also you will find that the engagement side of the gear the teeth are bevelled a bit the help with engagement, but well done mate I think that mod is sound, I will keep it in mind when I re assemble the drowned rat that I'm restoring.

Hey! I'm having the exact same issue 2012 i20 PB (facelift) - I thought it was because I had wider tyres on mine - but it seems to happen on stock ones too. Just reading your update - did the brand-new OEM electronic steering box fix the issue?

Excellent instructions ! I'm halfway through this procedure, hoping it works (have used 13mm plastic irrigation fitting instead of brass). Wasted quite a bit of coolant so far...bought the Hand Pump from Autobarn $30. Bulk screw Clamps from $2 shop. 6mm CLEAR aqua hose $6 Bunnings for bleed nipple.

Somewhere around 1995, Yamaha revised the technical drawings of all the Viragos from those years on - the spring is no longer shown in the drawings. If you look anywhere for parts (idler gear #1 and #2) are no longer sold and have been replaced by a new set that can only be purchased together (part number is 3LP-W1551-00-00). Like the drawings (from 1995 on) and the later model 750/1100's, the spring has been removed entirely. The Gen 2 bikes (84+) have a proper mechanical solenoid with shallow cut idler gears but with the return spring. The spring causes "bounce back" sometimes popping the gears out of engagement with the flywheel. Just a heads up about hardening - the flywheel gear is hardened but the outer ring of the idler gear #2 is not hardened. This is done intentionally so that any wear will be on idler gear #2 and not the flywheel. The idler gear is easy and inexpensive to replace - the flywheel is not.

I like what you're saying about the spring spacing and getting maximum travel on the gear, but do NOT tell people to flip the gear over. Yes, physically it "fits", but the back side of the gear teeth are not hardened, no machined, just not meant to engage with the flywheel. This wears down the flywheel and very quickly causes a much more expensive and difficult problem to fix.

My rear diff went and this was the Issues anyway, had the rear diff flushed and found a lot of grey. Smelt burning plastic driving up mountains until it gave out

@@zoltanp1967 not sure tbh, replaced rear diff and now it’s starting up again. Hard to tell if it’s like “Kia” faulty lemon awd system or if I just have a lemon. I fear it’s more than just me after seeing the same issues though with others. I had the rear diff fluid changed as often as oil last year and it seemed to help a little. But every 10,000 miles vs 20-30 for a flush sounds off to me. Smells like I got plastic belts in my awd system that are burning up though, only going up steep incline, unfortunately for me I live in the “green mountain state” so tons of mountains 🙈😅

The gear you have is the new model that's corrects the problem the first gen bikes had, and does not need the spring at all. The twist on the old gear was to fast.

Thanks John, that's interesting. It came with the bike and I assumed it was the original. Having removed the spring, it still grrrrs a bit, I found best way to reduce it to minimal Grrrs is with a full throttle cranking, obviously not revving it though, as it fires up quickly. Ta.

Hi Zoltan, my mechanic was saying that this cleaning of the terminals may be simply resetting the 4WD coupling and not fixing the root issue which is the coupling motor failing. So it may trick the coupling to start working again for a while but then the issue will likely come back again. So I was wondering if this fix ended up being permanent for you or if you have seen it come back again?

My comment reply back to you on Aussie Cossack was removed because I tried to edit the pin message. Anyways this is the message... *To hear what they are saying. With the speakers in stereo, type in the search "audio balance settings" toggle the speaker balance to zero with either the left side or right side speaker.* This eliminates the echo.
