this issue? I'm assuming it's only 1 of 4 remaining issues. Thinking either it's intake manifold gasket, head gasket, or a cracked block or head.
