Pretty good but there are way faster techniques to clone a object if you have a 3D model to reference. If you don't have a 3D model but have a toy model now days you can 3D scan it with a good camera / your phone. Segment the car in multiple profiles from the center outward like your profile 10:46 and just fill the voids. You will get something that already looks very close to the final result. If you get a width profile of the final product it should look something like this: H|H|H|H|H|H|H|H ( |= profile H= voids). You can cut the profiles by hand but a CNC table would significantly speed up the process. Also you would have to use pre sliced styrofoam for consistent thickness. I can't link videos or pictures due to youtube censorship but here are some videos that can give you a better idea of what I'm talking about: "Making a Ferrari 625 TRC (testarossa) body (PART 1)" from Cavallino "Building a Fender - Part 1" from Ron Covell "How to make a buck & fiberglass molds" from Sonett Engineering. They are using wood as profiles but there is no reason why it wouldn't also work with styrofoam. This should save you days of work and cleanup :)

What you really need for your fuel tank fittings are bulkhead fittings. They have a built-in nut on one side and a threaded nut goes on the other side. MUCH easier and safer way to go!

you seem like youre pretty knowledgeable about fiberglass. Do you know if you could repair cracked fiberglass with carbon fiber sheets to make stronger?

Carbon is definitely stronger but I would suggest repairing the cracks with fiberglass so it will have the same strength characteristics as the rest of the panel. You can then cover the whole part with carbon fiber for extra strength

I watched you using the "hot knife" and two things; I didn't see any pieces coming off after you ran the "knife" across the foam.
