Rule of thumb: if it says 'custom fit', it means that you have to customize it to make it fit, if it says 'universal fit', it mean that it won't fit anything in the universe.

In the early 90s I bought a hard tail for my’75 Sporty that fit very well,little grinding and cutting using the directions that came with it. Bought another for a’72 Sporty years later and it was a nightmare to work with. I eventually trashed it and used only the axle plates when I built my own from DOM. I’ve scratch built hard tails for several friends and a few of my own that worked better than buying kits.

If I may guys, next time, heat only the stud, then after you get it good and hot, spray it liberally with WD40. It should come out. The theory being the aluminum head will retain the heat from the stud, and the WD will act to cool and shrink the stud as well as being drawn into the threads. I learned this from Boat Racing Engines, on oil passage threaded pipe plugs. People would laugh when I heated the plug and not the block, but after rapidly cooling the plug, they just came right out with a 3/8 ratchet. T.S. RACING

Also if you heat the stud only and let it cool it expands and contracts breaking up the corrosion between the to surfaces, do it multiple time on really bad studs. Trick is to let it cool completely before trying to loosen it!

I've done that. What you really don't want to do is use one of those bolt extractors because when that breaks off flush in the stud it gets real fun.

I love Sporty gas tanks they're iconic. My starter clutch went on my '99 FL Springer, waiting on the part to arrive. Gonna have to remove the oil tank. Forever two Wheels.

I had a similar problem when I had to change exhaust bolts on my 2004 gmc pickup with the aluminum heads. the studs are prone to breakage. I had the same thing happen to me with the last stud. Every time I welded a nut on the broken stud it would break off. There was nothing left sticking out of the head. I called a friend who had fixed this problem before. He told me to hold a nut over the stud and crank up the welder all the way. I did this with my mig welder, concentrating the weld puddle on the inside of the nut. It worked. the excess heat from the welder must have heated up the threads enough to loosen the stud. Let me know how you make out. Steve.

That Sportster frame will leave a lot of people guessing -- aftermarket frame OR highly modified stocker? John, that frame you slaved over is ACE -- A + ! That fork is just the right length. The gorgeous paint is mint (pun). It should run as good as it looks. Here's hoping you guys get that show Knuckle together and get out to Nevada with time to spare.

That’s is the worst! I hate to think how many times I’ve had a bolt break off and had to retrieve it in 40 years of mechanical work… Never on a painted frame/installed motor though. Wow.

I used to work at Hempstead Harley Long Island...aftermarket never fits! Even if branded Harley, holes always have to be extended...or drilled!!

I’ve used heat and a stick of beeswax in the stuck bolt. It’ll melt and lubricate it. I did this after welding a bolt to the piece. It might help in this scenario. You can get em on amazon

I had the same thing happen on my 02 sporty and i also tried welding 2 times kept breaking the stud more and more... i just put a new gasket in and said fuck it... its a evo sporty the tuffest bike on the planet
