This is step by step instructions and visuals on the technique I used to repair my rusted out rocker panels on my 2006 Chevy 1500, this is a common technique used by many,(CHEVY PROBLEMS). The material cost is roughly 100 dollars if you have your own tools, which will beat the cost of replacement panels for nearly 300. and if you do not have a welder to install them it can become costly... so here is my repair and the footage from this project......HOPE YOU ENJOY...…...and can possibly do this repair yourself...

Done this a 100 times for inspections... pro tip. Leave a weap hole for moisture and use a rasp after bondo hardens to get closer to final shape for sanding ... good vid bro

I tried to use spray foam to fix a large hole on the tail gate of F-150 2010 but it did'nt and that cost me $24 so I decided to use 26 guage sheet metal and rivet and its working out just fine. In my opinion spray foam is best for small hole but not large area like rocker panel. I am gonna use heat duct sheet metal for the rocker panel. I am going to use water and salt welding in some areas, I have all kinds of rusts, small, medium, top, bottom you name it, I got it all. 🥵

I just learned that spray foam molds and plastic sheet will help shaping the Bondo body filler into curves nicely.

this is GENIUS - who would thought the spray foam would work well enough to bond to Bondo and seal the hole completely using Bondo body filler on large holes - you almost dont even need to concerned with using wire mesh or Bondo hair

I believe it traps the moisture that is already inside. Probably not so good, but if it’s an old truck, better do that than spend thousands on a new metal sheet.

Highly recommend a good rust reformer and after painting about 3 coats of clear coat!!! Otherwise solid if you don't have access to a welder and can't afford 1000$ for body work.

Moisture might hold between the outer and inner panels rusting both faster. I would use it on an old truck that I was going to use for junk work.

Pretty cool. The more time you spend, the better the result. I was looking at this for shyts. I'm a welder by trade. With the stamped rockers/cab corners available for relatively cheap(>$150 USD per side) you could easily fix your cab corners for under $800USD - and that's with the cost of picking up some crappy welder.

True but some people dont have access or skill to weld in new ones and as they mostly are for looks anyways this is a viable fix albeit temporary, the only thing I would have done different is before applying the foam soak the inside of the rocker or cab corner with rust stop or converter liberally after you have knocked the loose stuff and sanded or wire brushed it off then if possible spray undercoating on the inside then foam and use short strand fiberglass filler first then use bondo for the finish as the glass is stronger and fairly easy to work with, mine has lasted for 7 years so far .

It's water proof . It's a polyurethane based product . I did my truck four years ago, doing just fine.

Closed cell spray foam doesn't absorb moisture.

@@trevinogodfrey8002 yeah, don't be afraid to do it. Clean everything up blow it out fill it full clean it off and skim it with duraglass. It's quick fix and depending on how bad your situation it can last who knows how long. Hell, back in the old days they would fill holes up with newspapers and put a gallon of mud in it lol.

you should not use this method if on a vehicle you want to keep longterm - the foam function as a sponge accelerating rust and could make a later repair more or less imposible. the panel may seem closed of to moistrue but there is actually quite a bit if condension inside your panels. another really important point is that the sills/rockerpanels is a very important part of the vehicels structure and these "repairs is not recomendable in important structures leaving the vehicle weak and without the nessacary strenght and might cause accidents as you use the car.

This is why I spend hours pulling foam out of customers rusted sills before I can weld in new metal. The foam traps even more moisture, making things ten times as bad.

@@jacobgreen6939 Because it just keeps rusting under the foam, under bedliner, under paint - you have to take a totally different approach than that which 90% do. I know as it is my full-time work.

I was wondering about that combo. Did 😂take the rockers off? Or spray into what was left? Did you use rust nurtralizer as well?

@@geeraffe40 I keep the rockers on and no I didn’t use a rust nurtralizer wish I had tho bc it’s pops back up in some spots. But hey it passes inspection so I ain’t complaining

Is there any hydrophobic foam on the market? Or what if you pre treated and totally sealed all the existing metal before spray-foam-forming begins...? Moisture absorption wouldn't resume oxidation to totally pre-sealed metal work, no??? I dunno?

Yes you could it would do just as good of a job or make sure u got a good thick layer of bondo ..to thin and it will chip off ...

I better get my ass outside asap and do my rocker pannels before they get big holes in them like this!!! So far its just mostly surface rust. I got the bondo, primer and paint. Just been waiting on a nice day since I live in the northeast. Which doesnt help within itself now they use all this liquid salt on these shitty roads.

Safe enough to cover RUST that is more dangerous than the foam :) 2 years going on 3 still solid few spots needed touched up I would deff use wire MEsh with the bondo that was my only mistake ..

Never would I do this ever!!! even on a junk car get a piece of sheet metal and rivet it together then prime paint and clear coat it that is way better than what your seeing the foam will trap moister and make everything worse!!!!

Cutting corners on a deat trap in a collision everone knows that youvare going to by the car so people always bring a magnet and feel the rocket panel if the magnet doesn't stick then you know in a collision that car will fold like a slice of bread with you inside... The rocker panel is the main structure of a car...
