i would suggest you to get a shipping contailer, fill i up with water and some soda,put the van inside it (with removed interior ,glass and electric parts)and do a giant electrolysis project ,will be rust free within two days!!

CT It would , labor intensive but the best way to go for your case , the whole bus is rusted , sandblasting will eat some of the metal too , electrolysis is very nice and it will leave NO rust

Bracing is a good idea. And reference point measurements to be able to check back on. And protecting or removing any glass that is to be kept as grinding sparks will damage them.

I would have closed the left door, check it for a proper fit, then braced it from the right inside. Then you can remove the left door, if feasible.

The frame looks pretty solid, and you guys did a pretty thorough job! You obviously have a pretty intimate knowledge of this postwar West German vehicle's design. Looking at old Rusty brings back old 1960's memories of my parents' 1959 VW Bus. My dad said it was pretty good on gas, which was pretty expensive back then at 33 cents/gallon.

We used to spray the rusted areas with phosphoric acid converting the iron oxide to iron phosphate...but since you don't wear a mask, use the brush on stuff, it just costs more.

Love watching work on the sheet metal start. Think I would invest into a Plasma torch and a 3" Air Cut off tool. They would make things a lot easier. Don't forget gloves and at min safety glasses or whole face shield. You could make much more precision cuts with a 3" cut off tool. Air grinder and air compressor if you do not have one. If you have quality tools (right tool for the job) it will make this so much easier and faster.

Flapper disc on that mini grinder works better for clean up and a wood chisel works a lot easier than the screwdriver to spit seam after grinding.

Seing CT prepare Rusty for welding fills you with determination. But before you do the welding on the bus you could use some of the old to practice a bit, so there are no bad surprises on Rusty. Maybe your friend can show it to you.

When using a reciprocating saw, try to keep the shoe tight against the material. That puts,all the.motion into cutting, not shaking your arms up and down. If necessary, get a shorter blade.

Also, keep the blade speed down so you don’t burn up the blades quickly. And when cutting thin metal, use a blade with the highest teeth per inch you can find.

Hey CT, ik like your project a lot, but I have some doubts about your friends skils. when you remove a panel when it is posible you need to drill out the spotwelds, and not grind it off. This way you keep a lot more of your clean metal. Keep up the good the good work.

I have done 6 or 7 busses some from florida and that one is worse than any of mine. And believe me they were rusty. I would pull off that lower nose before you put on those dog legs. Might need an inner lower nose support panel. OMG it just depends on how far your going on this. If you are just making it a driver or trying to restore it completely which I would think will cost more than it is worth when its done for sure. At least look at the inner panel before you weld in the dog legs. It is easier to do now than after they are in. Go on EBAY and get some ADCOAT rust converter. It is right near you in FL. comes in gallons. Brush it on or thin it and spray it on the rust underneath. Will stop it dead. Wire brush it to remove scaling and just put it right on the rust. No real prep needed. Used for ships, marine.

Wicked job can't understand why the hacksaw thing just mark where cuts are to be and do it with 1mm cutting blades and suggest trouser and full face mask when grinding. We only get one pair of eyes 👀 All the best wish I stayed closer so I could help 👍👍👍🏴✌️

You're going to have to do a thorough frame off restoration. It would b better if you did a restomod. 80% resto and 20% mods using upgraded quality safer parts.

I would recommend wearing gloves to soften the vibrations from the grinder and to protect you from cuts and scratches from the rusty sheet metal. When was your last tetanus shot?

I guess I’m turning into a paranoid safety guy but this is good advice! Rotary tools and gloves are bad! Guarded rotary tools and gloves are good!

@@calliope1 I had carpal tunnel surgery. The padded gloves prevent injury to the tendons in the wrist and forearms. I wouldn't want anyone to go through what I did. I knew a kid that had tetanus problems. I'm always get cut open while working on cars. I keep up on mine. I'm just trying to help out

Ivor Little I try to do mine on the decade. 2010 2020 etc. makes it easy to remember when it’s time. Sometimes life happens and I will need double up to keep on schedule ;)
