6mm ply ripped in 50 or 60 mm strips and glued together with a hot glue gun is excellent for making light, fast templates. Beautiful work!

Ross - loving all the hard yards you guys are putting in. Janet you are the star of this whole gig. When Ross mentioned you falling over board in episode 32 - I immediately had visions of my parents undergoing the same situation. Needless to say there was plenty of "Colourful" language. I'm glad you guys get a chance to go out and sail - keeping your dream so very real. Also loved having that evening at your place - your daughter Ellen is such a wonderful young lady and it was a pleasure to chat with her. Amazingly she is so similar to my daughter Kelsey - best wishes to her for the rest of the school year. Maybe clamp a small tab across the bow mark (or screw into waste flange material), then hook your measure onto it. That'll ensure you're not progressively out by the tape tooth width... Love viewing your progress Rossco. Keep it up 😊

Wow awesome effort! I've watched quite a few Now. Love the nozzle mixing resin gun. However I think you should do yourself a favour and use a 9" grinder with a rubber backing plate. Give it a try on the 4" first and it may sway you!? Advantage with the 9" is you'll also do a rough fairing as you go, not to mention the time saving. Yes it's heavier but excellent for running along the gunwale.

Hey Noel.The gun and pump system is just simply amazing.It requires a fair amount of maintenance but am all over it and have amazing support for it with regard to spare parts not so much actual help.Will definately go the larger grinder next time.Amazing how delicate you can be with a dirty great grinder.Cheers Ross

Can’t you fill the crash bulkhead with a low density, closed cell foam so that if the outer skin is compromised you don’t take on water and you maintain boyancy?

Hey Chris there is incredible debate throughout this series regarding exactly your question.In short ,went back to engineer and had to remove in total around 3sq mtrs of foam and laminate many many layers of glass.You will have to delve deeper to discover the exact laminate.cheers Ross

Wow. The sanding reminded me of those poor buggers who get punished by cleaning a floor with a toothbrush. That sanding disc looks so tiny compared to the surface area you have to do. If it was me, definitely would have heard some bad language doing that. You did really well there.

Almost Means Not .I was a cave and wreck diver as a young bloke so it really doesnt worry me too much ,its these darn suits that kill me and my tent is about 8 degrees celcius on average warmer than outside so in summer,murder.Winter here now so it's time to knickle down in the cool.Have fun matey.

I have built my whole cat using epoxy, multiaxial e-glass and peel ply, so I don't have any chop strand in the boat. But it leaves the glass very flat and save hours of sanding, so it may be worth trying peel ply over the last layer. What is vinylester like with secondary bonding? Are you concerned with layers of glass applied to cured vinylester and possible delamination or micro cracking between the layers? Cheers Rustie

Hey Rustie.Is it in the water yet?.I have opted to peel ply all sections where bulkheads will be fitted and areas of mounts for modules etc.As vinyl is a modified epoxy and in the same family it is second only to straight epoxy for secondary bonding and industry standard is now sand then styrene wipe to ensure a clean surface and a residue tack.I have to say that i have had more issues with epoxies over the years with amine and wax issues with boat repairs I have worked on and serious uv issues so for us the vinyl was the clear cut winner for australian conditions anyway.Peel ply is a saviour for any boat builder that is for sure.Sadly there will always be sanding in one way or another and the 300csm ensure max surface area between layers for the best secondary bond at least.I am always trying to work on wet or uncured but I have to admit the sheer size is near on impossible as you well know.The first 4 layers were laid in a continuous fashion with no cure in betweeen so delamination would be highly inlikely on this boat at least.Foam layer basically zeroed the process to beginning.Cheers Ross

Is the topside as labor intensive as the bottom half of the hull? As far as having to do so many layers?

Godday Martin.The deck is not as many layers and will certainly be easier as not so much climbing involved and in general a flatter surface to work on.There will be more intracat work around hatch rims,doors and window mullions etc however. Thanks for joining in.

Nothing cheap about this build I am afraid.All vinylester and sold laminate along keel line is around 8mm in hull is above spec with overlapping quad and biaxials for 150mm each side of ctr as per the engineers and AMSA requirements.Cheers Rossco

You need a digital level. A digital level is almost indispensable when you build a DIY aircraft. Both processes, building a fiberglass boat and a DIY aircraft, seem to me somewhat similar.

I have to admit after going through the plumb exercise we ratified a few points with a builder friend's laser ,sadly it was a couple of days after although my readings were pretty accurate give or take a cm in places.Would have saved at least a day but did enjoy the whole process.

The only thing wrong with the plumb bob method is you have to take in the curvature of the Earth. It does look like accuracy on this Cat is going to be that important. ( ; My name isn't Bob but I used Bob many times. He is a stand up guy....

Love your work! Have you tested using fiber grinding discs (we use 24grit in all kind of fiberglass grinding on the boat yard i work in) insted of the flap disc? much cheaper and they are flat so its easier to get a flatter surface...www.amazon.co.uk/115mm-Rubber-Backing-Grinder-Sanding/dp/B0104IVIX0 but we use the 125mm version on an angle grinder with slower rpm an variable Bosch...
