A Different Way to Build An Electric Dirt Bike - Part 2

Today we are converting a cheap Pit Bike into electric power with a 6000w 72v electric motor I purchased from Electro & Co. Instead of removing the gas engine and replacing it with the electric motor, I wanted to still have the gears the Pit Bike originally had. so I figured out a way to remove the crankshaft and replace it with a sprocket so I could run it with the electric motor. I'm very excited to finish this project and see what this thing can do!!

Talk about the next huge business potential. If you could work it out somehow to make it easy to add a quiet, much torquier motor and battery without adding weight to existing bikes, you would be printing money. If the battery tech is there. It's probably close if it isn't there yet.

Alta was able to kick ass specifically because it did *not* need a clutch and was single speed - both feet free and superb power control. Also the additional rotating mass of the gears and clutch make it much harder to implement useful traction control. Shifting gears on an electric bike that goes less then the legal speed limit is pointless and dumb, makes it perform worse.

A trick I learned years ago about welding thin metal to thick metal was you weld the thick metal to the thin. Meaning you start your puddle on the thick and bring it over to tie into the thin.

Electric motors can have wide flat power curves which makes gearboxes less of an advantage, gearboxes increase friction, weight and cost so if a manufacturer can avoid them through having a more flexible motor they will. Often they can get by with just a couple of gears hi/low range.

because of the extra complexity as well as programming; yes the drag but really if you don't program in your applied torque curves to the controller you'll destroy most gearboxes on first ride. There are bikes with gears, they're just expensive, compared to a 4500 USD Sur-Ron or Talaria - a base model is almost twice as much although you do get gearing, suspension, and range options. And yes, they do by and large use clutch systems (see OSET or ePure EV trials bikes) If Enviolo (formlerly Nuvinci) would get their act together and release a CVT that could take at least 250Nm of torque or even better 500Nm, then you would see a huge increase in large powerplant superbikes - the Isle of Man TT Zero class comes to mind. But it would be a more useful improvement to be able to *decrease* weight and power demands and keep your top speed/bottom torque both. Gearing opens up a lot of options for the vehicle designer although usually increases parts count.

Best thing to keep in mind is how brutal the power delivery is from a electric motor, gears used in EV vehicles whether for just power delivery or in a transmission tend to be quite beefy compared to a similar sized gas vehicle gears or transmission. So in the end reliable EV gears or transmissions are a lot more heavy duty and expensive even on something like a dirt bike.

Everyone says you do not need a gearbox with electric, but I bought the Denzel 4 speed gearbox 3 years ago and bolted it on a dirt bike and it is loads of fun shifting gears! Nice job on the clean converison! My motor also gets pretty hot

I 100% agree that shifting gears is still fun with electric motors. The chain will bring up any oil that touches it into the motor case. It’s not really a bad thing, but the gearbox is probably low.

It shouldn't be getting oil at all, but as you said, it's a good thing. I'd add a catch can to the bottom of the chain guard and let it leak. That way you get a self-oiling chain but don't get oil into the motor. You just have to tip the catch can back into the gearbox every now and then

next time you are going to cut or weld a tank, use exhaust from something and hose to pump c02 into it itll displace all of the fumes with inert C02

Couldn't he just fill it with water to displace any remaining fumes or liquid gasoline, then just drain it and cut it wet? Seems easier to me than trying to contain co2 in the tank while he's manhandling it.

unnecessary, i never did that when welding or cutting on a tank. point one, to explode, there must be a "pressure chaimber" which there isn´t if you don´t have closed the tank cap. of cause there are some things to note to not get burned by a flame shooting out the tank. i allways do it almost the same way, empty tank, dry it with pressured air for a a few minutes than put a lighter to the open tank filling. mostly nothing happens sometimes a short "wupp" and a little flame burns for a few seconds. when that flame burned out there is nothing else in the tank that is able to ignite.

another way to safely cut fuel tanks is to just fill it up with water... That will push all the fumes out and wash out all the liquid.

Before hitting the dirt, mudguarding the motor would give it a fighting chance to get back on the trailer by it's own power. Also, when doing a gearing change, always go up first. Bigger front sprocket, bigger initial gearing, etc. This way you don't lose the leverage @ the rear wheel, while prolonging the lifespan of the chain. For a basic chain, 13 teeth is the flat minimum. 15-17 is good for the driving gear, bigger than that starts to eat the torque, i.e the motor heats up, clutch gives in, bearings wear out etc. Under 35 @ the rear does the same. On this particular setup, I would go 17 on the E-motor, 15 on the crank, 17 on the engine secondary, and 35 on the rear wheel. It will do 75, if the clutch holds. When hitting the dirt, just swap the original rear sprocket back on.

Since clutch and gear box design was related with the original engine, gear ratio from motor to gear box should reference for the RPM and torque in the original design to avoid buring the clutch. Before changing the rear wheel ratio, the aforesaid factors should take a more important role.

I've built MANY electric bikes and these people doing these single speed builds simply DONT UNDERSTAND for some reason, that for slow speed climbing scenarios, technical stuff, like single-track, GEARS MAKE ALL THE DIFFERENCE! you will climb better, run cooler, waste less energy through heat, HAVE GREATER RANGE, burn up less electrics, and have MORE FUN!

in my opinion if your not going to be dong serious trail riding and just want somthing easy to build while being fun doing a single gear system is totally fine, you really dont need all the gearing for just cruzing around, now if you were going to do serious trail riding then mabye this would be the better option.

I've been saying this since day 1... all these single speed bikes are idiotic. Same principal at play as any other anything, doesn't matter what's making the power, gearing is everything! Gearing manipulates torque, and manipulating torque is the entire premise at play. it's why gears are what you've been after since you were a toddler. From a single speed baby bike, to a 10 speed, to a 21 speed and up. Same with cars, same with trucks, same with atvs, same with EVs... or at least it should be, but for some reason everyone's happy banging their head against the wall and drooling instead. It's like there's some unofficial yet totally official rule at play, that anything "ev" has to be made for the lowest common intellectual denominator. Gears are too confusing!

Awesome work. Can’t wait to see the next one. Do yourself a favour in the next build and use a two stroke motor as it already has the sealed crankcase. All you would need to do is build a new crankshaft for it and not have to worry about trying to seal the crankcase from the gearbox. Thanks for the great content.

Make sure your using wet clutch oil. Wrong oil could cause slipping. Cool conversion, although I miss the noise!

Automotive engine oil will make a wet clutch slip every time. Use Motorcycle oil! You can also use Rotella, it's cheap and won't make a clutch slip, but I'd recommend motorcycle oil.

@@ExploringCabinsandMines no its not dude. You need to use motorcycle oil. The stuff designed for cars will make a wet clutch slip like crazy. Motorcycle oil or Rotella, rotella doesn't have the friction modifiers of regular car engine oil and won't make a clutch slip.

If you have not found a good way to silence your internal chain is line the inside of your cover with silicon strips for the chain guides. the white strips get wear but hold up pretty well and are easy to change.

Yep, around 14.5 minutes running full load. 20 minutes if you back off a little. That is awesome. Thanks for taking on such a project. For the next project, bigger motor means bigger battery or less time. Maybe you can lay some batteries on either side of the frame and under the seat, so find the batteries and build the frame around them. Biggest problem may be the clutch pack again - bigger motor means a lot more torque.

The clutch will handle it as long as the gear increase is before the clutch and not after. The clutch can handle the speed but not the torque.

@@andyb7963 Ofcourse!! Obvious now you mention it Andy! You still have a gear going from the motor to the wheel to play with, and you need convert the 0 - 6000RPM of the motor to say 0 to 100mph of the bike so you need a reduction ratio of around 8:1. Problem is ratio of 8:1 needs 12 teeth on the motor and 96 teeth on the wheel - that is too large wheel gear and too small for the motor end, Ideally a 2:1 or 3:1 reduction box will still be necessary before the chain drive cogs. Perhaps a direct drive arrangement may be better? Ofcourse sizing the motor, given you will need that kind of reduction is very important too since an electric motor has maximum torque at 0RPM and zero torque at 6000RPM.

I'm trying to think back on this build. What would keep you from introducing oil to the engine chain box to reduce noise? I'd think since there isn't a rotating assembly now you could bring your oil level as high as needed.

If you run copper tube through the fins of the motor and have a small coolant pump and radiator you could make it liquid cooled. Electric motors do much better when cool vs hot.

awesome build. i think more electrics should have gears - it has to add efficiency as well. as for gas tanks, run exhaust gasses into the filler while you are cutting after rinsing out. that keep the oxygen out and it wont explode. and when you ride down the road, at least should wear goggles or safety glasses, a bug would make a bad day.

A transmission like this reduces the efficiency because of all the friction in the additional moving parts.

gears reduce efficiency depending on the efficiency range of the electric motor, but yeah in an off-road application it can help a lot if you're falling into low-rpm points with the electric motor.

On the dirt bike build, it may be a good idea to build a frame around the battery box. Kinda like Ducati incorporate's it's engine as part of their frames.

The motor has some fins for air cooling although that’s probably not enough, and those engines have an oil pump to lubricate the top end, and the bottom end is a splash sump. Meaning the transmission and crank always sit in oil. I’d be curious to how much power loss there is with it now just uselessly spinning off the crank. And with the electric swap it he for sure had to plug the oil passages so I’m sure there’s a little bit of resistance

You can make the drill bits harder by putting them in a small furnace at 4000 degrees for half an hour. You can put some gas in the bike oil to reduce the viscosity.You can ad aluminum fins to cool down the electric motor.

For the long cruises and to save on the clutch you could just start out in say 5th gear or fourth gear so you don't have to shift so much. It has all the torque that it needs right away from the get-go

Have you had any problems out of those aftermarket dewalt batteries? I've been thinking about getting a couple of them but haven't seen anyone use them besides project farm. That bike is pretty awesome.

Ive used some of the generic DeWalt batteries and they don't pack the exact same juice but they hold up pretty well. The only difference is how long the batteries last long term.

This thing is turning out really well. One small knitpick though. Using a larger front sprocket would have been a better than a small rear because it would have helped chain and sprocket life instead of hurt. Also, the small rear sprocket is going to mean a lot more wear on the chain guides/sliders. Unless there was something preventing this of course.

I love Your vids and admire Your "practical" approach. If I had a workshop to do all that stuff, it would have taken me ages to do anything, as I would try to blueprint everything first, create it in CAD, make sure that it works the first time, and that all is perfect. You just take practical approach and just go on with it :) I like that, even though I'm not sure if I would be able to follow the same approach. But damn.. wear helmet! :) And a tip - don't need to use clutch on motorcycle for anything else than stopping and starting. :) or maybe a wheele :) Gear changes are a lot smoother when done without a clutch. I'd love to have such electric dirt bike, although the sound of it is.. a bit painful :) mostly the chain noise is annoying. I wonder how it bears offroad. I'm hoping to achieve something similar but with a bicycle conversion. Obviously - minus the gearbox. Love Your channel and I envy you the workshop :)

Anyone ever come of a bike at speed? I have and have the scars to prove it! Thankfully I had a helmet on every time I got on a bike. (score so far at 62 broke my right leg 2 times on 2 separate accidents, total of 18 months in FULL LENGTH plaster casts and various gravel rash even though I had jeans on and leather jacket My nephew was killed on his Harley back in 2003, had his helmet on, a person came out of a side street and he swerved to miss and hit the island in the middle of the road, over the handlebars breaking his neck, destroying his right shoulder he died instantly. When I viewed him in his coffin I put my hand on his shoulder it moved like a bag of broken rocks Yeah over here in Australia we call Motorcycle riders Temporary Australians My best advice Chris is when you ride pretend you are invisible and then proceed to do EVERYTHING you can to be seen. Also think 3 steps ahead ALWAYS and always plot an escape root Please wear a helmet at least Chris when you are driving illegally on the road 🤔 or anytime (in your case, it gives you a place to mount your camera as well.) We only criticise because we care think of your family who have to carry on without you. It destroyed our family when Colin was KILLED Tony from Western Australia 🇦🇺

Couple of different ideas for you. You could have modified the gas tank in order to fit the battery into. Put the battery box under the tail section. Research a smaller zero gravity lithium battery with the same power output. Keep in mind I’m coming up with these ideas before watching the entire video. Best of luck. lithium batteries almost have the same storage capacity per volume. the biggest difference is packaging. so a lightweight zero gravity battery might put out the same peak amps but if its smaller and lighter then it'll have less range.

Should put a skid plate or something underneath the motor and bike. Weld off of the bar you made to compensate for where you cut the frame. Can help protect from rocks coming up etc.

The slipping is because that engine needs the oil pump to pump fresh oil through the clutch pack. You will continue to burn up clutches without it.

Does that engine have an oil pump? I didn't even think it had a filter

@@bradensmith888 yes, it's a copy of Honda's Z50 horizontal engine which has an oil pump and the filter is a brass screen replaced or cleaned by removing the clutch side cover. It's located above the drain plug. The semi-auto clutch engines will not operate properly without oil pressure through the center of the crank. That's why the cover over the clutch pack has a gasket, so pressurized oil feeds the clutches to keep them wet and cool.

Awesome video series! I've wanted to mod my Yamaha XT like this, but wasn't really sure how to mate the eclectic motor to the clutch. it seems obvious now, but replacing the piston with it is genius. Since your clutch is still slipping (probably do to the torque of the electric motor throughout it's entire RPM range, you may consider a larger sprocket on the motor to reduce the torque at the crankshaft (which will also make the bike a bit faster).

This is a great concept that could be adapted to just about anything like a new buggy build? Also a charger port in the tip of the old exhaust muffler would be pretty trick.

What you can do tackle both top speed and clutch slipping is putting a bigger gear on the motor, it will make the speed of the crankshaft closer to what it was with the gaz engine as well as lowering the torque. Love this setup. Can't wait for the next one. This thing is gonna be great on trails. One thing you should check is the efficiency/torque curve of this motor, you'll be able to optimize range.

Awesome build!! You can do away with the friction clutch all together by locking it up, (welding it??), some way. To be able to shift, all you would need is a temporary motor cut out button. A micro switch activated by your thumb or the same clutch lever, with a relay. Hit that button as you would squeeze a clutch and "POW"!!, there is your shift. Quicker, safer, more durable and no slipping at all!!

Should put a quick access into the chain cover so you can lube it easily. Maybe just a big bolt threaded in right above the chain. You can remove the bolt and put a few shots of chain lube in from time to time.

Nicely done. Cool idea BTW. Oh, to educe the noise of the chain you could probably use special bitumen noise reducing/deadening cover, like they use in cars. You could use in inside or outside. For outside they have it with alu foil cover so it should be durable for outside use.

Awsome build Chris, had this idea many many years ago so thanks for making my dream come to life! Im thinking you may be able to eliminate the clutch as torque multiplication is much much higher than any petrol engine can ever produce, im thinking like an engine stall circuit like formula one cars have which electrically stalls the engine at the rite rpm to change gears smoothly, its caled "rev matching " Keep up the great workmanship!
