My Dad got 30+ years out of his furnace and air conditioner. The furnace he had a Irreplaceable heat exchanger. Back in the early 90s, the heat exchanger weren't replaceable. 25-30 years is a long life furnace.

I see a huge benefit to 2-stage regardless of heat loss/size -> to the point single is obsolete. If the home needs 38 to 40k btu output in extremes, most of the time it needs far less and first stage output , 25 to 30k btu is plenty. Get longer cycles. Same concept whether the house needs anywhere from a 40 to a 120k btu. Put a 2-stage thermostat and it gets held on low until high is really needed and it won't just time out each cycle and lock into high. Financially with the low cost of gas there are certainly situations condensing has no pay-back or roi. But who knows what the cost of gas will be in future, over 20 years it could double or triple. Saving fuel is the right thing to do and it is not much more expensive. So glad 80%'ers are not allowed to be imported into canada any more - its been 13 years since that rule.

I’d always go with 80-85 percent efficiency furnace or boiler (cast iron)any day. A lot less problems, easier to troubleshoot easier to repair. Needs less attention. HVAC residential service 5 yrs.

boilers are a different animal and there are bigger difference. mid and high eff forced air pretty much share same parts, just have to watch out for condensate lines, trap and venting. and the secondary getting plugged up with dust. the electronics and motors across the board regardless of % afue have gotten more complex and fragile.
