I’m guessing many ended up on this site for the same reason I did which was my 2019 taco (11K) not engaging into 4low, and when it does, it won’t come out. And You absolutely can replace the actuator without removing and splitting the case. However,try this “trick” first if You have a 6 speed manual. I call it a trick because I have absolutely no idea what makes it work, but it does. If it won’t engage, or disengage from 4 lo, put the gear shift in neutral and fully depress the clutch 2 times. As you are releasing the clutch pedal the second time, you will hear it “click” into place. I just found this out, thought it was BS, but it works every time!

can you just remove the rear cover if you remove the actuator and rear drive shaft flange?

Am I able to simply leave the transfer case mounted to the vehicle and replace the actuator externally? I’ve managed to get the actuator off so that the shaft that goes into it is exposed (the shaft that moves in and out that determines what “drive” the vehicle is in). So, why can’t I just mount a new actuator onto that shaft, which allows me to leave that shaft in the transfer case, thereby not making me take the TC off of the vehicle and split it open? I’d really appreciate some feedback, thanks so much anyone!

I'm with you. I'm very surprised the new part includes new shafts unless that's how they are failing. What happened to yours?

The new actuators are shipped with rods because they cannot be seperated from the actuator body without ruining the internal actuator gear timing. There are no shortcuts.

Russ mt false. I resolved my issue by ordering a new actuator and opening it and removing the rod from it. The internal timing mechanism of the actuator isn’t too hard to figure out, I am thinking about making a video on it to demonstrate. The internal gears of the actuator can be adjusted to fit whatever drive the vehicle (and therefore transfer case, including the rod) is stuck in. I found no info on this online and figured it out entirely with my buddy.

@@DirtBikes_MathGarden if you cracked the code on the actuator timing i would very much like to see a video, it would save alot of people a lot of work.

Russ mt well shoot I’ve been putting it off but I think you’re right about it being able to help a lot of people. I’d have killed to come across that knowledge when I was struggling with it. I figure I owe it to the community. I’ll make it this week.

Very well done! Clear and clean. What type and year trucks use this TC? I have a 01’ Toyota Tundra and might have to work on it due to 4x actuator issues. Thanks again, it was great to see this.
