The motor bearings are starting to go out! I have the same saw with the same problem. ...I've pretty much just lived with it for the last 5 years. It hasn't stopped working yet... How about you?

Hey Rob, dis ubever get your replacement haldex3 working successfully? I managed to do thebsteip down yesterday like you did.....I cleaned it up and put new oil. So far so good, but I've only driven about 10kms. Will have tonsee how it lasts. Thanks for a great explanation and visuals of the haldex3 strip down.

I have a 2009 s80 with 275k on it and when I accelerate it shutters ever so slightly. Volvo told me it is a failing haldex. The fluid was changed at 160k I drive mostly highway. Do you know the part number for the clutch packs

Well there are always some company that will make them i know oem or factory ones if like me jeep are over grand or dam close to it..tom woods makes custom ones for 400..and pretty unbreakable with a 10 year warrenty..

Could the noise be coming from the pinion shaft bearing in the rear differential? The two pinion shaft bearings were worn out in my volvo. The AOC unit was still good in mine but the noise was coming from the pinion shaft bearings.

These transmissions have a filter that clogs and causes that nuetral problem. You can drill a hole below the filter and poke holes in it to let the fluid get sucked up into the pump. I am doing this procedure this weekend.

But this sound may be only when haldex clutch is slipping at different speed of drive shaft and rear differential.

@@mnopracing I have a unit with burnt clutch packs from the "real AWD" experiment, swapping DEMs ad pressure sensors, and I'm tired of my AWD reliably failing every winter for one reason or another. I'm thinking to pull out the old burnt clutch pack and drill holes to pin the stupid thing and make the system mechanical again, like it should have been from conception.

@@helidevil123 You might run into issues with binding between the front and rear wheels. There is a guy who converted an 850r to awd and welded up the Vc so that the rear wheels were no longer able to freewheel. Basically doing what your planning on, just with the gen 1 awd system. He had issues at low speed turning with the rear wheels wanting to "hop". I'm assuming you've tried getting the haldex to just be locked all the time threw a haldex controller, right?

I tried and failed to rebuild the valve body. As in I tore apart the valve body to replace the solenoids, gaskets, and other things. I must have messed something up in the reassembly process. I ended up doing a manual swap, I highly recommend it.

Tell more about swaping to manual. Did you use s60R,/v70R gearbox? Whats needed, how difficult it was? I have s60 T5, love the car, but, stupid automatic transmission, works good, but cant handle much power, and first two gears torque limited. Really want to do manual swap.

My 2001 Volvo S60 does have similar issue. It doesn't stuck at 2 but it takes me to neutral for a moment while shifting from 2 to 3 and 3 to 4. It increases the RPM and gives a little push to the car. What should I do for it?

The person I sold the car to ended up replacing the entire wiring harness from a donor car to solve the problem. So it must have been a faulty wire that was part of the anti theft system.

It turns out the whole thing was caused by a bad motor mount, specifically the rear hydraulic mount. The mount lost all the hydraulic fluid at once causing the motor/trans to vibrate more than normal, this amplified the gear lash (normally not audible) of the transmission to the point you could hear it standing beside the car. I ended up taking the whole trans apart, split the case and inspected every bearing and gear pack only to find nothing wrong. It was only upon reinstalling the trans that I found the bad mount. Its been three years now and the noise has never returned. Apparently this trans and flywheel setup, a Volvo M56H with a single mass flywheel, is known for being somewhat loud due to the single mass flywheel. So i would suspect any large amount of vibration from a bad motor mount or similar would amplify the normal "gear rattle" noise.
