TOOLS, STEPS, DIAGNOSTIC/STORY
Power Relay Assembly Part Number 37514-4R000
Safety Connector (Electrical plug on internet) Part Number 37586-4R000
TOOLS NEEDED
DTC Scanned which can access your car different Modules.
Wrench
Extensions
10mm, 12mm sockets
Screwdriver (cross)
Non contact voltage tester OR insulated electricians GLOVES rated for over 300 Volts. STRONGLY RECOMMENDED. YOU CAN DIE DOING THIS WORK.
Steps
Disconnect (-) cable from 12v battery
Open little door behind the seat and pull the SAFETY PLUG for the hybrid battery
unmount covers around the back of the rear seat (right side)
Take your Rear seat and back rest off, pop the front (knees Part) of the seat, then wiggle it out (if you have rear heated seat be careful and unplug connectors), you will have access now to the 4 bolts (12mm) which hold the back part of the seat, remove and wiggle the Back part of the seat until it POPS out
Remove the black cover for the hybrid battery about 6 screws cross heads
Now remove the metal plate on the right side of the hybrid battery, one 10mm bolt and 3 Torx T35 bolts on the front and some 10mm in the back (trunk side)
Now you can see the Power Relay Assembly. CHECK IF THE CABLES HAVE CURRENT OR USE GLOVES HERE
Two 10mm nuts for the cables on top, three 10mm nuts on the front, unplug white harness on the back, take out three 10mm nuts holding the PRA at the bottom.
Install everything following this steps backwards.
At the end, use new SAFETY PLUG OR SAFETY CONNECTOR
Diagnostic/Story time
Strolling at a parking got the Dreaded
"Hybrid System Warning!
Safely Stop and Do Not Drive"
After turning the vehicle off it wont start again. No "READY" indication on dash, hear a humming in the engine compartment and the ORANGE WRENCH shows on the dash.
After many failed attempts the 12V battery was drained, towed home and proceed to diagnose here with the battery fully charged and booster connected to it to avoid discharge.
Looking for fault codes HISTORY (NOT CHECK ENGINE LIGHT CODE, LOOK IN THE MODULES) I found the "P1B77" HISTORY not PENDING, as in, it was a detected problem but not a current problem.
I cleared the CODE and it reads NO FAULTS now. When I push start with brake pedal in (as in to start the vehicle) WHILE MONITORING THE LIVE DATA ON THE SCANNER, It triggers the code fault again (P1B77) under the Battery Management System (BMS)MODULE.
MORE DETAILS, when I go on the LIVE DATA on this MODULE BMS, with the KEY ON ENGINE OFF, I have:
Available charge power 32000W (normal reading)
Available Discharge Power 45490W (normal reading)
As soon as I push start with the brakes in (to start the car) the WATTS GO TO ZERO
ALSO on LIVE DATA SAME MODULE (BMS)
BMS main relay on status indicator reads NO (Should Read YES)
BMS controllable state reads NO (should read YES)
BMS WARNING reads NO (correct)
BMS FAULT reads NO (with KEY ON ENGINE OFF, Changes to yes when I try to start the vehicle.) Thus indicating there is a FAULT in the BMS module and the PRA is the culprit.

Hi, I just had this replaced on my 2014 Hyundai Sonata Hybrid Limited, luckily for me it was still under warranty, so there was no cost to me, but I received the papers on the repairs they did and the parts they replaced, so I’m going to list the part numbers so you can but them cheaply online if your car is off warranty and you have to pay for it out of your own pocket: Relay Assy-Power 37514-4R000 Safety Plug Assy-Male 37586-4R002

I pull over to a gas station, I was able to started the car with engine light on. so I drove to the dealer, they reload the software the car is ok until now. the deal want to charge me the dianostic fee $125 even my car was under warranty, after a dispute the fee, they waive the fee. @@robertwhitlet any luck man? You can use hybrid sonata parts but make sure you get the SAME YEAR as your optima. They will say fits 11-15 or 11-13 but trust me I wasted money on a 2012 HPCU for my 2013 optima hybrid, fit bout damn perfect but couldn’t work properly and communicate with everything it needs to run full hybrid system

It looks like the voltage tester you're using here is for AC. Isn't the power at the hybrid battery DC? I'm about to do this repair and I'm trying to be extra careful around that kind of voltage so I'm trying to figure out which tester I need.

Hey manuel i have a question. I qm working on a kia optima hybrid 2014 this battery in the Hyundai looks to be the same. I have P1B79 DTC it originally had a faulty 30v pack very swollen so after replacing the bad pack i get the new DTC. My symptom seems to be that the low dc/dc stops about 5 seconds after starting then on the live data also the HV inverter quits both at the samw time. Could this same relay box be my issue?. YES, These car's operation HANGS ON 1 FUSE !! If this one fuse pops, YOUR CAR STOPS !! The fuse in the Hybrid Battery Safety switch! SO PEOPLE, GET YOURSELVES ANOTHER SAFTEY PLUG AS A BACK-UP..carry it in your lower center consule.. And familiarize yourself with removing and re-installing this plug. *Hint, it must be all the way open to insert. Then close till it clips.. Practice it because You WILL have to do this, in the dark, on the highway.. not where you want to be fumbling around.. These Hyundai Hybrids are Great Driving, Ultra Reliable ( If made in Korea. Reject any made in Alabama, google it) But they have this Achilles heel. Carry a SPARE!!! They usually pop between 120 and 140 thousand miles, but one every 10,000 fuses is defective industry-standard... so you never really know when.

I stopped. Left the car running and gave it some gas so the engine would kick in. Got battery up. Babied it home 1 1/2 miles and warning came back on when I got in my driveway and once on the way home, stopped again got it home. Gave it gas when I parked. Got the battery back up. I can’t drive it now though. The tool light and hybrid system warning went off. I could start it again. I then turned it back off. How much are the parts and the tools to fix it. Tester, sockets, etc. and then parts to fix car? I don’t have the money. Will have to borrow it. I’m broke, need the rent money today and my car is how I was going to get it. I’m so stressed. I’m so screwed. I just wanna give up at this point.

@@guillermofernandez8916 si logre arreglarlo donde un mecánico, fue el fusible de la batería hydrid que se le quemó porque se le había terminado el antifriz de la batería hibrida. Es otro pequeño tanque de antífriz que tiene el motor al frente para mantener la temperatura de la batería hibrida fresca.

Have the same problem with my 2015 sonata hybrid. Happened yesterday, driving through torrential rain, the car jerked, then stopped. I got the code p1b77 off my obd2 reader. My question is has anyone just replaced the safety plug and get away with it? Because it is such a cheap part compared to the power relay assembly so I am wondering if it wouldn't be a good idea to replace that first. I have seen a couple of the Optima Hybrid guys say that they only replaced the plug and were good to go. FYI optima hybrid is mechanically the same car as the sonata hybrid.. Anyway, I am off to try starting her again this morning and if she won't go I will try to fix her myself. Thanks for making this video.

@@matazarbab4784 I ended up replacing both units, did not want to chance it. There is actually a Technical Service Bulletin for that problem code and the prescribed cure is to replace both components, so that's what I did. I did it myself. It is not difficult. The hardest part was getting the backseat out. Hint: removing the head rests will make your life easier. This video was of great help, so thanks again to Manuel Baez for posting it.

Had an ex who put salt in my gas tank and i turned it on and drove about a mile til it said to stop driving and pull over, so I did and I just bought a new battery and it worked again. Ps. Before the battery it wouldn’t run

What is the DC voltage that you should measure on the power relay terminals? I swapped my power relay in about 2 hours which Hyndai mentioned that would do for $1800 and not confirmed if this would fix issue. Switching relay did not slove issue. Car has error code P0A78. Screen is flashing Hybrid System Warning Safely Stop and Do Not Drive. Orange 120 Amp fuse reads 0 ohms resistance, has anyone replaced the orange fuse with 0 ohms resistance and solved problem?. Looking for tips on next step.

Did you have to get the 300v gloves or when I disconnect the 12v battery and remove the orange plug. I should be okay? Thank you

Play it safe. I used internal rubber gloves, then long sleeve hoodie to cover any skin, then I wore long chemical gloves up to elbow. As I removed each cable I wrapped each wire with electrical tape. I was very catious. Did not use 300 volt gloves, still alive and ticking. i was getting both codes before this. Error code code P0A78 and P0A0d. After replacing unit i now get code P0A78. I did manage to get a couple of articles on repairing this. Car still in front of house. Easier to buy another car honda civic GAS F*** the hybrid crap. i can share articles later if you like. @@CamperPrius

I see the vehicle is READY on BUT you have Check Engine Light, VSC, ABS, and another light on, did a battery reset clear those codes?

I didnt have none of those on when the car is running. I am guessing I did key in engine off. ? When everything shows. But no eventually I had no permanent codes

Ok Great same for me. Ended up being a blown 125 amp fuse in the service plug, KIA has a service bulletin. But i went ahead and replaced the relay block anyway. Both the plug and/or the relay block can trip this code. Thanks for the video.

(Revised) Great question, i have never had to replace one my self but my guess would be to insure the contacts are in good condition in case they have high resistance and got hot. Think loose wall outlet. OR the built in FUSE has high resistance. I think its a cover our butts kind of thing. Very hard to bench test a 270v fuse. (Found out the driver had a very heavy foot and blew the fuse from all the current running through the fuse over time. KIA has an updated 150 amp fuse available to reduce the chances of this condition.)

Wow, you are a genius! I did not get the same code as yours, but I got the same warning. My 2012 Sonata Hybrid got a loss of power over 60 mph then engine check light and spanner light came on with the hybrid battery warning. Now it won't start. Do you think your solution will work? One more, do I have to use a New safety plug? If the safety plug is removed, it is safe to work on it and touch the hybrid battery?

I dont know if the same solution would help you solve your problem since we dont know your engine code Also, I think I remember it's safe to touch with the safety switch removed. I still took precautions even without the switch on. 270 volts its higher than anything in your house. Can kill you. Not worth dying

This definitely does not work. Just replaced the relay assembly and the battery for $1600. And it still comes on. No matter which dealership you go to, they wont be able to get to the root of the issue. I have a 2013 sonata hybrid

I went to the dealership and they told me to buy new transmission. They charged me $500 to diagnose my hyundai sonata hybrid 2013. I was so mad. Coz they've never done anything

@@papikikukumesse5132 They did the same thing to me, after replacing my electronic oil pump for $1500 which did not fix the problem. Next solution was to replace the Transmission they said and quoted me $8,000 so now my car sits in my yard lol I am going to try this next I guess just to see. Did you try this solution yet?

@@tylergustin210 Same here. Even dealers don't know how to fix this. They suggested me to change the 12 volt battery first. Charged me 450. That did not fix it. So they asked me to do transmission replacement. Upwards of 8000. I said no thank you.
