In this mold making how to video, we demonstrate how to make a lightweight and durable epoxy fiberglass support shell (also called a mother mold or jacket) using the EpoxAmite laminating epoxy system. We then cast this mold by hand rotating (or slush casting) Smooth-Cast 57D impact-resistant urethane resin. Just how durable is Smooth-Cast 57D? Jump to 17:13 to see a 30ft drop test.

One important reason why to use the 57D for roto casting that you didn't mention: It doesn't snap cure! I make the mistake of trying to roto cast with 300 and let's just say it didn't work so well! It ended up being super lumpy and uneven because it went from flowing around the mold to all stuck in one corner in very short order! Switched to 65D which also isn't snap cure and it worked like a charm :)

Question: My bust was cast rather thin and would like to thicken up the facial area before proceeding to fine tune it. The bust was made using Quickcast by SilPak. Should I be okay as far as compatibility if I build up the facial area using Smooth Cast 65D ?

Wow !!! Sent a ticket and received a response in only 9 hours from Chris ( Material Specialist ). Impressive. His recommendation, after prepping the area I need to thicken, is Plasti~Paste II.

Awesome videos, I'm going to be doing this for the first time soon and this is incredibly helpful. Just had a question, I noticed the helmet after the casting has a little bit of a texture to it? I will likely be sanding afterward anyways, but I was wondering if there's a better way to smooth it while applying the silicone process?

Some people use 99% isopropyl alcohol when smoothing the silicone.

This method has a lower material cost, but takes a longer amount of time compared to creating a Plasti-Paste II support shell.

Great video! I've been thinking of doing a full 3d printed Iron Man suit for a while now. Can you actually mould the entire suit using this process? I'm assuming its better to do it before painting and assembly or does it matter?

Check out Punished Props. They have a tutorial for making a mold for a Dragon Priest mask. They used Plasti-Paste for their jacket. It's a heavier product, but it cures much faster. I also have some experience using that product. For masks it really isn't bad at all.

You can use super glue or epoxy to adhere the pieces together.

A question about the fiberglass. You are suppose to wear gloves for this material, right? Is it any different to other makers Like 3M?

can you cast silicone using a slush method or would you get too many bubbles? maybe if you used a thinner?

You could slush our Smooth-Cast 57D or 65D into the mold.

I'm a little puzzled. I see that with all the registration keys you've put on, you put the wider tapered and outward, which works great for locking in the silicone mold along the mother molds part line. But the keys on the left and right side of the helmet by all logic should be mechanically locked in when you fiberglassed over them. Yeah the flexibility would allow you to still separate them, but because of the tapered shape, I would think it would be almost impossible to reset The left and right side registration keys back up if you were going to do another pull. Is there something I'm missing?

The rubber can be reset into the registration hole with the help of a small amount of baby powder applied to the rubber.

I am having and issue with the clay wall still sticking to the shell. I did use the release agent. Any other tricks to making removal easier?

You could apply a thin layer of paste wax to the clay before you apply the release. That may help.

Thanks for the suggestion - this cloth is 'soft' unlike chopped strand mat, but you should still use gloves when handling it.

I have another question about the process. Can the cast be given a shine using a 3 stage painting process? Like using a black gloss coat, painting it with acrylic paint and finished off with clear gloss paint?

Are you able to reclaim the clay used in this process? Is it contaminated by the release agent? Is there a chance re-used clay would cause cure inhibition if used in future molding projects?

There is a chance that residue may cause an issue. If you were to retain the clay, it would be best to use it in non crucial applications such as mold walls.

This resin is not UV resistant unless it is painted. Humidity will not affect it, but high heat may soften it.

So this stuff is firm enough to cast helmets yet will flex enough to put on.... I wonder if it would work for a Batman cowl then? Is it urethane or resin? I had no idea resin had any flex at all.

You have to have a master to create the mold. For example: you could 3D print the helmet, sand it smooth and use that as your master.

I would like to see a video making a mold of a motorcycle seat, then reproducing it with 7 FR foam. I am restoring a bike, that they no longer make the foam or plastic pan for, I have another bike that I can make a mold of its foam from, just would like to see a video of your suggested process.

Hello! The epoxy is dyed with SO-Strong red so you can easily see where you need to apply the cloth. :)

EpoxAmite resin can be sanded once cured, a suitable dust mask must be worn.
