This is a frustrating design and it's really easy to break the new part (the little tabs that go into the holes snap easily in cold weather) so I think it's important to show people that it isn't as simple as other videos imply. Care must be taken. The hinge MUST be pressed tight against the body before the pin is pushed in. It will never happen unless you break off the pins and insert them partway before starting out. It requires some sort of tool like a large punch like you used. A hammer will never get in there properly. That all becomes very clear watching you suffer through the learning curve, and that helped me get it right the first time. Thanks for the unedited video that includes all the stuff that didn't work. It was genuinely helpful, where other videos just come across as "look how good I am at this" from professional car guys without showing the pitfalls.

Thanks for your comment, I really think you’ve summed everything up. These tasks are often much harder earned than many edited KZbin videos imply I will always cover any issues / struggles I have with any job that I record.

Just pull off the little 3mm plastic pins. Hook on the flap and secure the new part to the body using 4 M3 x 8 Phillips headed screws instead of the pins. Works great. Attach spring. Good to go.

If you look at the rubber flange around the diesel filler neck/fuel cap, you will see a silver snap ring, prise it out, and hey presto you have access to the plastic pins/clips

This is exactly my experience with trying to change the hinge. I ended up using pop rivets.

As someone said above, using screwbolts work great. I made it in 10 mins with it. I can't get it why Volvo apply pins in it.

I suppose it’s got to be cost as good screws are expensive. The plastic pins are moulded with the hinge so they are of minimal cost as it’s just a little more plastic / nylon.

I had exactly the same problem fitting a new hinge to my car. If ever i had to do it again id push the pins in a little before trying to fit it then get someone to press the hinge to the car then hit the pins in. Bloody pain on your own.
