I too am interested in carving foam blocks but most of the research I've done is on expanded polystyrene. You're cutting extruded polystyrene. Granted, the extruded is denser and, perhaps, that's its appeal but I also think it has a melting issue and that's why you're getting "fat" cuts with the other tools. This material might also explain the "melting" issue when the hot butt of the exacto hits the foam. Thanks for this video.

Wire needs to go straight across. You will need to have a small amount of tension on the wire when you install it between the metal sections. I have not seen a cutter that can be formed or shaped.
