Awesome job. I’m making a flanged mace for a college project. It’s much bigger though, and weighs a bit more than I’d like lol.

Don't use extruded aluminum as your casting material. It's too soft, and very gummy. The best material for casting aluminum, are things that have already been cast, like pistons, transmission cases, aluminum engine blocks. These materials are a better alloy, for both casting, and machining. You will notice the difference. Using a degassing agent will help with porosity. Vibrating the mold as you pour might help as well, and heating the mold makes for a better surface finish. Tim

Cane swords almost never had a friction fit... they generally had either a key lock (channel and twist) or an external swing pin to lock them in place. Great sword but in time the cane will lose its friction fit.

I love the idea of stories of generations of people maintaining a single sword over time. Seeing you intricately sew the handle together for some reason made me think of a father taking all this care and attention before passing it on to his son.

Great stuff! I'd ask you to share the measurements you have for your Tsuka (only the wooden part), if you don't mind. What's the proportion you usually do with the blade? I'm quite interested in learning the way you think to make one
