Nate, I don't know if you are already aware of it but there exists a product often called "toolingboard" which is somewhat similar to your EPS insulation panels but harder and denser and very sandable and you can make (autoclave compatible) plugs from it, or directly machine molds. It's a lot more expensive but apart from a bit of sanding and lacquering, you can skip a lot of process steps to making composite body panels

I have hand carved a few quarter and eighth scale cars out of the ultra hard Chavant clay and each has taken several hundred hours, lots of research and accurate eye-balling. This punching buttons to get the desired result is wonderful, but I wouldn't trade the satisfaction I've received from the hand work for anything.

Your knowledge and skill level are light years beyond my comprehension, lol! However, I'm so intrigued that I can't stop watching. In fact, I subscribed. I've made car and boat parts back in the 80's by sanding and sculpting varied materials but your system is no comparison in speed and accuracy. I'm totally impressed. I don't know where you're located but I'd love to see your setup in action.

You can see that it is a very low resolution (stl mesh) model imported into Rhino that he is working with. Personally, I would not use this digital model for milling purposes unless its all you have to work with (leads to a bunch of surface prep of the styrofoam plug). At precisely 3:54 into the video you see how much the milled roof has faceted surfaces that have to be faired. BTW, the Rhino command that is used to cut the mesh up into individual parts is "Mesh Split". If you end up doing this kind of work as a serious hobby or niche business I highly recommend purchasing a hand held scanner ( both Peel 3D and Einscan products work well - in the $6K range). If you're already using Rhino, there are several plugins I highly recommend - Mesh2Surface, Rhino3DPRINT, xNurbs, and RhinoCAM. Cheers

thanks for making these clear video! As you has nice machine and skills it could be usefull to use lab, or acrylic putty on rough mill to gain a lot of time if smooth surface is needed to paint, and or mak a mold of it. but sure you know this. your price is very cool, here in France only I found was more expensive with a big 20mm ball mill that don't give details. If I wanted smaller mill, price was 2x more because of time...

Can you do the first routing with high offset. By this i mean can you route everything too small first. Then add some kind of bondo/clay without removing the parts from cnc and then machine the parts to exact mesurement. Just thinking if it would produce smooth surface ready for final sand and paint? What do you think?

If that's styrofoam, I would use spray adhesive instead wood glue. It will not require screws since it welds the parts together and dries fast. Alternatively, you can just use acetone (nail polish or lacquer thinner) in a fine spray mist bottle.
