When my shop was up north in NY I did a great deal of transfer case work. Now in Florida I don't see much. I took this job in to do a video because some of the other videos on this subject seem to display and overuse of hammers and ignore what components load up other parts making for a difficult tear down. Hopefully some of the techniques and logic I display can be used for your own future projects. Thanks... Paul

Hey Paul @GearBoxVideo I have some FWD 3 speed Transfer cases that need rebuilt .. they only weight #1,050 pounds .. I boult a spinning stand to rebuild them on .. The Gears are so heavy you have to lift them with a cherry picker .. so glad most of the shafts have two small holes drilled and tapped so I can thread some lift hooks into them .. I made notes in my repair manual step by step what to do .. It took me several days to rebuild them they way I wanted it .. All Ball bearing the gears used to be $2,000 Each FWD wanted $25,000.00 just for one ring gear and Pinion I bought the last Counterfeit one left for $1,850.00 I have dozens of spared in 5.285 but my truck uses 6.167 ration .. Even Ball Bearings are super expensive now days .. Some times they look good but are about ready to blow .. I head some Stories of FWD three speed transfer cases blowing up on their maiden voyage from Factory in Clintonville Wi to the Dealer..

Rocking video. I'm looking to do a rebuild but with lomax gears. Total upgrade to the box using jb conversions parts. It requires notching the case a bit for the larger gears. I'd love to see that done. The off road community would likely love to see that. Just a suggestion. Great video, love your contribution to the art.

I don't have an unlimited budget to buy parts, a transfer case and set time aside for a free video. Although I understand your enthusiasm and how it can be a benefit for the community maybe send me your transfer case and gears and we can work something out.

Getting ready to rebuild my Scout Dana 300 and this video is GOLD! Thank you for taking the time and effort to put this together. Wish you were closer (I'm in NC). My TC has developed a grinding tick in 2wd (hi or low). Put it in front wheel drive only, goes away. Figure it's time to replace the bearings (well, a whole rebuild). Likely it's first rebuild since 1980. Thanks again.

Thank you for sharing this in such a clear and thoughtful way. So many people try to make it a music video with back story about their neighbors Unkle’s lawn mowers previous owner. I intend to do this job soon, currently living on the road in a 5th wheel with no shop. Gonna be fun! (Insert freebird for back ground) lol

Paul - thank you SO much for making this 2-part series for the Dana 300 rebuild! I am in the middle of a frame-off restoration of a 1981 Jeep CJ7 and your videos are an amazing resource for this procedure on the Dana 300. It has been a great learning resource and has saved me at least hundreds of dollars of labor costs. Thank you very much!

Thanks for the video. I've run a D300 in my 79 Ramcharger for 17 years. I completely part time swapped it with 80s Dodge hubs, knuckles and etc and added a mild magnum 360/NV4500 as well. I've been mindful of the throttle as best I can although Moab doesn't always allow for that. LOL Swapping to a lightly modded 5.7 hemi Eagle and I'm getting the 32 spline hardened output and maybe a hardened intermediate as well. This will make the process easier. I've never had it apart, had 81k on it when I bought it and have put another 45k on it in the Ramcharger. But I figure it's time to rebuild and upgrade before the hemi swap is finished.

Heavy is almost an understatement with that little Dana 300, but it's so much stronger than newer chain-driven transfer cases.

Paul, as always you make it look easy. I prefer to leave anything with individual needle bearings to the pros. My blood pressure goes up just seeing all those things drop everywhere.

Thanks for sharing. I think this is the same transfer case my '84 Jeep CJ7 has in it. I think they were a pretty tough unit.

Great video, as always. Would have loved to know a bit more about what was wrong with the TC and how this "wrong" felt when having been in use. And also where and how to see "the wrong" at the hardware finally. Looking forward to part 2. :-)

I got the transfer case in just to be gone thru for a restoration. The customer purchased it without any knowledge of previous problems I did find some issues with it that will be discussed in part 2

Very informative video as im tearing my case apart. At 19:10 you show two shims, the case I opened (which has been rebuilt by someone else previously) does not have these shims in it. How would I go about shimming the case properly? Thank you

On transfer cases like these 300's and the dinky 231's, having two shifter forks, does one of the shifter forks wear pad wear more then the other, meaning, the front driveshaft sides shifter folks get less, due to 4wd not being used except in time of need, for the common driver? Or, do the pads wear equally on both forks?

At 18:17...I am trying to punch out the pinion/gear and It will not budge... Tried a 4lbs hammer... it will not move... I did get the housing loose, but the pinion seems well stuck on there... should I try to press it out??

Bearing may have spun and seized on the pinion. You may have to heat the bearing and press it out

Hi, thx for your great vid. I'm struggling with the one set screw..I put heat, shocked it, put more heat...Nada! Other one eventually came loose. I get close to stripping it but back off. Any advice?

If you strip the hex you may have to use one of those tools for stripped hexes and drive it in and try and shock and loosen the sit screw

Hi Paul I like your video ....Excuse me if my question seems be stupid....I have change all bearings in my dana 300 but now I can't have 2 WD....4 low ,neutral and 4 high are ok... Can' you tell me what is the right position for the shift collars for having 2WD ? When we are in 2WD the front yoke must be free?

Hey Paul I was looking on the 5speed website for a rebuild kit for the borg Warner t45 do you know of a good place to get everything I need to rebuild? And also last time I had the tranny out had a lot of slop I think for the front shaft, what usually causes this and is there a way to fix without breaking it apart?

Great video, I have a transfer case not sure if it's a Dana 300 or a Dana 20. I don't the year. One of the forks set screws is facing the opposite direction and I was wondering how you get to it to loosen it to get the rods out. The tag on the case is (309001-14) (5359121) If you know I would appreciate if you could let me know.Thank you

This case is primarily found in Jeeps, but was also used in other 4x4 trucks like the Bronco.

Yes and no. An all wheel drive " car " the transfer case may employ clutches in an attempt to keep wheel speed constant. With wheel speed read by the ABS sensors on the tone rings. Others use the brakes modulating the abs solenoids in a 4 channel system. Trucks mostly are offset front to rear ratio wise, 60 rear and 40 front. Or a mix of each. Again, ABS sensors can be used to read wheel speed. Still others claim all wheel drive with the transfer box doing the bulk of the work - subaru. However it is employed the transfer box takes a beating.
