If you take a 2 liter soda bottle, you can cut it in one long strip by using a spiral cut. I make very long pieces of clear plastic this way. Just keep to the portion of the bottle that has no curves. The spiral cut might actually benefit the ball screw cover, because it needs a little spiral anyway. No glue joints!

You could look into those plastic hoses with metal rings inside and see if they work, I'm not sure there are any in the right diameter though. I don't think they will offer a lot of resistance to the advancements of the x, y, z axis and the idea of the air is also a very good one.

The Pvc is a great idea! Would suggest some ptfe spray as a bit of a dry lubricant to help decrease the sticktion. Also, you could like at teflon cooking sheets as well, over the distance, im not sure about rigidity, but with enough winds, I reckon you could be getting closer. Keep up the good work, cant wait for you to get closer to end game, as I will be certainly building one of these. Really appreciate your smarts!

This is an awesome solution, but did you consider the design of shock absorber boots? They sort of "accordion" in and out, they'd be perfect for this application!

If you want a good way to join the PVC strips together, you can use a blowtorch to melt one face on each of the two ends that you want to join, and then stick them together with the melted faces touching each other (maybe 2 or 3 cm of overlap) and clamp them between two pieces of clean scrap metal (vises are good for this). After cutting off the excess plastic that flowed out the sides of the strip, you should have a pretty solid connection. Great video!

Nice video, always nice to find people I've seen for ages on Instructables also here on youtube. As for an alternative solution, maybe you should take a look at origami bellows. I think that if you would print those in a flexible filament it would be ideal for covering your ball-screws.

Love the video! Have you thought about adding a small diode laser to the mill? that would make it do double duty, and for people without a laser, would mean that they could do engraving and cardboard/paper cutting. No idea how it would be wired, but it is an idea...

Congratulation this a very clever solution ! can i suggest you to add a flexible pipe who add a positive pressure with deshydrate oiled air and distributed it with a micro lubrication your screws will last for years. Make bellows to protect the slide the slider hates dust and add the same technique as above !

Nice dialog from Bart to Bart. But why you not do like I did, I designed a sponge holder that is oiled and cleans the debris, both ball screw and linear rails. Naturally you need clean those sponges every so often but, they lubricate and keep debris out of getting in into bearings. In addition I have chip cover to direct most of the chips on y direction both sides.

how about building the cover "bandsander style" .....the moving "sandpaper" as cover attached to the gantry..it only would need a sider cover and 1 rolls at each end. The moving part could be some kind of cheap pont foil. If there is enough "overhang" from the foil this might work.

You'll have to enclose your linear bearings as well! Try to have a complete and a moving cover for both between your milling volume and the bearings and ball screws. I use a side cover for 80% of the dust and a driven rubber cover around the moving parts

A suggestion for connecting the plastic strips, there's ultrasonic welders for plastic that should work well, and once you start using them you'll find all sorts of uses for them.

Not bad. My first inclination would be to use polypropylene sheets, like from a folder, but there's one problem with them... you just can't glue this material, at all. PVC is a good solution and i think contact glue should work perfectly with it.

Regarding the ball screw covers. This would cause your X axis to be longer but.... instead of the ball screws on the outside of the X gantry supports, put it on the inside. Then, on the top of the Y rail and linear rail/bearing assembly, you can add a simple flat piece of aluminum that "almost" touches the X gantry. This would shield the rails and the the ball screw. Also, it would be a nice place for the wire chain to rest. Again, it would cause the X gantry pieces to be longer.

You could try aluminium flashing as it is pretty widely available, not sure how it would perform though... Might be too maliable

Limit switches can be replaced with TMC2209 drivers these days, they have Stalguard built in ;) And normally we use bellows around our linear systems to keep everything clean. I really like the telescopic idea, but for me bellows work really well and are affordable if you find the right supplier. Now what I want to add, old bellows were sometimes made with some very smooth and strong (200grams) black paper backing and overlayed with some sort of fabric. This causes the inside to be smooth and the outside to be tear-resistant because of the fabric. The benefit of bellows is that it really doesn't let any dust through, whereas the telescopic solution will collect dust in-between the paper layers and eventually it can get either stuck, or will keep dust inside of the telescopic tube instead of keeping it out. I suggest using a fabric 'sock' over the telescoping tube will keep dust out. This could be a great addition to your design.

If you add air valves to the covers and provide a little bit of positive pressure, it'll keep the smaller dust pieces from going in between the layers.

This works the ball screws but you need to protect the linear rails to. Bellows are not that hard to fold from paper or plastic and then you can make them big enough to cover booth the rails and ballscrew. Perfect cheap diy

Offset printing plates might work perfectly in this application, they are made with very thin and springy aluminium. The problem may be where you can find them in this age of digital printing.

Instead of joining PVC sheets together with hot glue, you should try taking a large soda bottle and cutting it into a very long 40mm strip. If one bottle's worth of strip isn't long enough I believe you could also clamp 2 strips together with some blocks of metal and slowly heat the metal block up to fuse them together in a seamless fashion. You can use some spacers of the correct thickness (perhaps metal feeler gauges) between the two clamping surfaces to make it so when the strips melt together the clamping force doesn't just squish them very thin and it will make sure the seam is of a uniform thickness. Maybe some wax paper on both sides of the strip to act as a release (kinda like fuse-beads when I was a kid.) Oh, fuse beads... Use a clothes iron as your slowly heating metal surface 😃

Did some math, the 2L soda bottles here in the US are ~105mm in diameter and the usable middle cylindrical section is ~150mm tall. So let's say we basically have a cylinder with 325mm circumference and 150mm tall. If we slice that into a spiral where the spiral strip is 40mm, wide out of one bottle we can get ~895mm of 40mm wide strip; for us US peeps that's just about 3ft.

This is gonna sound really boring, but here's an alternate design. Instead of the telescoping cover, just encase each side in a "box" and cut a slit along the top long edge for the Y-axis vertical arm to pass through. To keep a primitive seal on the slit opening, use bristles. They move aside when the veritical arm passes through, but form a seal to keep chips out.
