If you ask for a vote on the fairings, I would vote YES, add them. I’d be concerned about driving rain into the voids while flying. Also, if water did collect there, in your area there’s a good chance of it freezing.

Hi Mark. I now see that DIY Packraft mentioned this below, but I’d already written this expanded version, so… One of the beauties of Zenith aircraft is that they’re made of 6061-T6 (you see it printed on the metal sheets). This is an aluminum/magnesium/silicon alloy that is VERY corrosion resistant (the T-6 is the heat treatment). There is no “layer of pure aluminum” as you mentioned @ 7:20 like you’d find on the 2024 Alclad that your average Cessna (and many other kits) are made of. 2024 is alloyed with copper, so it’s very susceptible to galvanic corrosion. It needs the protective pure aluminum layer. You don’t NEED to prime or paint 6061. You’d be OK. 2024 is ever so slightly stronger, but for this application, it doesn’t matter at all. Have you considered using a vinyl wrap material to seal that gap instead of making a fairing? May not look as good but would be a very quick and easy way to seal it up so no rain etc can get in.

Part of your idea is really good! I could cut a strip of vinyl to cover the joint. That would keep water from entering the root part of the wing. It would look terrible though. But....I could apply the vinyl and then put a nice looking fairing on top of that!

I see there's Brush on Seam Sealer too, sold by Eastwood maybe others. Edit: Never used seam sealer before so went and researched a bit. Found a video... Tips & Tricks for Applying Different Types of Seam Sealers to Your Car, that I found informative.

I could be wrong about that skin, but I think the aluminum that Zenith uses is all 6061-T6 (the same alloy all the way through), not Al clad, so scratching the surface won’t expose a more vulnerable alloy. Great videos though!

Always enjoy these videos. Looking good. Sealing up to keep rain out can be quite a task. I wonder if it would be worth it pull the Super Duty out into the rain after it's together, but before it's painted. You'd be able to see where the leaks are and seal them up, but it would make a for more cleanup before paint. Rain intrusion would come from a different direction in flight too. High speed taxi in a rain storm?

I am surprised that Zenith does not offer fairings for this area. No way would I want an open gap on the LE of the wing. We all know you will add fairings!

Have someone come out and scan the front corner and then 3D print a fairing. Easy to do and can get a "perfect" fit. Most serious 3D print hobbyist can do it.

@@Cornstalker7273 ABS, Caron infused, Nylon...there are several that would work well. You could even use PLA to make a mold to build a fiberglass part.
