Speaking as someone who has done a lot of work on Audi's in the past, the chances of something else breaking or going terribly wrong during or after the initial test drive is nearly 90%.... LOL ! You've got a lot of patience Ivan... Respect !

The sad thing is that they broke as much when they were new... Very good parts crapily put together by undertrained Gastarbeiters who didn't give a single F since they would be kicked out of the country in three months anyway. As a diag specialist in a VAG shop way back when, I have numerous stories of screws drilled into harnesses, terminals barely making contact since they were pressed on still-isolated wires and the like... Worst part is that it could take years before the problems would show up - enough to have the car out of warranty.

I'd be worried about that overheating problem after only 1.5 miles. That sounds like a blown head gasket.

I think there is air in the system. Ivan can't even check the heat because the heater core is bypassed. Are all coolant and looped heater hose hot too?

I had to watch this 'brake' special just because I recall seeing 1 of these come in for tires when I worked at GoodYear in the mid 90s thru '03.. There were like 4 techs standing around the frt end of that car all saying, "How the heck do those brakes come off!?" Crazy idea, but leave it to the Germans to think WAY outside the box! Great series Ivan!

You unbolt the entire caliper, from the Knuckle? strut assembly, rotate it away from the mounting ears, and remove with the rotor. Installation is, reverse procedure, load the pads into the caliper assembly, slide it onto the rotor, and bolt everything back on together.

The front and rear brakes on that car are sheer insanity. Those german engineers really went off the deep end. It's like they had a contest for who could come up with the most convoluted design.

Your breathing life and reliability back into the Audi. In restoring a rust free 1980 300 SD turbodiesel I experienced almost the same issues what you're experiencing with the repairing of the Audi. It took me two years to accomplish. Once fully restored, I moved on to other projects and sold the 300 SD to a neighbor. He wanted a safe car for transporting his kids, and two car seats were installed. The 300 SD had several owners after me and remains in excellent shape. It's been repainted the original color, and looks sharp. It's not a lady's car, and I've never seen a female behind the wheel., I know this because it's never moved from my neighborhood, and I often see it cruising the streets always driven by a male. After I finished restoring it, the old Mercedes was super reliable.

19:30 It looks like the front brake disc pad manufacturer forgot to peen over the stud that holds the spring clip. You could have tack welded the head of the stud to fix it.

That clip needs put back on before it possibly causes that expensive rotor to get eaten up.

Came here for the 'eurotrash' comments and boy I was not disappointed. I think the eurotrash label is somewhat accurate, but misplaced. We can't let the Euro governments off the hook for forcing mandates to a variety of features or abilities (safety,mpg,emissions) while blaming the manufacturers for implementing the mandates. We're well on our way to this here in the states, and the summary "Never in my life would I own" or "Never would let this into MY shop" comments will come home to roost soon when that's all we have left. Overly complicated digital solutions to problems that did not exist to serve mandates that are rooted in falsehoods. Not by choice, but because it's being foisted onto us by regimes that do not want private transportation in the near to mid term future. If you're here reading this in 2023 and still think THEY want YOU to be able to have your own private transportation - and - all of these complexities and flawed engineering decisions are simply an 'accident' or a result of mismanagement or exclusively euro eccentricities, I have a bridge to sell you. I’d go as far as saying this owner is obligated to keep this thing road worthy out of spite alone. Ivan is doing us all a favor here. Cash for clunkers, ethanol in the gas, kill switches, front rear and side cameras, EVs - all an accident I suppose.

Back in the late 70's, a co-worker have me a 61 ramble station wagon that hadn't run for many years. Other than the German technology, this brings back Similar memories, each time I fixed one thing I'd find something else that needed to be repaired. Eventually, I won and did get it up and running and drove it for several years.... Good luck Ivan, you'll get there!

I had a customer one time that had a 1980 Oldsmobile Toronado with rear disc brakes that had calipers that operated the way you said and I had a 1987 Lincoln Mark VII that was quite similar. The ol' Marquis actually has a separate set of miniature brake shoes inside the "hub" on the rear rotors that act as the parking brake. Out of all the places to source brake rotors, I would have thought the Czech Republic would be the last. I know years ago when you, Eric O., and Paul Danner was on your way to Eric-the-car-Guy's meetup that it was a general concensus that none of you like working on European cars. Paul hated the fact that information was difficult to get and you and Eric agreed. I bet you appreciate all of your cars now, Ivan, even Mr. Rogue. GREAT VIDEO!

I believe Audi had engineered into every car they made, built in job security. lol. Anyway, it's come a long way since it was dropped off. At least now, it can stop and go. The door locks and windows are working. And the dash is back in. It's turned into quite the restoration project. I believe most of us have run into this situation where you start 2nd guessing if taking on a job of this magnitude to completion is actually worth it. As long as the engine, trans and body are sound, the answer is always, yes. The reward at the end is priceless. You're doing a fantastic job so far. Keep at it Ivan. I can't wait to see what's next.

The adjuster in the rear calliper effectively has one way clutch to allow the screw to take up the slack but not go back in when you apply the handbrake. The exact design vary over the years but those things ae in millions and millions of cars , and they work fine untill they don't - aging seals letting moisture in to the lever mechanism, lack of brake fluid changes causing issues with the internal adjuster mechanism etc.

Maybe you could rivet the spring to the pad by spreading the metal a little bit with the punch to hold it in place. Great work Ivan

That parking brake cylinder reminds me of a DeWalt cordless drill I took apart to replace some parts. Even with pictures I took during disassembly I was struggling. I think I needed 4 hands to get everything slid back into the housing properly, and I still couldn't get something to work right. I put a dollar value on my time, and I ultimately decided it wasn't worth my time anymore and bought a new drill. It was 20 years old anyway. Gave it to a smart and mechanically inclined high school kid and told him it was his if he figured it out. I suppose those rear brakes aren't available anymore, so failure isn't an option.

I hate working on these rear calipers. Looking at the video, these are done, they have to move more freely, they don't seem to retract even with the springs. Handbrake will stay slightly engaged when used. Another common problem on VW and Audi.

I made a lot of money over the years replacing rear calipers with frozen up emergency brake adjusters. Most people never wanted to pay for brake fluid changes and the result was that they ended up paying a lot more for new calipers. Who am I to complain. lol After seeing these videos I am very, very happy to have never worked on an Audi. Have a very Happy Christmas and a healthy and Happy New Year!

That coolant pipe hole might be a weeper? For draining? I worked on a 2001 A4 and it had an air bleed procedure that required the upper heater hose to be backed off until a hole in the pipe was revealed. There were actually lines marked on the pipe indicating the "bleed" position and the "installed" position

Ha that rings a bell... Think it was a 96 Audi A4 V6 that I came across that weep hole feature. This Audi decided to make its own weep hole at the bottom of the heater hose pipe 😂

Oh would the burping funnel tool can help in this case? It puts it as the highest point for air to escape from the systems that I've used over a decade. I'm scared to undo the air bleed valve on some vehicles and just do multiple heat cycles on the driveway to make sure the fluid level is constant I purchased the original Lisle tool kit 2 decades ago 😅

When you finally get to the end of this adventure, the only thing letting it all down is that fuel pump! Can't believe how noisy that Bosch pump is. Would drive me nuts very quickly.

YUM! More progress on the 200Q NOTE: brake fluid not part of the "boost system". That is controlled by the P.S. pump and accumulator must hold charge. So happy to see this project move forward.

Man I love that brake, I could it all year round. I love all vintage cars because I paid properly most technicians won't even look at them. If you notice the owner of this is only concerned about a good job. Great job Ivan, outstanding

You have a lot more patience than I have, especially on those rear brakes. WOW, what a PITA. A word of caution on the coolant system. Make absolutely sure that the water pump works. I have seen a lot of these old long time derelict cars with rusted out or non existent water vanes even though they don't leak thru the weep hole.

Audi ABS pumps from the nineties are great fun to bleed - I used pressure bleeder then scan tool to operate pump as prescribed, the only thing that sorted it was driving and going across gravelled surface slamming brakes on and getting pump to operate as intended. Good luck, great series.

I love how every segment has the "PITA" in front of the title. That, boy and girls, is why I don't allow Eurotrash in my shop. I have ball joints on a Liberty this morning. Nice straight forward repair work. Although I did have to make a new cup for my ball joint press yesterday. They picked up the one I did yesterday, and dropped this one off, same year and model, and it needs both lower ball joints. Got that Chrysler creak. Dude said wife won't ride with him anymore because it's embarrassing. XD The bonus was the pound of ground venison I got for a fast turn around yesterday. ;) Can you say Bambi Burgers for supper tonight?

I don't know if anyone else noticed but that spring clip on that brake pad that fell off was because it was not staked on in manufacturing. The old pad shows a rivet head shape holding the clip to the pad. The new one is just the post which was never peened in place. You might be able to peen it with a sharp punch. Just make a bunch of punch marks and the pin will expand holding the clip in place.

When i first saw this front brake rotor set up at my audi dealer shop other than what Ivan described my thoughts were of front brake cooling. Remember this was a high performance car back in the day.two thirds of braking is the front. Hang in there Ivan

You are going to be working on this car for the rest of your life. 🤣 I would be seriously concerned about how viable any of the rubber hoses are after 30 years. I would also be curious to see what the water pump is like or what condition the radiator is in.

Take the rear caliper pistons out AGAIN - those washers u flattened out are spring steel, 'dampers', supposed to be as they were!

Love to see you restore this vehicle enough to make everyone involved happy. This customer has to have tons of expendable cash. Not too sure if I, as the owner, be that dedicated. I'm glad they were... Still wondering if that brake shoe clip is needed

I think it depends on you ivan, but most of it works now, those brake calipers were really strange. Hmm no fan operation, that's a bit annoying lol. When finally done, tell the owner to spray oil on the underside to slow the rust down. There are companys that will do that.

The rear brakes are going to drag. The parking brake lever must be free enough that the spring returns it completely. But don't worry; in a few weeks it will all be rusted solid again anyway.

Yes once they are corroded enough to stick they will fail regulary after that. The only way is new calipers @@PineHollowAutoDiagnostics

If not, then you might need to disassemble the parking brake actuation mechanism on the caliper, check for corrosion or scoring, and if needed dress up the pivot pin and bushings, relube, and reassemble.

Undo spring retainers and remove spring. Then likely a nut that holds the lever to remove. Then seal on the top of shaft will be press fitted in needs to come out then shaft out, clean up and grease. The special tool for the caliper internals is a reverse thread nut with a step and flange and the thread matches that spiral on the shaft. 90s Toyotas were very similar

If you clean it up nicely, lube the levers shaft (plus add lube before and after the last conical seal before the arm that the cable connects to) and assemble with new seals it won't rust. Lube is the keyword. I rebuilt my Audi rear brakes 5+ years ago a no problems ever since. Without lubing the shaft it rusted in 1-2 years so that brakes started to drag again. Lube keeps the moisture away.

this mechanism works really well and was still used at least up to the 2010s in most of the lower end Volkswagen cars, like the VW Polo or Seat / Skoda equivalents. I still own one car line this and have already rebuilt the driver side rear brake on two of them, so apparently the driver side caliper is more prone to failure (IMO this could be connected to curbside parking with more fluid ingress on the driver side). Only the 'better' or newer ones with electric parking brakes are designed differently (and you need software to "rewind" the caliper when doing a brake job on the rear wheels).

Parking brake levers on rear calipers should go fully back into base position. If it hangs like this it could overheat rear discs or even links could fall away from this lever when brake is released :) Nice job

BTW, you're supposed to take the caliper and rotor off and on as a unit on the UFO brakes. Makes it a lot easier.

@@PineHollowAutoDiagnostics Well, I was one of the few (lots of pretentious shit around it, to make it appear bespoke) that got trained on the Audi V8 when it was presented so yeah, I do. ;-) Certified VAG tech status T2, with specializations in electricals/electronics and certified on Porsche and of course the V8, which made me one of five techs in the country (Sweden) that were even allowed to touch a V8. Again, pretentious shit. I know them, and I hate them all but the Porsches. ;-) The problem is usually getting it off after a few years, with that beautiful ridge of rust hooking on everything. It's not unlike removing the conventional rotors on some VAG and Volvos, which are supposed to come off without removing the caliper bracket but simply won't after Mother Salttruck has had her course...

..Ivan....I have thoroughly enjoyed this series of repair videos....your patience and diagnostic/repair skills are amazing....if there is one take-away from all this - if you don't live within an hour's drive of PHAD, DO NOT BUY A USED AUDI !.. and if you buy new one, you better have a LIFE-TIME warranty.... 🙂

Awesome job Ivan! also keep in mind those old school ABS systems have hydraulic brake accumulator instead of a vacuum drum.. I had one go bad in a different vehicle and didn't hold the pressure. Eventually burned up the electric pump, as it was running every minute the car has been sitting with an ignition on. Once the electric pump finally seized, I lost the power brakes. Might be something to look into if the brake pedal feels funny or an occasional brake light comes on under load.

Yup but this one uses the power steering pump to boost the brakes, just like a Chevy Truck HydroBoost system!

I guess the reason there are 12 days of Christmas was to make room for the 12 repair videos for this Audi. At this pace though Ivan you might have next Christmas covered too or at least Easter. This is a cool car but I don't know of to many people that would be able to take it this far. You are amazing Ivan. Keep up the good work.

I have a yamaha blaster with a rear disk brake caliper that functions very similar to the rear calipers on that audi. I couldn't believe it when you had it apart and was explaining its operation. Very interesting

Yep just like back in college, every night we had a series/parallel resistor puzzle to work on and some of these took 30 minutes and upto 30 resistors to figure out. You'll get there and finish this one just takes time and perseverance and hope you didn't miss a button on the calculator. lol

From what I remember the heater core routing acts as a coolant bypass for the thermostat . So if you have the heater hose kinked you will get a spike in temperature before the thermostat opens. I have seen this same setup on a lot of makes and models. Good luck your get-n-her done....

Actually there is a shut-off valve going to the heater core controlled by the fancy HVAC system, so there is another dedicated bypass for the engine... But yes, on some cars the heater core is a critical part of the cooling circuit :)

The brakes can be changed to regular brakes: keywords UFO Umbau The UFO brakes are no longer beeing made There are lots of info on German sites of how to get normal brakes instead of the UFO ones

Before any repairs this Audi belonged in a junkyard...no matter how much time and money are put into this vintage German contraption, it feels it's always gonna need some repairs due to age and poor built quality. You got nerves of steel Ivan repairing this Audi !

That persistent brake light is probably from the "brake bomb," which is almost guaranteed to be shot and depressurized after sitting so long. The technical name for it is "brake accumulator." I don't think that's your spongy brake issue though, you've probably still got some trapped air. You can sometimes find good accumulators, but it's not easy. Luckily the 200's had the more common ones, as opposed to the early 80/90/coupes, which had a slightly different style. Those 3B engines are an absolute gem and are extremely durable, but they can be difficult to bleed the cooling systems on. Highly recommend a vacuum system to refill the coolant. Are you sure the boiling sound wasn't just the afterrun coolant pump (under the intake manifold)?

Intricate yes, but nothing like french cars who use plant oils for rear ends, and special hydraulic oils, and often people who don't know top up with ATF and the whole hydraulic system blow up, and every seal will leak, and oil pouring our from underneath the car. Very very expensive to fix 🤔😱
