I really like that bike VB. Good luck with the box. My only foray into gearbox "repair" was on an old Z400. It didn't' go well - my mum's kitchen table was too small.

I don't think you need to touch the engine to get at the gearbox internals.

@robbie2awesome The gearbox is a completely separate unit to the engine and the whole gearbox can be disassembled in situ, so no need to touch the engine.

I wonder if it's an issue with the crossover shaft & the extra linkages ? I've fitted the 5-speed gearboxs to both of my iron barrel 500's & it's a huge improvement over the old 4-speed box's, both of mine were used box's when fitted. I'm sure you'll get it sorted though & I will be interested to see what it is ?

May I suggest you get rid of left side gear change. It's not hard...even I managed it. Mr H sells a kit. It makes for a much more direct connection and gear change. I did not bother with 1 up 4 down change pattern elements of kit..just more moving parts to go wrong. This 'upgrade also gets rid of stupid low hanging right side foot brake factory bodge.

@leondown6869 I have a good mix of right and left hand change bikes so I'm not too bothered! The new 5 speed box I bought is a right side shift so if all else fails I could fit that one. The first thing that tends to touch the road seems to be the center stand of all things!

This bike would definitely look better with lower bars (as I said before though, it’s still a great looking bike). My brother has a 250 Continental GT with clip ons, the handlebar grips are level with the badge on the tank, so quite radical. Last year I rode it there and back to Founders Day, it’s only about 25 miles each way. It really did kill my wrists and when I got back on my bike - a BMW R nineT Racer which everybody says is notoriously uncomfortable, it felt like I was on a R1250RT ! Not that I’ve ever ridden an RT but you know what I mean. My brother originally bought the bike in 1979, it had a 5 speed box but it always jumped out of third. Eventually he changed the box to four gears and it worked fine.

@stewy62 The Continental 250 was quite a bike back in the day for a hot 250! Comfort never was much of a consideration on Cafe racers!

I remember twelve hour shifts! And how tiring they were. Especially the ones at night took quite a while to get over... :( --------- Until you pointed it out, I hadn't noticed anything odd about that fork brace. It's the red side panel that rather caught my eye. Strange that it's top edge was not designed horizontal, you know, as a continuation of the cafe racer line of the petrol tank bottom. --------- What a disappointment about the gear box ! I wouldn't know what to do, other than look to pay someone who does. Glad you yourself seem confident to perform mechanical surgery on it. Good Luck ! My fingers crossed, to eventually see it in action... :)

@FrokieKlarth-qe3ei I agree, the side panel's do have some strange lines to them for sure. I will look for a different type, more in keeping with the bike. I'm quite used to 12hr shifts, sometimes we do 14hr days but I am getting a bit long in the tooth to be bothered with those kind of hours these days! I keep trying to retire but the customers won't let me!

I would just add two or three horizontal lines in the upper part of the side panel (for example, a black-red black-red black-red effect, first time I wrote this reply, I included a link to a picture I made, but my whole comment was disappeared, hmm...). Or just leave it as is. :) But what is important, really important, is getting those gears to work!

I would be looking at the indexing pawl they don't swing like the old 4 speeds. They rotate and at least you can dismantle it in situ. While you're in there change the pawl over and convert to right shift you'll see what I mean cheers 🇦🇺

Interesting problem. From my experience (admittedly limited) the 5-speed box is infinitely better than the old 4-speed Albion box. My 5-speeder is a RH change so doesn’t have the horrible cross-over shaft and linkages. Hopefully, setting up the selector mechanism properly shouldn’t be too difficult.

@56Model30 The 5 speeder is more prone to manufacturing problems than the 4 speed Albion was. Once you know how the selector mechanism works it isn't too hard to make it work properly.

I was just wondering if, when you sort it out, the 5th gear will be more like an overdrive gear or not? 5 speeds may improve fuel economy a bit perhaps? Thanks for uploading this.

@dezmondwhitney1208 Watsonian give 70mpg on standard gearing for this bike. This one has a 19T gearbox sprocket over the standard 18T They also state 80mph cruising and in still conditions 100mph top speed!

The Super 5 gearbox was always a problem from the factory I do believe ?
